Inside a good rechargeable baseball cap work light (with schematic)

- Unlike the other lights that clip onto the bill of a baseball cap, this one has the immense advantage of having angle adjustment. That means the light can be aimed exactly where you need it.
Add the fact it can be recharged with a USB cable and has a battery level indicator, and it becomes a very useful work light.
But there's more! Aside from the two intensity levels in normal use it also has an infrared proximity sensor so that it can be switched on and off by simply waving your hand in front of it. This is useful for when you're wearing work gloves or your hands are wet. The sensor can be sensitive to retroreflective material (hi-vis stripes) on other people's work clothing.
If that's not enough, the unit can be placed on a surface and aimed/angled to act as an area work light too.
The internal cell of this particular unit is rated 1000mAh and has protection, but I notice that other listings gave options of 600mAh and 800mAh. The true flashlight aficionado could upgrade their unit with a bigger cell. This one has the code number 803040 which means 8mm thick by 30mm by 40mm. A common cell size.

Target price around $10, which is double what I paid earlier in the year - so it may be worth exploring keywords. The price increase may be due to popularity and will also have been affected by the new USA import charges. (Try searching on a local eBay site if not in the USA.)
I'm not sure if the microcontroller in the light is a plain unit using an internal voltage reference to monitor battery level, or if it is a microcontroller optimised for lithium cell powered products with integrated charge monitoring.

They won't do any kind of logo, company name, or brand unless the owner comes into the shop & signs a release of liability.
Seems ridiculous to me, but he has had copyright issues in the past.

I recall having seen both printers that make iron on decals and a home version of something that comes out looking like DTG, but functions more like a laser printer.
Both are single purpose machines, and quite expensive for what they are.
Since I still don't have the 3D printer I've been promising myself for years, that's coming first.

That infrared proximity switching feature is pretty ingenious. And it's nice to see a headlight without an inexplicable flashing mode. Even my headlight (which is otherwise a pretty decent utilitarian thing) still has the stupid flash feature.
Ooh. I got a baseball cap light a few years ago for Christmas and I use it all the time. Having a rechargeable one with the IR switch would be really nice.

1:32 those swipe functions never really work like you want when your working. Keeps turning on and off when you turn your head.
Agreed. I bought one of the orange USB-charging head lamps that BC recommended a few videos ago. It's great, but using the swipe function when I'm on call means it turns off whenever I get out of the van after turning it on etc. Really annoying!
After watching this video, I ordered one from AliExpress. I got it in a record breaking 8 days! I found the on/off with the wave of a hand feature interesting (a mode inexplicably referred to as 'induction mode' on the packaging). Guess what happens when you press a button on an IR remote control pointed at the lamp? Yep - it toggles the lamp on/off.
About the 600ma/800ma "options":
The 1000ma batteries are cheap enough when bought in bulk. Instead of trying to get two different batteries in enough bulk to make them cheap, they instead offer a 600/800 option that are in reality a single 1000 option. This way they can charge you extra if you think the cost is worth the higher amp rating. It's like a reverse coupon. The product still makes a profit when used with a coupon, but some people can't be bothered to use a coupon so they pay more, but with a coupon some people think it's a bargain and will more likely buy the product when offered a coupon.

Increased shipping charges from China to places like UK are nothing to do with the American import tax. A big chunk of global airfreight capacity has been lost because so few passenger air services are flying atm. A lot of small air mail usually travels in the holds of passenger planes which are currently on the ground. Demand, and prices, have risen accordingly for the capacity on dedicated airfreight services and what passenger flights remain.

Southern English guy here. I'd call the sunshade part of the cap the "Peak". I like "Bill" though, like the rigid bit that sticks out in front of a duck.

mine arrived today £7.50 1000mah.. really pleased. fits the peak of the Motorcycle helmet well and wont shake of as the cip is ribbed. I deliver and always need a reading light .. so will see how it gets on.. Battery shakes a bit in the unit, was going to spludge it apart but i want to keep unmolested. mine is black called a ZS-19-1. AT 7x the price of the Poundland cob its its a bit lower on lux output.. but as the bear says.. it tilts, recharges and has the induction swipe 45g in weight . cheers big lad.
I've been quite impressed with the Poundland head torch you did a video of back in Feb of this year. Except for two annoyances:
1) It points forwards, so I designed a 30 degree 'wedge' to make it point down into your field of view, Thingiverse 4564039
2) It runs off AAA batteries - I hate AAA batteries for anything other than remote controls & other low power devices such as LCD clocks/weighing scales etc., so I made it USB rechargeable. I redesigned a whole new back to incorporate the charging circuitry from a Poundland USB powerbank, and two 500mAh lipo cells in parallel (old batteries from an old quadcopter), and I made it so it also tilts down 30 degrees. It's so much more useful now, and brighter since it's driven directly off the lipos. I did try running it from the USB charging board's 5v output but it got way too hot and the clear cover over the LED started to deform...!

@@selkywaters some are, so it takes a while to choose among them, thus it certainly not possible to perform before buying unless you're in a physical store in front of the shelf.
Nevertheless, I was speaking of roller ball pens and fountain pens, not about *fiber tip* ones.

I bought one of these for running at night. It's not quite bright enough for running, but I was able to do an hour long run and still have it be 75% charged.

I bought one of these. When I tested it, the battery lasted for 47.5 hours on low power. Just shy of two full days.
I suspect the common name in England for that part of a hat would be "peak" as in "peaked cap", as worn by archetypal jobs-worths.

