Aww man that is a beautiful blank, maybe some sort of sympathetic repair as there is enough going on with the blank. May some of the saw dust to build it up and then use sanding to finish it like you have done before with fragile blanks.

Another same Bob, a beautiful looking blank. I would go with filling and sealing the damage with the blanks sawdust, then place the clip over that area. 👍😍😍

Greetings from Petawawa, Ontario. At that point I would have sanded it down to the final size. Many times I have had to do this when I get a catch. Use 80 grit and work your way up. It beats going nuts looking for the piece that decides to go Airborne. Take care and stay safe.

I say do what works for you. Me, I hate the act of sanding and try to reduce it as much as possible. In the end, all that matters is the beautiful work of art you make at your lathe.

To salvage I would take off a band of wood at the fracture site. Then fill in with some material of contrasting color but complimenting the wood. Saturate with CA then turn smooth. It should look like you planned it that way. Would be fun to try. Can't wait to see what happens.

Looking forward to seeing what you come up with Bob. If it was in my workshop, I’d use a parting tool to go down to the brass tube and then fill with some black Miliput. You can’t hide the fix so make a feature out of it... and I like the combination of natural and man made.
    All the best,

I have an idea that I've been waiting for a catch like this to try out. Part off the broken end then tightly wrap the tube in copper wire (maybe 2 layers to get the thickness) then seal it all up with CA and continue as usual. Maybe even use a couple different gauges of wire to get some sort of pattern in it

Hi Bob, Roger from over the pond,That will be a nice pen when it’s finished, I would fill the hole with some of the sawdust you turned off of it, you could even mix some fine copper or brass dust with it and make a feature of it and also add some strength to it . Worth a try.

I think I would try to segment another piece of the original blank into it. I know you were hoping to get 2 pens out of it, and you still might be able to. The second thing I would do is sand. When I have one that is 'catchy' or repaired like that, I put the chisles down and start sanding when I'm that close. Like the denim pens you've showed us. A chunk comes out near the end, CA it back and then sand it with 80 -180 to get it the final size.

What a great idea for a blank. Since it is basically 2 twigs that broke off, and since you have a good amount of wood to work with between the tube and the outer edge, and since it is not a symmetrical piece, those 3 points make me believe I could take some twigs of suitable color and carve them so them could be pressed into the void. Glue them and press them in (I would leave a lot of extra on the ends and the thickness. After the glue cures, I would pare them down to match what the rest of the blank looks like and then continue. Even if there is a void between parts new and old, there are voids throughout so it will match. I doubt you can tell the difference when you're done. Good luck. Sam

Had same problem with a blank called a Dakota Burl, (ground up sunflower seed hulls). Kinda like turning wafer board and tendency to chip easily. Learned real quick, turn to 80% and then turn rest using 60 - 80 grit shaping paper and work your way up. Never had another problem. Since it is apple, add some red epoxy to it and tell them it's apple peel.

My suggestion would be to carefully remove a band around the pen and mix up some of that new powder you got into alumalite, then cast the whole blank in the colored resin, and turn it again.

Get a couple of twigs roughly the same size, carve a divot out of one side to match the pen tube, the trim the twigs to match the broken sections. Clean off any excess CA from the tube and damaged area, and glue the new pieces in using epoxy glue, not CA. Clamp in place until cured then file off edges until close to the blank diameter, soak in more thin CA, and use a negative rake scraper to finish, light cuts only.

Hi Bob I think the biggest problem with the Blank was presenting the Roughing gouge full frontal at 90* IMHO you would have had better result if the Gouge was catting at 45 degrees Or even better using a skew Chisel cutting at 45 angle, Thanks for your videos always entertaining and Informative, Cheers.

Couple of suggestions: Easiest add a saw dust patch. However, I would try to make a patch with a small sliver of branch contoured to best fit. Instead of continuing with the gouge perhaps a finish by sanding to ease the aggressiveness as minimal as it might be. I have turned some blanks made with Boy Scout popcorn for Troop scout masters and applying bits of popcorn in the voids worked.

I think the piece that broke off went into the vacuum. I think I would remove the rest of the broken end, make a small brass, copper or aluminum washer and slide it over the end as a dividing point. then use some of the rest of the blank to finish of the end.
I love how you slo-mo the catches and explosions. Great work all around.

I think you should carve out the section that broke off down to the tube. Then pick 4 or 5 other places and carve them out also. Cast the whole thing in epoxy with a contrasting color (maybe with some of the pearlescent mixed in). Then finish turning.

I would have no idea to tell you the truth. I might spend the next 6 hours looking for that little piece. I sure hope you managed to salvage it one way or another. Hi Bob - Greetings from Nebraska. Since your blank is made of apple twigs, I would suggest that in the case that you decide to cut the blank short and add on, that you add on with a piece of apple wood in order to keep the theme of the pen. I'm sure someone has probably already talked about vacuum stabilizing these kind of blanks to force the resin into the blank to perhaps make it more stable for turning. Anxious to see what you come up with for a solution! - Dave

I think I would try casting a little epoxy, alumalite or whatever just in the missing section. Like a 2% hybrid blank...Maybe even use some of the dye powder you just got. Not that it’ll help now, but when I turn very delicate blanks, I pretty much just sand it all the way. The disc or belt sander to basically get it close, then 50/60 grit to refine the shape and then more sanding and finishing from there. No need to constantly be messing with sealing it with CA. Worked like a charm with all of my color pencil blanks.

