Do you have any way of knowing how close these methods are to how the original helmets were made? And if so, were there any points where you've deliberately deviated from total accuracy of construction for the sake of efficiency or improvement?
This is a great question, and I'm all about the historical and authentic build processes involved. Having serviced and refurbished a number of original helmets, I can say the component halves were assembled similarly, with the reinforcing/alignment strips running along the seam, except originals used fusing barge cement, making a more permanent, and less serviceable connection. Despite the strong hold, and shock proof adhesive I use, the parts can be carefully disassembled without damaging the parts in the rare event they would need to be. The biggest deviation from the originals would be one based on updated technology: the use of LEDs over incandescent bulbs, negating the need for additional salt and pepper drill holes, or a Mylar covered slot cut into the 'brow' section of the helmet. Low television resolution in the 70s, aided by low lighting in production made it possible for the original Cylon finishes to be quite poor, and there was a lot of use of the Mylar tape in covering damage and scuffs on the armour. It's used sparingly, if at all, on our helmets, for these are being seen in-person, and I prefer to keep the look cleaner, even with the seams showing, rather than tape over them as the originals were. Aesthetic choices, mostly.

Excellent instructional and use of the belt sander for getting straight uniform edges is great. I've got my B grade helmet and looking forward to constructing it. Couple of questions: 1. The Plumbers goo..is that a silicone adhesive? I was thinking of using a 2 part epoxy which has no give in it. 2. How thick is the ABS plastic you use for mounting the 2 halves together? 1mm?
Sorry for the long wait for this reply here! 1. Yes, the GOOP is a firm, yet flexible silicone based adhesive. You can certainly use a two part epoxy, which will make the bond permanent, and should work perfectly fine. Just make sure you don't get any on the surfaces. The ABS was 090 gauge, but you need not be limited to this material (or gauge).
Great question, and a keen eye, but there are considerations given the format you're viewing the video. The original 78 Cylon helmets used an array of incandescent bulbs, which took up the entire indented eye slot, created tortuous heat, and would run for 20 minutes before needing to recharge a heavy camera belt battery that had to be incorporated into the costume design to help conceal them. On the nostalgic side, the eye sweep incandescent bulbs make is very fluid, and smooth as one bulb becomes bright in the sweep, another slowly fades behind it. This effect was further translated by the 35mm film format they used to shoot the original show. Our eye unit is a string of LEDs and a thick diffusion plate in order to help blend the digital sweep. Aided by a faster running sweep pattern, the movement becomes less digital. There are also 4 programs that run on this digital eye unit, unlike the original arrays, using a programmable chip one of the programs is the Red Eye targeting mode.

I bought my Cylon uniform back in 2005... Still looks great. Doesn’t fit as well... I think i would need new undergarments. Ahhhh Marriage and weight gain. I probably should just turn it into a free standing figure to greet unwanted guests. Any ideas for that? But this video is great!! love to see how it was made and all the work that went into it. Our first models from 1995 still work and look great, even after shooting multiple commercials over the years. Making your Cylon into a free standing static figure is the best use of them, and much better than sitting in a box. We like Roxy Display for mannequins, and you just want to make sure that whichever you choose, it has a support bar that goes up through the back of the leg (and not through the foot, unless you don't mind drilling a hole through the bottom of the boot). We also now have wall adapters and motion detector units so that you can plug it in, and have it come to life for an adjustable period of time when motion is detected. While many of the originals didn't bother to cover the seam, yes, there is chrome Mylar tape that can be used. The hue of silver variation is very minor, and can also be used to cover scuffs, etc.
@@lekk I found a chrome tape that’s used for RC car bodies that is exactly the same hue as the finish you use. I bought it a few years ago at Hobbytown USA here in the states and used it on my Kropserkel armor. The tape is so thin you have to come up close to even see the edge. It came in strips about 4” wide and 3’ long. Hope this helps.
Will others be able to hear your voice through it, or does the vocoder drown out the original voice (ie will the human voice be heard with the cylon voice)?
Great question, and this is a balance that needs to be achieved when adjusting your volume. The microphone is located up in your helmet, and you need not speak very loudly. The speaker system uses the hollow cavity of the backpack for volume and deep base resonance that is much louder than the actor’s voice volume. It works very well to be the only voice heard.

Looks great and very informative! One question Scott...is there a reason why you do not mount the LED to the top of the faceplate rather than the bottom?
That is a very good question, and it is not unproven to work in the configuration that you are suggesting. My reasoning for the lower edge is that it is affixed to a more visible location in the visor, with the open air slot being in an even darker region (less likely to see your eyes, particularly when the LEDs are in play), and second, the lower edge of the visor casting has a better contact to adhere the array to. Please keep in mind that the LED array makes the current Cylon helmet much more practical than the original incandescent bulb array, which filled that cavity entirely, and created significant heat when operating. The actors actually saw out through small holes drilled above the brow section, and never were positioned inside low enough to look out at the Cylon eye level.
Great question! The original helmets had a large array comprised of incandescent bulbs packed in a line and taking up the entire eye slot. These generated a lot of heat for the actors inside the helmet, and were powered by a camera battery belt pack, which became incorporated into the Cylon armour design to conceal. These would run for 20 minutes on average when filming, so you can imagine that there were a lot of battery pack swapping, repairing, and switching on and off by PAs on set. Cylon actors had to see through 'salt and pepper' holes drilled in the helmets above the brow extrusion, and sometimes a slot covered with Mylar right above the array. Original helmets look messy.
@@ryanhenderson8908 the smooth sweep of the original incandescent light array was due to the trailing bulb dimming slowly behind the powered bulb, something that doesn’t read nearly as well on a more digital LED, and thus we set the eye sweep to a speed that the human eye registers as analog. Also, one must take into account the original cameras and television tubes that we all watched the show on at the time.

