- What do you do when your 7 year old wants to be Baymax and no costumes exist? Build one!!! 15-20 hours, 4'x8' sheet of foam insulation, 8 rolls of red duck tape. And yes, my son called him Big Max.

His little walk at the end is adorable. I have a 3 year old that wants a Baymax costume this year. Been frantically searching to see if it's possible, and you have definitely given me hope.

+Jaime Jones I Jaime, I've had a lot going on lately and took a little longer than expect to get back to people. I used a 4 foot by 8 foot sheet of foam board. It's flexible and forgiving when it comes to being cut up. I posted part of a how to video which will give you some idea. If this was supposed to be for Halloween for you, I really apologize. As requested, I am finally working on the "actual" build video. It should give the basics for the costume as well as for many cosplay armor piece ideas. It will show how to take a flat piece of styrofoam and turn it into many different parts that can be adapted to whatever use. Stay tuned!!! (remember the first costume took me about 20 hours to build, filming and editing may take a bit)

Oh and I have had a few people request that I do it and the first one was fun to make. Besides, the money that my videos make goes for college funds, new stuff for my son, and yes we do use it for movies and a video game here and there.

Thank you so much for sharing. My 5 year old wants to be baymax for Halloween this year and your homemade costume is the best one I have seen. Others are sad looking, or out of my reach. Is the headpiece foam too? If so, what is the white part in the headpiece, as your son is able to see through it. It appears as if you snap the arm piece in to the shoulder area, is that right, or are you just sliding it further up? Will you have the how to video up with enough time for us to make it this Halloween?

Hi Chris, my husband is making our grandson a Beymax costume based off of your design. He is wondering what type of foam insulation you used, ie. thickness... wondered if he could maybe use foam rubber, or carpet padding. I hate to bother you in such a busy, and stressful time, but any info you can add will be a big help. I'm sorry to hear about your family member.
