With multiple previous failures, I’d bench test it to at least double the intended operating pressure before handing it back. If two original welds gave up…

You should add internal posts or dividers that bridge the flat ends. Could also use cross tubes fully welded in them use a thru bolt with large cupped washers that will clear the tubing welds and contact the end tank faces they would barely press on the sides but will come into play when they are trying to expand under pressure.

Yepper, bridging the front to the back would lessen the oil can effect. 7.5lb is a bunch of pressure on a large flat surface. Then strengthen the weld joint.

Been a Fabricator and Hot Rodder for 42 years. 7.5 lbs of pressure doesn't sound like much but it's a bunch on a big flat area like the intercooler walls. That's the reason air tanks are round with domed ends. Equal strength all the way around by being circular. The intercooler just needs the weld joint reinforced and the front and back panels tied together with bracing to prevent oil canning.
Damn there's a lot of pressure in that thing

On our roundy round cars when we needed stagger we'd pump 50-60lbs in our outside tires and throw them in the sun for a awhile..

if you drill holes and put in aluminum shafts, there won't be so much stress on the weld at the edges. easy fix Clay

Doing tires for a stock car we would stretch tires to about double PSI recommended sit for 1/2 Hour let them out. Blow them up to recommended PSI measure roll out, adjust PSI in tires for stagger, drag tires are best identical circumference I would think. Write info on tire for roll out an adjust with PSI. Too much surface area for what that weld can hold.
Maybe a couple struts inside the chamber and welded to each side would certainly help. Or get some reeforcements on the outside of that area to cage it in and keep it from flexing. The weld should hold plenty if you keep the flat panel from flexing.

I would put drill a hole in the center of the front and rear and weld in a rod to brace it together.
how about when you weld it back up with supports on the edge, you drill entirely through both sides and insert piece of round bar aluminum just under the charge outlet and then weld it on the outside to give the area more support in the middle

Clay, I'm not positive, but the edge of the plate where it cracked looked to me to not have full penetration when manufactured by the OEM. I'm sure that Mike will give you a much better weld (if the OEM weld did *not* have full penetration). Keep stomping on that loud pedal! ;)

You need to put some internal gussets to tie the front and back of the inner cooler together. I believe I said that last time lol

Clay, I think the volume of your intercooler is so small, that it's just blowing out from too much pressure.
It's interesting how the shape of a tank can affect the load on the seams of that tank.

Problem is gonna be too much first gear. It’s gonna want to blast the tires off. You’re gonna want to give it a harder hit with the four link
Wrap the edges with 3/4" angle stock and weld it up.

Nope, your roll out is not the most accurate way. You measure the OD of the tire and multiply that number times pie (3.1417) and that’s you tire circumference correctly. I’ve been a Machinist 43 yrs, soooo I know that one. Hahaha! It’s really hot here in Texas too. I’m already sick of the heat too.
Looks like that intercooler needs some gussets internally or external 🤷🤷

How are them big ole tiahres balanced? I assume they are not spin balanced as much as they balloon and flex. Do you use them old teeter totter balancers with the bubble levels or something different?

What does the intercooler actually do?
When you create boost by compressing the air it creates heat. The intercooler is placed between the turbos and the engine. It cools the heated air before it enters the engine. The cooler air is denser therefore you can pack more of it in each cylinder. The more air you can put in each cylinder the more power you can make.
