The 200's are more powerful than the 220's because its the same motor carb and all just bored basically. The 35mm keihin pwk carb is a bit small for it, if youd get like a 38mm carb then itd probably be terrifying lol
@@nathanadams6648 oh well if its ran through than yeah its probably around the 200's hp range. My 96 kdx200 felt mean on powerband but sorta lazy anywhere else. It has a pro circuit platinum pipe and an fmf turbinecore2 silencer that i cut the turbine out of it and resized it to be a powercore2 muff lol its amazing how much of a difference it made in how the bike performed by cutting 4 inches off the muffler. I rebuilt the top end of the bike just a few days ago and have yet to put the motor back in because i still need to hone my cylinder and the hone hasnt arrived yet, i ordered it when i ordered the rings and i got vforce3 reeds for it so it should hopefully wake the bike up pretty good with the low power the vforce3 reeds give with better throttle response. I have heard so many different power numbers on the kdx200, one legitament site said the had 50hp, while another said 28 and another said 34. I think 34 is a best bet for how much a stock kdx makes so with the vforce3 reeds and pipe it should be around 38ish hp id say. You could get 40 pretty easy with those mods and a leaner jet but thats where more power gets dangerous and can burn plugs or scorch rings or blow a hole through your piston.
@@nathanadams6648 honing is pretty simple. I ordered my hone for like 10 bucks from china so i dont expect many uses but all you do is chuck it in a drill and run it in your cylinder for 5 or 6 seconds at a time until you get your desired size. The goal is to have a 45 degree crosshatch pattern in your cylinder, you have to learn the speed to keep the drill at and how fast you pull the hone in and out but the faster you run the drill the faster you have to work the hone in and out, but what you want is a 45 degree crosshatch pattern, however you get it is up to you but thats the goal lol you can find some pretty good videos on here to learn the just of it. Its what i did lol the round test im not too sure about but id say you could tell if it wasnt perfectly round with the hone, it would show up in the pattern or it may even make the hone act weird and bind i dont know. There is a tool to check that and a sleeve for the kdx is like 110 bucks which isnt terrible but is an inconvenience for sure. Hope yours goes together faster than mine is lol good luck my man.

I really liked my KDX 200! It was a really good bike, it fit me well, the power was really smooth and I found it to be really usable on trails and hill climbing. That’s why I ended up buying my KTM 200, I did find myself missing my KDX a bit when I first got my KTM, the power is a little more abrupt on the KTM and it took me a little bit to try and smooth it out for better usability on tight trails. I mostly ride tight muddy technical trails with a lot of slippery logs in the Northwest. I would say if you can find a really good condition KDX for a good price buy it, the one I got was really messed up and require a lot of work, the engine finally locked up after a 100 mile race. The KTM 200 is a great bike, a friend I know owns a XCW 250 and he mentioned that the price on them are cheaper then the 300, because most people get there mind made up to buy a 300 and overlook the 250, my bike is a 2014 and by this time the KTM 200, 250, and the 300 all had the same frame size. Had a DT125 dual shock in high school (mid 1970s) and then a 1984 KDX200 back in the day. Picked up a 1987 KDX200 last winter and totally refurbished it this year. Air cooled, field repairable, and rips Michigan single track. Thanks for the awesome video!

How is the KDX holding up? I'm also in SA. I actually had a KDX but decided to "upgrade" to a KTM 250 XC-W but I have to say I ended up missing the KDX!
@@sgtunix I have only done one funduro - only to replace the water pump seal. The top end was done and a few things like chain, sprockets and the handle bar, just before the funduro, so everything should be fine now. Hopefully I can get to use the thing a bit!

I appreciate you saying that, I have another video where I take a old broken down Chinese quad and re power it with a side shaft motor and turn it into a dump truck UTV for my property, and I put a few little funny clips in that video and a few little atari video game references and some people complained that the video would have been better without them. Back to the KDX, I'm real happy with this bike, It rides really well and for being 22 years old It has everything a good trail bike needs, I hope to keep it for years to come! Cool project mike. Man I love working and bringing old bikes back to life. Super fun to me. I restored a '93 rm125, 2000 rm250 and a 2001 xr400. Recently moved on from dirtbikes to cruisers and working on turning stock Honda vlx600's into bobbers. I have bought new bikes in the past but to me having an older bike to be able to wrench on and bring back to life and customize is a lot more enjoyable. So I actually was kinda having the same issue you where having with your carb on one of my honda's. I for the life of me could not figure out what is was. Eventually I found that in that carb it has a holder/jet that the slide needle feeds in and out of and that was missing. Kinda seems like a "jet" or part that's not removable at least no mention of it in the service manual but somehow that one fell out. Replaced that and it ran great again. You live in some beautiful country. Makes me miss riding in the mountains. Again thanks for the vids they are interesting to watch.
Thanks for your nice comments and for checking out my KDX project :) About the plastics, I ordered most of my parts on E bay, The headlight is called Ghibli, Both the headlight and radiator guards are from the company UFO, and the front fender is from Acerbis both these companies make good quality aftermarket plastics. I always smile when I see such project builds. If I had have used such RAF ( Rough As F..k) methods when working for a well known race team. I would have been sacked on the spot. But still a very good watch.
I'm sure your friend will be thrilled to see his old bike brought back to life! Problem with these bikes is, even with the 1000s sold they are one of the hardest bikes to find, people just don't get rid of them.

