Making a handlebar bag support rack

John's rack in particular. Designed to fit his Berthoud handlebar bag and hold the hanging Edelux II light.
There are a lot of benefits of a custom bike: Fit, tubing selection, picking the perfect tire size…blah blah blah. You know what one of the best things is? Custom racks designed to fit the bike, the bag, and the intended use perfectly. No adjustable struts, no compromise to make it fit all bikes, just the perfect rack for this particular bike.
When I used to share shop space with Ahren/Banjo Cycles and Leah/The Rack Lady who both constructed many racks (including some of the original Velo Orange ones) I used to watch them thinking this looked like miserable fiddly work. While it is fiddly, it turns out it's not miserable. Who knew?
I really love making these.

I haven't brazed since metal shop in high school, my joints certainly didn't look like this - just a work of art!
Thanks! Brazing this little tubing is easier than it looks. Zip a tiny fillet around there, with some luck one pass of the file and some emery and done!

Amazing work! What are the different benders used for the really nice radius bends?
Thanks. I use Rigid 600 series instrument benders for the small radii bends, and a Baileigh RBD-10 for the larger radii ones.

What is the white liquid thing that you use before applying the heat? What is the purpose of that white liquid?

I don't weld the racks, but instead braze them using brass. lucasmilhaupt.com/EN/Brazing-Academy/Brazing-vs-Welding.htm The white liquid is flux. It prevents the steel from oxidizing while brazing, without it the brass would not stick or flow onto the steel.

Nice job! You really have command of design and tools 🛠 . Is that a titanium frame? Did you braze the bosses on or did they come with the frame? Unfortunately I think your handlebar bag 💼 is dorky and it will leak no matter how much you treat it with water seal. But it sits on a great rack. 👍☮️🌞🚲❤️
Steel frame, bosses brazed on by me. Things stay surprisingly dry inside a Berthoud bag. The call them waterproof, I call them water resistant. Regardless, they work great.

4130 steel. A mix of 5/16" and 1/4" diameter. All 0.028 thick.
Of course it’s great but what about wind resistance ?
I ride all summer in a button up shirt, most buttons unbuttoned, shirt tails flapping in the breeze. I may be the wrong guy to ask! But this rando nerd has a few things to say: www.renehersecycles.com/aerodynamics-rando-vs-racer/ It appears they have more resistance in a normal riding position, but are actually act as a fairing when in an aero tuck. Neat.
