A dynafile type belt sander works well for blending/smoothing and like your mentioned concern about overgrinding things it stays very controllable. I picked up a 211 a few months ago and its easily become my favorite mig machine. If you had a CNC plasma you would be a dangerous man.

That now is one stiff rigid frame! What now is the best way to coat the inside to help prevent corrosion? Also once done, the inside is perfect for running a wire harness.

Don’t forget to leave access holes for mounting shocks, crossmembers and body mounts like I did. I should’ve welded nuts to the backside, then you don’t need access holes to hold the nut while you tighten the bolts.

Yep, 1/8th cold roll. I don’t have any suggestions besides take your time trimming the plates down. It’s really as easy as it seems in this video. I believe the sheet was 4x6 when I started and I had plenty leftover. I had previously cut 2x4 off the original 4x8 sheet. So one should be plenty. I’m glad the video helps and I appreciate you watching!
Your little assistant needs to start welding. While you think she might be too young, I helped my grandson weld up a little piece of steel and he loved doing that. Of course with all the safety equipment on and total body coverage for her too! But once they start doing that, they love it! JMHO