I bought mine in June of 2017 and she looked amazing when i picked her up. I have almost no powervalve rattle and rebuilt the entire engine a month ago. Im gonna have her for a very long time i can tell. Virtually indestructible bikes
I picked up a kdx 200 for my son because I always they were a great bike it was totally disappointing it had no low end power no top end power the previous owner had just redone the top end. It also ran filthy rich with the proper jetting knowing that these really are good bikes I tore down the top end to find the power valves were in the wrong sides so they were open at low rpm and closed at high rpm. I see how they made the mistake using the factory manual because the picture is backwards and confusing but in any case it makes a real dog out of a 2 stroke. Now the bike runs awesome again.
That's good you figured it out! It's always interesting figuring out what previous owners ended up breaking or installing wrong on bikes when you bring them home. I bought that DT125 not running, after looking over the carb and fixing a few things in it I still could not figure it out, It had gas and spark, but it just would not run, I realized after looking at the points the previous owner put the flywheel on wrong shearing off part of the key throwing the timing way off! I put it back together right and what do you know, I had a runner!!! :) When I first got my KDX running I was a bit worried because it had a lot of top end sound like clatter at idle, it would go away as you increase the RPMs, after looking up other KDX bikes on youtube I realized that's just how the power valve sounds at idle and it's normal. I was not sure If I would ever get use to that clatter, but after many rides it does not bother me any more, even though it's still there it's not on my mind that this things going to blow apart. I can ride at ease. Happy Riding!
Hey Mike great video and the KDX is a great bike install an FMF GNARLY pipe on it you will be amazed at what it does for the power especially for a simple bolt on mod.
I got a super nice 1996 kdx i had a horrible time with my carb i just ordered me a keihin 38mm copy runs awsome once again i usely can rebuild any carb been doing it for 35 years lol

Nice bike after you finished, great work! Bike looks and sounds great. I used to have a KX500 that I bought brand new, and could never get the carb working right. I can't even remember what brand carbs the Kawasaki two strokes used to have, but they were terrible. If I jetted the KX500 rich enough to run properly, then it would foul the plug in no time unless you were running it really hard all the time, which is nearly impossible to do on the 500, you just run out of room so quickly because of the acceleration. But, if you jetted it lean enough to stop fouling the plug, then it would overheat and boil over. There seemed to be no in-between, no matter how I set up the needle height and jetting. I finally gave up and sold that bike after about six months of owning it, and I lost money of course. Now I just stick with Honda XR four-strokes.
Good thing you got it for free!! I'm guessing between your labor and parts, you are in to this thing about $3,500 or more. Lot of people ignore the labor because of the DIY factor, but your time is money.
Haha!! I think your $3500 or more estimate of time and money into this bike is so far off your not even in the ball park. I have about $700 into parts and about 26 hours into the repair time, at your estimate my labor would be worth $100 + an hour. The way I look at this bike project is everything that needed repaired or replaced has been with new parts and now my bike works great. I'm into it including my labor about $1300, this is about as cheap as your going to find a KDX around the Northwest, plus most of the time you go to buy a 22 year old trail bike there's always something that needs to be replaced or repaired. To be honest I would rather be working on my bikes in the evening then sitting on the couch watching TV, it's not really work to me it's more of a enjoyable hobby.
I was not saying anything negative, obviously out of pocket expense is only the parts. I'm just saying, whether you value your time or not, true value wise, labor must be included. Your average shop rate is around $60/hour, so that's what I used. I put you around $1,000 in parts and $2,500 labor. You managed to get it running for around $2,260. Since you got it for free, It's an okay deal I guess for the lousy condition it was in. For somebody that likes to tinker, you hit the jackpot I guess. I got my 06 practically new for $3,500 back in 06, already had the standard mods done also. These KDX's are awesome, they are worth the effort to keep on the trails. It sat for a few years when I got in to other activities and I had to swap out the petcock unit and it was back up and running. They are solid bikes.

