I picked up a 91 bronco in a trade a few weeks ago. Redid the entire interior and did some custom interior work as well. Working to restore the old girl. Got the 5.0L in it. Some of the last real Broncos
Thank you, thank you, thank you ! You have something really close to my dream offroading vehicle ! I bought a Ramcharger a couple years ago and, I just bought a 4bt off a bread truck... Love what you did like the diesel! You want more flex you need uniballs for the radius and ttb and at very least cut front shaft slot to keep from binding you'll be way better off or go aftermarket with reinforced ttbs like something from solo motorsports or desolate
Thanks for the feedback. Flex is not an issue with the 4BTBB and you can see that in other video's. Using the 5.5" Superflex suspension lift kit from Jeff's Bronco Graveyard is one of the best lifts I have done. As for the other points, they are not an issue with the 4BTBB either. I do plan on doing a 1 ton D60 SAS in the future so it would not be productive to put more money into the TTB. I do love the TTB, but I think the SAS would be better for the long term. When I do the SAS I will opt for the ALCAN Leaf Springs with the Orbit Eye bushings. That will give me the ultimate flex and take the 4BTBB to the next level.

D60 a good way to go better then the D44 I myself going with a modified and reinforced truss d44 and ttb for my 95 with uniball and fox shocks along with deaver 80s not much rock just some desert and trail riding with mud I stay away from the rocks too much money into my rig to trash it

ill be starting the build on an old f100. (not to many broncos down here in argentina). and im planing to use a Deutz diesel. its kinda similar to the 4bt but its air cooled.
the only thing i wont be able to get. is one of those TTB Diffs. ill have to stick to some regular front dana 30.
Idk why there arent more diesels in the US. they might be slower. but their bulletproof reliability will get you anywhere.
comment number 119 showing: only engine i want in 5k-10k saved build would b the newest 4.6 V*8 supercharged engine & best trans, but I god really like your "tank tow" swivel hitch & way u pick up & slide in spare agree nice setup.
I have a 88 on 90 f350 axles. Cage off rd radius arms and deaver rear leafs 6 inch. The axle conversion is by far the very best thing I have done to my horse. Turns better. Flex like mad. And so much tougher. It does ride a bit rougher on the street but well worth it.
I bet it is nice, I may be doin the 1 ton axles soon.

What was the most complicated part of the process? How much can you tow without forcing the engine?
In my country (#Venezuela) I don't think they came equipped with diesel. People there loves gasoline engines. Now, they're not getting any gas.
I wanted to buy an old diesel ford pickup and my wife back then said we couldn't afford it. I don't have my pickup, neither have the wife. Lesson learned the hard way.

Awesome Bronco! I'm a bronco guy for decades. 86 & 95 prior broncos. 70 current bronco/ rock crawler. Current project - 86 XLT for my 14 yr old son.

I'm getting everything together to do the same swap. I have a 1990 bronco. is there a certain year make model 4bt I should get? and did that zf5 just bolt right in your bronco? because I have an auto in mine and I'm wanting to switch it to a manual?
Hey I'm looking to do the same thing. I got a zf5 out of a 460. Is yours diesel or gas trans? Also where did you find the adapter plate to bolt the trans to the engine

Yea, I have already purchased the liquid intercooler and all the pieces about 3 years ago but I got blessed with a new chapter in my life and I just haven't installed it yet. But before I contaminate it with coolant, I have an idea of something I want to try with it and I am trying to get to that point. I was thinking of turning the intercooler into an evaporator and using refrigerant to cool the incoming air...
BrotherRickG that's a good idea and all, but I don't think the core is designed to handle that amount of pressure...
How I have mine plumbed is from the hot side of the heater hose, to the heater core, to the aftercooler, and back to the cold side of the heater hose that goes back to the block. I do have a huge heat exchanger I plan on plumbing in between the heater core and aftercooler when I have the time...
Todd B the most pressure it will see is 110 psi or so. The orifice is pre cooler. I was going to do a pressure test before trying it. I will have a new pressure line made with a dual outlet and possibly put a shut off valve inline. I've got a few different ways of making it work... But we will see.