We do offer a kit with all the rough cut vacuum metallized parts, polyurethane detail castings, hoses, fittings, and vinyl decals. Parts require finishing with recommended tools as depicted in the video, and DIY builders can work with what they have and are comfortable with to their comfort.

This is just a off topic thing i want to say but i would love to build a fully functioning identical radio controlled lawnmower from honey i shrunk the kids. And i do mean identical in every way right down to the correct manufactuer and model of lawnmower.
Exactly! These are not intended to look like helmets overtop of a biological entity, but rather, low profile robotic heads, form fitting. The original television show proposal described the Cylons as a reptilian alien race, but as there were going to be a lot of them killed in the show, it was deemed too violent in concept for viewing audiences and rating guidelines for the time, and they found their workaround.
We have 3D printers, and have used them to master some parts, but for the vacuum metallizing process we have specific materials and gloss smooth surfaces required to achieve this level of reflectivity. 3D printers are definitely a useful tool in the arsenal, but can't replace these base materials, at least yet.
I'm not sure about the nature of your comments, but this build up is of our kit, mainly for the assistance of our customers as a guideline. The sculptural portions of our 1997 creation of this kit were not committed to video, unfortunately. As for the plastic, this is anything but 'garbage', and is 090 gauge ABS thermoplastic, which is high impact, automotive part grade, and a technological upgrade in the HIPS used to created the original 1978 production suits. We use the same materials that we used to make the production suits used in the BSG miniseries in 2003. I'm sorry you came away with 'garbage' from this, but perhaps this is where video has fallen short in depicting the quality of this helmet.

I bought it a few years ago at Hobbytown USA here in the states and used it on my Kropserkel armor. The tape is so thin you have to come up close to even see the edge. It came in strips about 4” wide and 3’ long. Hope this helps.
Will others be able to hear your voice through it, or does the vocoder drown out the original voice (ie will the human voice be heard with the cylon voice)?
Great question, and this is a balance that needs to be achieved when adjusting your volume. The microphone is located up in your helmet, and you need not speak very loudly. The speaker system uses the hollow cavity of the backpack for volume and deep base resonance that is much louder than the actor’s voice volume. It works very well to be the only voice heard.

Looks great and very informative! One question Scott...is there a reason why you do not mount the LED to the top of the faceplate rather than the bottom?
That is a very good question, and it is not unproven to work in the configuration that you are suggesting. My reasoning for the lower edge is that it is affixed to a more visible location in the visor, with the open air slot being in an even darker region (less likely to see your eyes, particularly when the LEDs are in play), and second, the lower edge of the visor casting has a better contact to adhere the array to. Please keep in mind that the LED array makes the current Cylon helmet much more practical than the original incandescent bulb array, which filled that cavity entirely, and created significant heat when operating. The actors actually saw out through small holes drilled above the brow section, and never were positioned inside low enough to look out at the Cylon eye level.

How did they do the lights back in the 70s?
Great question! The original helmets had a large array comprised of incandescent bulbs packed in a line and taking up the entire eye slot. These generated a lot of heat for the actors inside the helmet, and were powered by a camera battery belt pack, which became incorporated into the Cylon armour design to conceal. These would run for 20 minutes on average when filming, so you can imagine that there were a lot of battery pack swapping, repairing, and switching on and off by PAs on set. Cylon actors had to see through 'salt and pepper' holes drilled in the helmets above the brow extrusion, and sometimes a slot covered with Mylar right above the array. Original helmets look messy.

@@ryanhenderson8908 the smooth sweep of the original incandescent light array was due to the trailing bulb dimming slowly behind the powered bulb, something that doesn’t read nearly as well on a more digital LED, and thus we set the eye sweep to a speed that the human eye registers as analog. Also, one must take into account the original cameras and television tubes that we all watched the show on at the time.

Joe Dirt no, other than the live action commercials, we haven’t worked on any of the films proper. We have worked with the costume and prop crew from them however!

We do offer a kit with all the rough cut vacuum metallized parts, polyurethane detail castings, hoses, fittings, and vinyl decals. Parts require finishing with recommended tools as depicted in the video, and DIY builders can work with what they have and are comfortable with to their comfort.

Exactly! These are not intended to look like helmets overtop of a biological entity, but rather, low profile robotic heads, form fitting. The original television show proposal described the Cylons as a reptilian alien race, but as there were going to be a lot of them killed in the show, it was deemed too violent in concept for viewing audiences and rating guidelines for the time, and they found their workaround.

We have 3D printers, and have used them to master some parts, but for the vacuum metallizing process we have specific materials and gloss smooth surfaces required to achieve this level of reflectivity. 3D printers are definitely a useful tool in the arsenal, but can't replace these base materials, at least yet.

You say its a build, but its a kit. And its a garbage thin plastic kit.
I'm not sure about the nature of your comments, but this build up is of our kit, mainly for the assistance of our customers as a guideline. The sculptural portions of our 1997 creation of this kit were not committed to video, unfortunately. As for the plastic, this is anything but 'garbage', and is 090 gauge ABS thermoplastic, which is high impact, automotive part grade, and a technological upgrade in the HIPS used to created the original 1978 production suits. We use the same materials that we used to make the production suits used in the BSG miniseries in 2003. I'm sorry you came away with 'garbage' from this, but perhaps this is where video has fallen short in depicting the quality of this helmet.
