  • Having built a few Tesla Coils recently, I can see the importance of using straight magnet wire. This is hard to do when you are using salvaged wire from old transformer windings.
    I built this X & Y axis magnet wire straightener so that I can use salvaged wire (from old transformer windings) in my future Tesla Coils. It is a heavy duty unit which I have tested with various lengths of magnet wire, up to 2mm in diameter. It did a great job every time and I'm pretty confident that it can handle larger sections, if required.

    Karl heard this song and put me on to it - He said that when he heard it, he INSTANTLY thought of me - I'm not sure if that is a good thing or not..... Come to think of it, I'm not sure if you can even call it a song...

    pretty cool, I used to spool welding wire long ago and I also ran wire thru a straightener. The commercial straighteners had a couple more wheels and the last two in line where adjustable.......not really needed. What you have should work perfectly. This video brings back old memories.

    Thanks! I'm sure there are a lot of cheap alternatives to the wheels that I used, but I thought I would over-engineer it and just build it once. You have a nice workshop - I'm sure I will learn a lot from your videos. I like the stuff you got in your new tool review #2!!

    Thanks. I got the wheels from a local bearing supplier. They were not a stocked item and they cost about $11 each. Expensive, but well worth it!

    This is a genius build! I need this for jewelry wire and DIY jobs and some salvage too.
    What is the size of your steel wheels? I find steel pulley wheels on Amazon but they are 22mm- 35mm (1.25") in outer diameter. I'd love to know your wheel diameter and width? This would be very helpful. Tough to find detached wheels in any larger size in metal... without paying a fortune.
    I would love to know why you have two planes for your wheels. Why not mount all the wheels horizontally or vertically? Why have an L-shaped mount? Is this because you are straightening the wire out on either sides? Or just cause your slab of aluminum was not large enough?

    I've been straightening wire like this for decades simply by pulling on it a few feet at a time . A small amount of stretching occurs but it's probably only 1 to 2%. No complicated devices at all, unless you like overkill of course. :-)

    Thanks! I agree, copper is not necessarily the best solution for all applications. I have worked with CNT's before. Plasma is my conductor of choice :)

    Not really. It looks just like your beefco unit but a little longer and made out of steel. The winder is the impressive part. Its made from a naval gun turret and is mounted in the floor.

    I'm impressed of your wire straightner, but how about the isolating lack on the wire - is it still isolating as supposed ?

      Hi Keld,
      My wire straightener does not remove or damage the insulation on the wire. It only removes the kinks and bends. When straightening an old winding that had been covered in some sort of varnish to hold the coil in shape, a good majority of the excess varnish is removed during the straightening process, as it is usually brittle and falls off when the wire goes around each pulley. But the insulation remains intact.
      I found that three pulleys per axis is ideal. I went with this design because it reduces stress on the copper wire due to less bending and potential cracking of the insulation. The wire almost looks like it came off a factory spool.

    A very neat gizmo! I think I might make one. A couple of questions though:-
    - Does it also work for the thicker primary winding of a MOT?
    - Is there any danger of "cracking" the enamel off the wire over those tight bends?

      Great questions... I have used MOT wire in this wire straightener. It works well!
      Some windings are lightly sprayed/coated with additional enamel after the winding has been made, so that the windings neatly hold their form. This extra coating is removed by the straightening process, but the enamel coating on the wire is unaffected. It almost acts as a wire cleaner and straightener in one process. I haven't had any problems with shorting yet.

      He said at the start that it works up to 2mm or 12 gauge which is pretty thick wire.

    Very nice. at 08:17 one of the guides is wobbling. I saw another wire straightener where 3 or 4 were wobbling. Is that an unimportant feature of the straightener or is it solving a problem?

      Good eyes! Yes, one was wobbling because I dropped it or something during construction. Or maybe I tested it with heavy gauge wire which was too heavy for the device. It still works fine. If it gets worse, I will replace it. Ideally, they should all run smoothly.

    Lot of positive (and old) comments...but having just found this and watching, noticed...A LOT of nicks in the varnish coating on that magnet wire. How are you planning on re-coating that wire, so that you don't get coil field shorts? Getting (or making) the varnish is simple...applying it and drying it in a 'timely fashion' is a totally different beast (without having a 'long warehouse' to string the drying wire in)...

    Does the bending/rolling/straightening affect the varnish?

      He is using magnet wire which is 'enameled' with a flexible insulation. It should not affect the coating.
      If you are concerned about coating, use nylon wheels.

      I see. So it's one assembly. I thought it was a machined concave wheel mounted onto a bearing. I searched using "concave" but "groove" seems to be the best search word. Thanks for your help!

    Alternative method: You will need a pair of pliers and a corner of a wood...or actually a corner of a wood will do fine. Sorry I can't explain in details but want to let you guys know an alternative method. I like your contraption, however... that's amazing.

    Just put the wire in a drill, rotate slowly and pull the other end with force. Can't get it more straight than this easy way.

      steveeb In UK and probably Australia It's spelled Aluminium and pronounced with 5 syllables.