I have a 95 bronco with a 302 with just under 199k. It’s been a dream of mine to put a 4BT under the hood one day in the future. If you can at any point in time, could you give me some pointers on any issues or troubleshooting tips that you found out during the swap yourself? That would be greatly appreciated. Also awesome video and absolutely love your bronco!
Hey Zach... Thanks for the positive feedback on the 4BTBB. I think the way I did the swap was the right way and it went very well. My main concern when I did the swap was to eliminate all need for computers and to be a reliable off road vehicle for my family. Probably the only thing I wish I would have done differently would be to put a manual shift AOD transmission instead of the ZF5 manual 5 speed. I love the manual, but wheeling is a lot smoother with an automatic trans. That being said, the 5.72:1 1st gear ratio with the ZF5 is a lot better than the 2.84:1 1st gear in the AOD. Before I installed the Atlas 4 transfer case crawling the rocks was kinda choppy, but with the ultra low range of the Atlas it has made wheeling over rocks a lot more fun and controllable so now I like the ZF5 a lot more and will probably keep it.
@@BrotherRickG I have a 90 with 5.0/aod I've been through 3 stock trans. I have a built aod in now( non lock up,upgraded fictions,koleen steels,wide ratio e4od gear ratio,mechanical diode, custom built valve body etc and it still won't hold up to trails and mud 20,000 miles later its starting to slip

@@christopherolszewski8710... Hey Chris, I understand for sure. I have had email conversations with LenTech Transmissions and they boast that they can build an Street Terminator AOD that can withstand 700 HP. They would build it with a manual valve body and a billet torque converter. Not sure if that will be what I do in the future, but just something I have thought about. My main desire is not to have a computer needed on the Bronco. If I ever get serious about spending that money on a transmission I will be doing a lot more research. As for now with the line lock installed the ZF5 will be fine.
Been wanting to put a 7.3 Idi Multifuel in my '89 Bronco, love your paint, is liner difficult yo put in by yourself?
I used the Cummins 4BT because of it's great torque, HP and it's size. It is fully mechanical and very reliable. The 7.3 IDI is pretty heavy but a reliable engine if it is rebuilt well. The Liner is the easiest paint job you will ever do in your life... lol.
I have a 6AT turbo Cummings in my 1960 LandRover. Wish I could find someone I could trust to tune it.
What year Cummins? I studied mostly 6bt tuning videos on UA-cam, tools are not that expensive to do it yourself.
What kind of range can you get out of a tank full of diesel?

I may have missed it, but what transmission did you use and what crossmember did you use for it. Also what axle gearing do you have so you can get up to 85mph?
I used a ZF5 42 manual trans and I added an adapter plate to the original cross-member. It goes a little faster than 85mph, but I a running 4.56 gears with 37" tires. It goes well and has plenty of power...

I know you're going for the SHTF thing, but you should just throw an electric fan on there instead of messing around with the fan shroud. Even clutch fans rob a ton of power and don't work as well unless you get them dangerously close to the radiator. You can take your clutch fan setup and keep it in a box in your shop in the eventuality of an EMP.
Cool build by the way. Nice and clean. I'd take a 4BT-powered 1 ton Ford over just about anything else.
Hey Robert, Thanks for the input. I had a Perma-Cool dual electric fan setup on it and it was getting too hot under load crawling through the mountains, especially on those long uphill runs. It also had a negative effect on the temperature driving in the desert and though town with the A/C on. So I purchased the fan clutch and rigged up the shroud to see how that would do in the extreme heat of southern Arizona. I still have the electric unit and have not completely ruled out putting it back on. I also recently changed the radiator to the 4.9L inline six radiator to change the lower hose from going in over the steering gear box to the passenger side.
@@BrotherRickG Interesting. I did have an 88 F150 with the 4.9L in it that I ran for years, a lot of it in the heat here in SoCal, and never once had the needle creep up. Completely bone stock except for the ZF 5-speed and some 3.08 road gears. I was surprised honestly. Even matted up a step grade towing in the heat it was fine on temps. Maybe those shrouded clutch fans work better than I thought.
@@randr10 ... We will see. The shroud exit is a couple inches from the fan and I may have to build an extension for the shroud. The biggest test will be the A/C. With the electric fan the high side pressure would build up so high it would pop the high pressure relief valve and I would loose refrigerant.