In my experience, this could go better if you actually removed the waste almost to the blank size on the bandsaw, then sand round. That would remove the possibility of gouging. Also, it will turn a lot easier with a light touch using a carbide tool. That should fix any issues beyond all the voids you may have to fill with CA. And if you have a pressure pot, you can eliminate those voids by making your own blanks.

Turn the bad section of wood down to brass. Put it back on the lathe. CA a complementary color of sewing thread to the tube. Then slowly fill the area like a sewing bobbin. Soak the thread with Thin CA until it won't hold any more. After threads meet up with the other diameter.

Hate to be a Negative Nancy, but a skew is the right tool for that job. You can also do more of a"skew like" cut with your roughing gouge if you angle it. Presenting it straight-on made catches like this more likely. It's certainly not magic, but an angled shaving cut is right for this pen.
As an aside, this problem is similar to turning black palm, which is prone to having chunks blow out.

Makes your stomach upset when this happens, doesn’t it??!! Just a few observations and what I would try. (1) when a fairly large chunk breaks at this point and you’re able to find it in fairly good shape I would reposition it and bond. I would sand this segment and blank down with 200-400 grit sandpaper. No matter how careful you were in repositioning your tool will inevitably catch it again. By sanding it you have eliminated the microscopic edge. If you want you can place a little more thin CA. You can now safely resume with your tool of choice. If the piece is MIA I would pick up some nice flat shavings and laminate them into the void with a very small wooden, flat swizzle stick. Try to get different colors or samples to camouflage it. If your lucky you may be able it hide it even more with your clip depending on its position. It looks like you may be OK where your defect is located. Patching with other materials, dyes, “cactus juice?!”, inlays or on lays I think will really botch it. Good luck Bob!!

Since its Apple twigs I would fill in the hole with epoxy and sand smooth the whole blank. Then I'd get one of those little stickers that come on some apples and glue it over that section then finish off with layers of ca and micro mesh.

That’s just a cool looking blank I can’t picture any other wood to it. Do you have any of the blank cut off left over? If so, square the edge and add a piece of the same blank to it? It’ll have a line but at least hopefully semi disappear.

So gutted about that bob it is a gorgeous looking blank. I wonder if you could use some small slices of wood shavings to layer over it using CA glue? Maybe take a scalpel to cut some wood shavings into tiny slices and glue them over the catch one at a time until you’ve built up a decent layer of wood and CA I reckon if you get it right it would blend in nicely. Whatever you decide mate I can’t wait to see the finished result. 👍🏻

Part out the area containing the gouged spot on the one side, then remove the Corresponding spot on the other side (this will leave a blank with two rings cut out of it). Rig up some sort of way to then cast a bright green tinted resin around just those spots. Turn it down to have a twig blank with a green resin accent ring on each side.

This is definitely a case for redesign.
My suggestion is a small metal plate to match the pen and position it as an 'anvil' for the clip. if that is not possible, engrave your makers mark on it. Brand is everything these days. ;-)

Hey Bob. I hate losing big chunks. I would put dye in alumilite, or mix sawdust in epoxy and gloop it in the hole, then turn it down. You have a pressure pot, correct? If not go the epoxy route. I've never put dye in epoxy to be honest, but it could turn out cool. Agree with the comment that that's where the clip goes. Also, a simple suggestion based on my experiences only: when filling smaller holes, I use thin CA first. I noticed you used medium CA. I used to do that too, but noticed the thin CA seeped in to all the hairline cracks/gaps much better, first, then after that sets, use medium for any remaining larger holes. I don't know why, but it seems like the medium, even as viscous as it is, just has a hard time getting into those hairline cracks. Maybe others disagree, but I noticed better results, especially after finish work, with that process. Good luck - and as always great video!

Hey Bob, I've been making pens for just over a year and I've graduated to working with resin. pile some of the shavings from this blank in the hole, and saturate with thin CA. Let the glue cure, and then add some medium CA to fill in the voids in the patch. Let that cure, and then saturate again with thin CA.
After the glue has fully cured (leave it for at least 8 hours), finish turning using abrasive rather than a tool. Periodically stop to check the status of the patch, and add more thin CA if the surface isn't absolutely smooth.

OK Bob here’s my two cents worth. First of all do you have a Apple tree somewhere close you can take a branch, cut a section that is close and glue it on. You might have to use your carving skills to make it look like it fits and blends in. Second is do a segmented pen using a wood that complements the Apple wood. Best of luck.

It would be a pity to lose that blank. I've seen you part off a chipped out section at the end of the blank before and replace it, but it would be impossible to match the twig pattern seamlessly. I'm late to the game (well over a year) but hindsight is 20-20:
On my Kayak (wood) I used epoxy with wood flour to make a paste to fill small "flaws" sadly it will show on a blank this small.
When I've had similar repair attempts..Glue it back in similar to what you did,, build it up similar, but reverse it on the "mandrel" if you have a "lip" also once I get this far I take it rest of the way with p120 mesh, then p320, then p600 mesh before I go into teh CA and micromesh.. good luck, I'mm gonna look for how you filled the hole
