  • Faced with the reality of having to make a complete set of extended wheel arches for our turbo charged, 4WD monster mini, a chance meeting with a mad Spaniard gave us pause for thought. What if we could get someone else to do it? That was the main motivation behind this experiment in creating a bespoke body kit from 3D printed plastic.

    Nick & Richard: If you guys ever need to replace the arches, might I recommend using heat-set inserts instead? They are installed by pushing the insert into a slightly undersized hole with the blunt tip of a soldering iron. The heat is transferred through the insert to the plastic locally, softening it and allowing the insert to slide in. They are much stronger than threaded inserts, I've used them on a 3D-printed intake manifold where the plenum halves were held together with them with no issues.

      Also to add to this, PLA is a very brittle plastic and may deform on a hot sunny day. Glass or carbon filled vinyl material is available for 3D printing and is better for end-use. But from the video, it sounds like the plan is to create molds and make these in carbon fiber, a la instagram's @3D_magic_mike.

      14:16 Don't think heat-set inserts will work with the fiberglass or composites Rich said they're going to make the actual arches out of. These ones are still intended to be patterns for making a mold, rather than for actual use...and the current inserts are there so they can fit the temporarily and ensure the attachment points are in the correct position.

      They can achieve the same result as a heat set insert by doing a wet install and dab the insert with epoxy.

    Boggles the mind Nick NOT ONLY prints parts, he also prints new PRINTERS.
    I've come to idolise this project. There's e a solution to any problem in the current tech/IT network.

    Hey there fellas. Parts look good. I am glad to know through my own experience printing plastics that you aren't intending to use PLA parts on a car, rather you are making molds. That carbon will look great I'm sure. Always a bit cheeky with the hints aren't you,, everyone knows that molds are red.

      @@UkraineTrain21 That doesn't change the brittleness or the sensitivity to heat, just laminates it like a windshield so that if it cracks or breaks it doesn't fall apart. I suppose if you used actual resin and fiber it would help it keep shape in heat.
      Also, it makes a lot of sense to make molds. Once you have a good buck a mold is not terribly hard to make and you can reproduce the flares easily if you ever stuff one up on a cone or barrier. (they'll be autocrossing this thing) Once the mold is made you can still use the buck (and see how well these hold up on a car). If the buck is not strong enough to pull out of the mold then it's not strong enough to be on the car.

      @@denziljoe This is true but it is a good color to see imperfections. I'm sure you know this but your parts will only be as good as the mold used to make them as far as surface finish goes

      @@atsernov I like your explanation. I think something that people don't think about is the size change though small could be still significant as a tolerance stack up. The bucks that were made are true size, any parts made over them will be slightly over sized, so using the buck to make a mold will result in true sized durable parts.

      That's the thing about these infuriating teases... they know what they've done... They've sent us down a rabbit hole of regressive logic trying to discern did they show us the color because that's the actual color and now we'll be completely thrown off because surely there's no way they'd show us the color but they would have to know that we would suspect that they would never show us the color so they can show it with impunity because we'll doubt it but do they know that we know that they would do that and have they counted on the fact that we will be hyper obsessive lunatics...
      Grrrrrr.

    I have been running a set of 3D printed brake ducts on a track car for a while. I gave them a quick wrap in fibreglass on the backside for a bit of extra strength and they've been flawless. This is a great experiment!

    The most joyous thing about watching "builders" on UA-cam is how they have formed a community, and help each other. I found Project Binky from a comment on the Sampson Boat Co channel.     this is great. im using lots of 3d-printed stuff on my cars.
    PLA can be a bit sensitive to hot summer heat.
    But ABS or PETG works just fine on a car in my experience :)

      @@boerharms2209 petg is just as temperature and light stable as abs, but doesn't have the same printing difficulties. I think printing a part in abs at this scale would be impractical due to bed adhesion, layer adhesion, and warping problems because an enclosure wouldn't work well on a printer this large.