Cool, you will love it... I am running the stock turbo and I have a liquid cooled inner-cooler, but I have not installed it yet. It works so well I am happy every time I drive her...

I love your Bronco! I've got a '88 4.9l, that will be getting a 4bt in the next few years. I'm going to do my front & rear axle swap first ( I'm hunting for D60's currently) probably going 4.10's. Now with your ZF trans. I understand you got yours from a gas truck, is there any major differences, in strength, between the gas burner, & diesel ZF transmission?
Thanks Zach... I love the 4bt, it has more than enough power for sure. The reason for the gasser trans was for the small block bolt pattern. As for strength, it is strong enough to handle the power. A big block trans case may be a little stronger but not needed.
With the axles & tire combo you're currently running, what kind of rpm's are you turning at highway speeds? Pretty cool that your ol 8.8 rear is holding up so well w/ the diesel, & w/ the type of terrain I've seen you navigate. I'm gonna be tapping into your wealth of knowledge whenever I can, I hope I don't agitate you too much.
If i remember right, the RPM's are about 2300 @ 75 MPH. I was asked that before and I was too high and the next time I was driving it I realized I guessed too high before. The 8.8 is actually a pretty tough diff, but it will be a 10.25 or 10.5 sterling soon.
That ain't bad at all on the rpm's! And you're right, the 8.8 is strong, especially the 31 spline variety. I can't wait to see The Beast after your axle swap.

Hey Revilo, the 4BT is a 3.9L 4 cylinder engine. The power output the way it is now is about 220 HP and about 550 lb's of torque. Those are estimates right now, one day I may be able to get it actually tested to see what the engine really does.
How is it on the highway, does the 4bt hold 70mph without being pinned?
First off, thanks for editing the original comment... My 4BTBB will cruise at 85mph just fine. I did have to put the chains on the front to keep my front from crawling up. At first it would rise about 4' when taking off and it was a real pain to try and keep the nose down. I would do the cut and turn I-Beams, but I would rather spend my funds on the 1 ton SAS leaf sprung. I love the TTB, but watching the video's was the final straw for me.
Haha you bet! This bronco is my favorite on youtube. I myself am in the process of putting a 4bt in a 96 f150, but might go 351w instead because my dislike of the vibration/engine noise of the 4bt. If I were going SAS I'd stay 4bt, but my setup is extended ttb with coilovers.

Hows the zf5? I rebuilt a zf5 for my swap, but I am now leaning towards a C6 auto.
ZF5 is good, very low range 1st gear and much lower than the C6 or the E4OD. I have been contemplating a special built manual shift AOD down the road. But for now the ZF5 is working great.

Where did you get the motor mounts?
Those are the same design as 350 chevy I believe. I purchased an install kit from Ken @ cumminsdieselrepowers.com/. They have such a nice kit that really did not cost that much for what you get.

No, the trans was changed from a E4OD to a ZF 42 manual 5 speed.

They are military HUMVEE 16.5" Wheels that have the 5x5.5 centers welded in and military 37" BFG T/A
Why not keep the ttb
The TTB is good, but the straight axle has better performance over bigger rocks in most cases. I am not in a hurry now that I have fixed some of the steering angle issues, but when I get the 1 ton parts accumulated I will make the transformation.
How much $$ do you have in the rig?

Valves are fine, advancing the timing makes it hit a little harder and a little more rattly.

LOL, second person asking that question. I had (have) a Perma Cool dual fan setup on it and the and it wasn't pulling enough air through. On the hot summer days climbing a hill pulling the Trailer Beast the temp would creep up and I wasn't sure if it was blocking some of the airflow. I bought a new fan clutch and decided to give that a try. I also changed the radiator to one from a 4.9L straight 6 ford so the lower hose would have a more direct line to the engine instead of crossing over the gearbox and across the front of the motor. So far my cooling system is staying on the low side, but this will be it's first summer and I will know for sure after this summer. I may put the dual electric fan back on, but not right now.

@@BrotherRickG well, i would have to get a 79 or older for the solid axle. i already have the 4bt and a durango so if i am doing an SAS, ill just use that shell. but i love the full size broncos. my dad yad an 80 when i was growing up. loved that thing.