Also, I ordered two and both have the same problem. They illuminate the bottom of the light bezel and this light shines directly into my face. I have taken duct tape to block the bottom of the LED housing, but it seems they could have solved this with an opaque plastic and the LED's sunk deeper into the housing.
The photo on the eBay listing is kind of amusing. In the US at least fishing with flashlights is illegal.
Actually, legality depends on the state. In CA it's perfectly legal unless you're fishing for trout or salmon.
@@RedwoodRhiadra That is true - I should have said I guess depending on the state. In Oregon where I live its pretty similar "salmon, shad, steelhead, sturgeon, trout or whitefish" - you can't even angle after sunset - which pretty much means no fishing in freshwater lakes after dark.
I just ordered one of these. They're still pretty cheap delivered to the US: $5.80, plus $0.52 sales tax, with free shipping. I have no idea why the price has gone up for the UK. Maybe it's the Isle of Man shipping costing more?

Hey, how would I go about sending you something? I'm from the US, but have some Sylvania LED light bulbs that have gone dim forsome reason, VERY dim at that. Two or three of them, over about a year, to be exact. They also fade to darkness when you turn them off/unscrew them, which is also odd. Figured an autopsy would best be done by yourself. I'm pretty curious as to what failed, as again, they still light up, but barely, and behave odd when unscrewed compared to functional ones.
Sounds like the classic failure of a series circuit of LEDs. There will be at least one with a black dot in it where it has failed open circuit and arced very slightly at that point.

In Frisian a 'skipper's hat' is a cap with a bill or brim. From nautical times, when the cap(tain) aka skipper wore a cap with a brim. Like an officers hat. To differentiate him from the ordinary sailors who wore a simple beanie. Likewise skipper became a general term for the person in charge. Dunno if it went the same route in English. Skipper - skip.
Odd now that I think of it. Cus 'skip' is the same as ship. The one controlling the ship the shipper (skipper). So you're actually saying you're wearing a ship on your head.

I have LED lights built in straight into the front edge of my cap's bill/peak. Their angle is not adjustable related to the cap, but I can always adjust the cap's angle, how I wear it. Turn even backwards, if I like. There is no much use of possility to turn the light upwards without adjusting the whole cap, because the bill/peak would block the sight anyways, if only lights are turned upwards.

You think that maybe those green and red LEDs are maybe test LEDs? Maybe they test the circuit before putting LEDs in, or if LEDs are not lighting to signal the circuit is working correctly?

You mean protecting your product from being photographed as a countermeasure against illegal copying? I think that could possibly work, either with UV or IR LEDs, maybe a mix of both. But you should consider that a) strong invisible radiation is considered harmful to the eyes because it does not trigger the blinking reflex as strong visible light would do; b) if you pulse the LED output, it would be easy to bypass by taking a slow-mo video, which can be easily taken with any reasonably priced smartphone in an acceptable quality, and have a look at the product in the frames between the LED pulses. So i suppose you would have to run them continuously; and c) depending on the construction and the product you want to protect, both of which are unknown to me, you would need to cover a rather wide angle to prevent the item being photographed from a shallow angle. Usually the LEDs have a rather narrow beam, so that would require either more of them, or wide angle ones with higher power output. I hope i could contribute to your enlightenment.

I miswrote, i meant IR the array module used for night surveillance lighting. Maybe connect to a high speed flasher circuit. Is this concept right?
@@micha_el_ yes you nailed the idea well. I gues 2 IR modules one flashing and one continuous. Agree with u they can still video tape or even use old photography film. But it would be another method to curb counterfeiting.
What do you do if you wear your baseball cap backwards, as most folk seem to do? What are you doing whch requires light whilst wearing a baseball cap, you know, to keep the sun out of your eyes (if you're wearing it right)?
If you are white and over 10 years old wearing it backwards is giving off an announcement to everyone that you're a dick around where I live.

We wear a BB cap while inside electrical closets where all sorts of dust, dirt, spider webs etc get in your hair and where it's dark or dim. Also some jobs require wearing a helmet so clip it on the helmet brim.
What microcontroller is it using? The microcontroller needs to be awake all the time right to listen for the button presses, but how then doesn't it drain the battery?
The MCUs are capable of idling at a fraction of a milliamp and sleeping at a few microamps. They draw very little current, even when running because they don't have to be clocked at MHz, they can have a clock at 32.768 kHz. That's 500 times slower than normal, so current drain is very low.
Possibly a Padauk. Most microcontrollers have a sleep facility which reduces they're power to near zero. They can be woken by an input detection or by a timer.

I got some of those spudgers and honestly they suck, having used the ones from ifixit. Try one of them at some point, they're way tougher and the handle isn't two stickers that fall off like all 6 of mine did

They looked genuine enough and were in what looked to be retail packaging, but I'm thinking they were stored in a warehouse with extreme temperatures and the adhesive on the logo stickers failed.
They sent me another set completely free of charge but unfortunately they had the same issue.
I just wrapped mine in electrical tape and they work, but the ifixit ones can really take a beating without deforming. I used the ifixit ones at a PC shop and they're several years old, and got used daily.

This model is so cheap in China that I doubt they know what battery is in it. I checked the original listing for yours Clive and it states 600/800mah with no option to select which you get but the data sheet states 1200mah and the packaging doesn't state battery capacity at all 😂 so yeah I reckon it could be a pot luck thing depending on what battery packs they had at the time it was made
