    Part 1

    Disassembly

    I have a 95 disco that needs new bearings, instead of just replacing the box I’m going to have a go at rebuilding myself, thank you for these videos they will really help me. Now to make a brew and get watching! New sub too 👍

    Hi Mike thank you for your quick reply, as for the year of the gearbox I don't know its one I picked up
    from a land rover dealer it looked as if it had been in his yard for a few years I called him this morning &
    he said its more than likely a early gearbox.
    Please keep up with the fantastic videos I spend hours & hours watching them more so now with being on
    lock down

      All you have to do is find the last letter on the raised plate on the right hand side looking forward - bit of very fine sand paper works for me

      @@BritannicaRestorations I'm hoping to use the money saved to buy a press. Maybe a large tube of the correct diameter ? Have lost second gear and it's been making noises for years now. Did the transfer box last year so I feel I now have the ability to do this

    I’ve got a guy in Brasil trying to rebuild an R380 but the tools cost more than a rebuilt one. Do you want a cheap vacation and you bring a few tools with you? The churrasco (Brazilian BBQ) is great!!!

    Mike,
    I got a used unit from a scrapyard really cheap because the said the input bearing was loose. I was not too concerned because I was going to fit a full rebuild kit. On dismantling it, yes it was loose, mainly because only the inner and outer races were left. There was no trace of the cage or the rollers anywhere, just a few metal particles on the magnet and in the filter. Have you come across this before? If I didn't know better I'd say some one had been in there and removed them but all the bolts were untouched and the case was sealed.

      I think I have seen it all - this is why I only give scrap prices for used gearboxes - unless you drive them, they are always 'fantastic box mate'

    Hi Mike I'm re-building my R380 gearbox but there's no numbers that I can make out is there away to
    find out if its j k or L I don't know the history of the box it's a short stick out of a discovery that's all I know

      Tough one without a number - they changed the bearings to bigger ones on the last of the R380 as in the Td5 - what year is the disco?

    Mike,
    Any tips on removing the oil pump? I'd really like to take a look and check it's condition if I'm going to the trouble of rebuilding the box. However my first torx bit broke in the head, my ultrasonic cleaner managed to vibrate that loose. Bought an impact version of the torx bit and that looks as if it's going to break! Thought it would have been much tougher, btw, I've tapped the end of the screws to try to break them free, made no difference

      It can be very difficult to get out - in the past I have drilled off the heads and tapped out the pump from the other side then the screws come out easy - I replace with regular Allan headed screws

    Hi Mike, my R380 mainshaft had worn splines on the synchro hub for Reverse and 5th. Do you then automatically need a new shaft? What happens if these splines are completely gone…can you still select those gears and drive on? Many thanks 🙏

      If you have no drive on 5th and reverse the lay-shaft has probably snapped at the bottom - needs a full overhaul

      @@BritannicaRestorations sorry, i was not clear obviously. I had problems with popping out of fourth gear and saw that that synchrohub had missing part (spring) and synchro ring cracked. But when taking of all gears from the mainshaft i saw that the splines on main shaft are worn (for driving the synchrohub of 5th and R). What happens when those splines go out…impossible to select 5 and R?
      Another thing…
      Was driving without oil for some time and was wondering how to recognize if gears have been damaged from that? Much appreciation from Amsterdam! You’re the best

      Any spline wear is bad - missing parts also -maybe rebuild before it gets worse!

    Sorry for the multiple replies. Rather than replacing the input shaft as I discussed in my previous question, it seems to me a better option is to source a 300tdi R380 gearbox. I have been able to find some nice low mileage Defender 300tdi R380 gearboxes in the states (removed for LS conversions). I have a surplus V8 R380 gearbox as I am converting a 5 speed Disco 1 with V8 to 300tdi. It seems you could replace the Defender 300tdi R380 shifter/selector parts with the those removed from a V8 R380 Discovery gearbox. Is that correct? It seems like a simpler job than changing the input shaft on the V8 R380 and locating the 300tdi bellhousing and other bits.Or, maybe you wouldnt mind selling me one of those Discovery 300tdi R380 gearboxes you mention at the beginning of this video.

      You need to change the shift mechanism to a Discovery if they are Defender boxes - not as easy as bolting a cover on, as the selector linkage inside the box needs changing over
      You can change Disco to Defender as Ashcroft do a kit, but not the other way round - kinda technical

    Hi Mike. In this video intro you mentioned that on your 300 TDI you replaced motor / gearbox with an Isuzu. Could you please let me know which Isuzu… gearbox and transfer too and what there a lot of conversion issues?

      4Bd1T engine from a light truck, custom adaptor between Isuzu bell housing and R380/LT230 1:22 ratio
      Runs great but a lot of work

      It is hard to say what exactly they changed every time they change the suffix - but they have got better (sort of)

    disassembled my box and the split collar design is different nor does it have the roll pin,but it does have the hole for a roll pin lock,any idea? It's also a suffix J box

      That is standard for suffix J

      Tricky - the first motion shaft is longer and I have an idea the gearing is different - depends on the gearbox numbers too - and a Defender R380 is not the same as a Disco R380 for the shift mechanism

    Nice video, what is the difference between the R380 for petrol and diesel? is the difference in the shafts just the length? can they switch?

      Depends which petrol - V8 had a longer shaft - the ratios were different on some boxes - you have to match the right input teeth to the length - there were many variants

    Mike,
    Another quick question. My box is a suffix L, and on dismantling the main shaft, I noticed that the roll pin you punched out, wasn't there on mine. Is this right, I'm sure someone has rebuild this recently and has made a pig's ear of it, but I'm not sure what the pin does?

      The pin was discontinued on later boxes - it was used to hold the split rings in place

    As always good stuff thanks, Just took the front cover off my R380 fo replace the oil seal (saw it was leaking during a clutch change) and the Lay shaft cup just fell out!! looks like the case is worn or the bearing - should it fall out and rattle in your experience or is something worn - I'm guessing it must be!! Thanks in advance and keep up the good work

      The outer race is not a press fit and can come out - should be a neat fit - not too tight, not too lose

      Hmm - I have a feeling it is lose in the cover but a decent fit in the housing

      @@BritannicaRestorations thanks for finding the time to respond - yeah layshaft cup too loose new cover ordered - see what happens - may hopefully help someone else out if they have the same problem - just hope the bearing cup is ok or will have to change the whole bearing which means gearbox out!!!!!

    My Defender is stuck in second gear (shifter is completely stuck, can't get it out with extreme pressure) but it behaves as if in neutral (engine starts, rolls as if in neutral even with the clutch engaged). Any idea what could be causing this?

      Sounds like something has broken internally - is there any oil in the transmission?

      possible but the R380 will need a short input shaft and bell housing $$$$

    Can you tell me if the 300tdi input shaft and the V8 input shaft can be replaced by one another? I have a V8 R380 in excellent condition and want to use it for my 300tdi discovery. I know the gear ratios are a little different but not significant. I know the bellhousing and some other exterior parts need to be changed but the input shaft is the most complicated aspect.

      Britannica Restorations Ltd I will check the V8 gearbox number and reply back. I won’t be able to check the 300tdi gearbox number as the input shaft is being sold as a loose part. It does say it is from a J suffix gearbox. I could ask the seller to count the teeth. Many thanks for your help.

      The gearbox selector mechanism - the Defender Hi/low diff-lock is behind the gearstick and the Disco is at the front
