A tip for setting your chain tension... ...put the wheel on before mounting the shock and lift the wheel through it's range of motion, adjust the tension until there is only just no taughtness in the chain. This is your baseline for minimum chain slack so measure it somewhere and make a note of it. As the chain stretches reset it to this value. When changing a sprocket size it's good practice to redo this as it may change, easy on a PDS bike too (compared to a linkage setup). The chain tension in the manual can often be too slack or worse too tight, if it's too tight it will affect how the rear suspension works and also put a load on your countershaft and even brake the casings in extreme circumstances.
Watch out on those dirt tricks rear sprockets with the black powder coat. They tend to lossen up with stock ktm specs. 35nm and blue lock tight isn't enough. I work at a shop and have had alot of bikes come in with loose bolts with dirt tricks sprockets. I have started doing 40 nm with red lock tight.
After seeing some of your build vids sometime ago, you’ve easily became my all time fav dirtbike channel, wish I can support you in other ways but watching, and liking your vids is all I can do for now. 😂
Loving this build. For the handle bar throttle tube.... I found a little tube of graphite. Had it for a long time. just a bit on there. If dust gets in there or dirt it doesn't collect. Keeps things nice. I apply a little on the inside of the tube. As for the Jaw thing.... check out guitar players. It goes way beyond that!
.. coming along nicely! for the 200, 13:51 or 52 will climb most things in 2nd WOT and leaves 1st for very steep or technical .. slip the clutch and keep your momentum...
Whenever i bleed something on a bike i always find that reverse bleeding with a large syringe is soooo much easier and takes a lot less time, and less pumping afterwards, it's worth trying!!

Yeah the 09 chassis was break thru one for KTM. The 05 thru 08 was a fix from an older design but the 09 was a complete redesign and cornered better and any previous KTM.
Sweet build Kincade. One thing I would look at, make sure the pitch of the sprocket bolt flanges match that dirt tricks rear sprocket. I have seen countless dirt tricks sprockets ruined because their drilling angle is different than KTM OEM. The only solution we’ve found is to run dirt tricks hardware with their sprockets.
Definitely look at getting a Midwest mountain engineering clutch lever. I have one on both my 250sx (xcw swap) and my 144sx. My buddy also runs one on his 09 200xcw. There definitely worth it for riding enduro. I never get sore hands anymore and the give you way more control. Cheers
Another great video Kincade, I have an 08 exc200 so I'm excited to see this build and maybe implement your upgrades to mine, although I love my bike is pretty awesome the way it is.
The clutch slave cylinder is a week point on these bikes, they can leak their fluid into the gearbox and the clutch stops working. There are aftermarket options which are muchore robust and also provide a smoother and slightly lighter clutch pull. I upgraded to one by a company called Oberon when my standard one went faulty, cheaper than a standard replacement and an upgrade too 😁.
Seriously consider the Super X carb by SuperTorque STIC. It gives my 200 unstoppable grunt in slow tech sections. It cancels that trait of 200's needing RPM/wheel spin to make good level of power. This also means a lot less clutching. I use the G2 slowest turn throttle cam, as to control the added power. I have not been describing Keihin or meter rod like power. An HRC 90's test rider stated in an article that his stock CR250 was faster than the works bikes! I had two riders hop off my bike and state that it was possibly faster than a '98 KX250 and '22 TC350F!

The SC guys have a very good product, but like the new Lectron Pro Series. The smaller bores character remains, so there's still all that clutch work to coax more RPM for power. At any rate, 200's are a joy to ride.
@kincadePavish there is another guy that did a conversion for older KTMs with the 2020 style super sick! I believe you could do it too. Also, I think dirt bike tv said getting the crankshaft balanced really cuts down on vibration.
hey, I saw that u didnt replaced your chain sliders, I suggest you to do that, they last not a long of time and u will prevent ur swingarm to be scuffed:)
An o-ring chain is not going to rob you of any power that you would ever really notice, the best bar clamp money can buy is a Mako 360 especially for a vibrating 2 stroke, it's pricey but worth every penny, I found that 2.5 WT fork oil works better than mineral oil for the clutch master cylinder and it lightened the pull a bit on my 300, as far as front disc guards go I found the System Tech Racing version to work better than anything else, the burly aluminum one's like from Enduro Engineering provide good protection but have a tendency to hang up in rocks where the STR doesn't at all, Dirt Tricks sprockets are great but aluminum sprockets have a much shorter life span than steel, any lube on a throttle tube is a grit magnet and ends up wearing down the throttle tube in no time, try polishing the bar surface wear the throttle tube rotates against it will help reduce friction, it would be a good idea to have that case where the counter shaft seal sits, tig welded as it would keep further damage from occurring, those broken ruff edges are a good place for cracks to start developing, that will be a great bike when it's done.
Man I would really like to get a KTM 200 one day. I love my KDX but it would be sick to have a more modern 200cc bike lol. My KDX is 2 years older than I am!

What size tires did you go with? I ride on sandy trails and I would like to go a touch wider, but am worried I will loose the light feel of the bike. My 200 is the same year and mostly stock.

I really dislike reverse bleeding personally. It’s a mess and I find it hard to ensure the syringe is set up with no bubbles. To each their own!

You need a cr500 af conversion for Enduro it's absolutely amazing

Yes this is true, it may be called the Z dimension or something like that. Whenever I've measured them I've always needed the thinnest one.

@@TheOutdoorMonkey 2016 engine cases and then all of the OEM 16 e-start components! Ended up getting from local dealer but available on Rocky Mtn
are 200 2 strokes good for hard enduro or are 300's better? is the 200 in a different class?

I would have used heat shrink tubing on that brake line instead of electrical tape. Would have been a cleaner look.
I tried that first. I couldn’t fit the appropriate size heat shrink over the nut.