      @@boerharms2209 Not as badly as often made out, I have had PLA plant pots sat outside for 6 years and they are fine. Moisture absorbtion can cause issues over a long time but the paint will keep the moisture and UV out.

    I have some experience with 3d printed PLA parts and i can tell you that they don't do a good job on holding their shape with sun exposure.

      Agreed. Being in England might help temperature wise, but those arches wouldn't survive a summer in the southwest US. Plus UV will make it brittle as it ages. I'd get those molds made soon or reprint with a tougher material, ABS or similar.

      Its not virgin PLA that'll be exposed to sunlight so I wouldn't be worried about UV.
      Temperature however is absolutely a concern. On a hot day in the UK I wouldn't be surprised to see some warping, especialy around the interface with the car body.
      On the upside, PLA is REALLY strong so at least it has that going for it.
      Using these as mold bucks for something carbon would be spot on!
      I think leaving that as a future upgrade would be the best idea though, its not like a shortcut that you'd regret being a bolt on part.

      @@SKYWURX I feel like the paint will help, but it's not going to be enough long term for something sitting outside all the time. I've had PLA parts sitting near a window but not in direct sunlight become noticably brittle after time. My money is on these not making it a year.

      Yep, nearly reaching plasticising temperature must surely help with 3d printed parts becoming well knitted. (i don't know, it's just a guess).

    Between the rocks and heat, they will be destroyed first drive. They look amazing though. I would make molds before you throw them on the car.

      If they get too hot while sat outside the car then the project has bigger troubles, such as being on fire. You have to take PLA upto about 90c before it bcomes self plying, although with a 3mm thikcness (wall thickness is uausally 1.2 or 1.6mm, perhaps 2.4) then they should be quite tough.

      I think they'll be more than tough enough to put on the car, but i'd start by making moulds first nonetheless, just in case...

      @@godalmighty83 The glass transition temperature of PLA is about 60c. That's enough for it to warp. It's not that hard for objects in direct sunlight to get there. I'm more worried about the print splitting along the print lines under stress.

      I very much doubt the arches will be red. Possibly white (to contrast the probable British racing green of the body). I'm sure the red is a 'raging red herring' so to speak.

      @@aussiebloke609 I think that they were planning on using the 3D printed parts as the actual arches (why else would they fit the M5 Heli coils?), if that didn't work they would then use them as patterns to create moulds and make them out of fibreglass (or Carbon fibre?) instead.

    I love my 3d printer. With PLA just be careful with any heat - it easily starts to warp at 60c or above. You can print in ABS or PETG if you wanted to - these withstand the heat much more. Shatter resistance varies amongst the type of plastic used.

    Nice job from you and Ivan. As long as you don't hit anything or let the car sit in the sun for too long the arches will probably work fine. What you should keep in mind is that PLA becomes brittle at low temps. In the long run 3d printed molds to make arches from fiberglas is probably the way to go, especially considering the overhead of 60 hrs print time and then postage for one arch.

      I find that quite relaxing to watch. I lose track of time. But he runs that sander with no face mask, in addition to the sander's collection/exhaust tube not being connected to anything.

    3d printing is amazing for car stuff. I had a mate print me some trumpets for my bike carbs couple years ago and they work great. With a bit of filler and paint you cant even tell its plastic. It really is the future of making custom parts. And the best thing is, even if those arches break, you have a file enabling you to print thousands of them or you can even sell the file to anyone who needs them. Finding someone who can scan and modify the model is the hard part.

      Could be red, they showed a pic on Fb of the boot done in primer, but you could seea tiny bit of red under masking tape on the boot lip

      With the paint being sprayed like that, red could look pink.
      That said, there's a Mini running around my town in the summers that is a metallic/candy pink with a Metallic gunmetal gray roof, and it looks absolutely fantastic. So pink wouldn't be the worst choice for a Mini... not sure how it would look against the gray parts they powdercoated earlier though.