Diony German So your kdx doesn’t have the headlight, does it have the headlight switch on the handlebars? How about the wiring that goes to the headlight? If all that’s there I should be fairly simple to install a new light.
Mike festiva My bike came with just the wires And the brake light No break switch or switch on the handle bars I check the power coming from the regulator rectifier and it was still coming out as AC so I just ordered another waiting on it to arrive To check and see if I can get it to work
Diony German Okay, so the tail light is only a running light, there’s no brake light switches on the bike, the headlight and tail light only come on when you turn on the switch, but yours is missing a switch. It seems like it should put out DC from the regulator on but I will check my manual tonight and see if the that’s right. I will get back to you on that. Anything else you want me to check on my bike? Is far as I know the wiring is all stock. PS the head light is only one beam, meaning there’s not a hi low beam on them stock setup.

The purple isn’t bad. I prefer the blue they did in previous years. I like multi-colored bikes like what most did back in the 90s. Gives it character. Can tell them apart from a mile away.
Nice work resurrecting the old girl. I've always liked the KDX's as well. I was hoping you'd go into more detail on the fork rebuild. I've got a '99 KTM 250EXC with leaky fork seals. There's just not much out there on how to rebuild conventional forks - all the videos I've found focus on USD forks.
gravityisnotmyfriend thanks for checking out my kdx video! I should have gone into more detail on the forks, I ended up rebuilding them over a few different evenings after work and did not set up the camera ever night so I did not have as much video of it as I would have liked. My fork seals were real bad and needed to be replaced, did you try to pop up the dust seals and clean out the fork seals below them with some compressed air and a thin piece of plastic? I have got many seals to stop leaking this way. I talked a little bit about this in the first part of rebuilding them. I just picked up a KTM xcw 200 about a month ago, it’s a real nice bike but there’s some things I miss about the kdx200, the kdx was a great trail bike but the biggest problem now is there all getting old and they all have mass hours on the motors. Let me know if you have and luck cleaning out the seals before you try to change them.
My bike came with a Risk Racing seal doctor - which is a piece of plastic with a hook on one side to clean out the fork seals. I tried to use it to stop my forks from leaking, but it didn't seem to help. But - then I read your comment. Pop the dust seals? What dust seals? Turns out I never actually cleaned the fork seals because I never slid the dust seals out of the way! I popped the dust seals up last night and found a lot of gunk between them and the fork seals. Hopefully that'll save me from a rebuild. Thanks for the tip!
gravityisnotmyfriend Great I hope this helps with your Forks! Like I said before, try the seal cleaner with a air compressor, blow some air down into to space between the gap that the seal cleaner makes as you rotate the Risk Racing seal cleaner. This helps push and small pieces of dirt past the seal. I had a old XR 250 given to me Year’s ago that would squirt out fork oil ever time you really compressed the Forks, I even bought new seals thinking they were for sure shot, I decided to just see if cleaning them would slow it down a bit so I could ride it a little before rebuilding them, well I was amazing, cleaning them completely helped! No more oil ever came past the seals after that, so I’m sure your going to get them fixed up without putting new seals in 🙂
Yup - did just what you described cleaned out the seals, and the area above the seals. The compressed air certainly seemed to help. She's all back together and the seals seem to be holding. Just gotta see how it does when I can get out for a ride. Thanks again!
Keep in mind that the cylinder has to be bored and a sleeve pressed in to go to an oversized piston. Stock cylinder is plated. Just saying take care of that top end. ProX pistons do make 4 sizes in a std. piston that only have a .01 of a mm in size. Great bike, I am riding a 2012 Yamaha WR 250f and I like my old KDX 200 better.
Good to know! These old bikes they really got them right, I'm surprised they don't come out with a new KDX? My brother has a WR250F the last year they had a steel frame, I have rode it a few times but I like my KDX more, The KDX just feels a little lighter and more nimble!

3r1kplays tv I bought the radiator side shrouds on EBay I think they are from a plastics company called UFO they have been making good aftermarket plastics for years now. I think a new set will cost between $40 and $50. Not the cheapest but they really freshen up the looks of a older bike. I hope this helps 🙂

I have since bought a FMF spark arrestor and I also picked up a used FMF woods pipe for it. Haha no way she was going to let me use her hair dryer. I was going to use her hair dryer to warm up my seat cover so it would be easier to install, But she did not want me using it in my shop, to bad because i would have been perfect for the seat, but hey I still got it done. Mike festiva. I rebuilt just about everything on mine. I have a list of things I've saved a grand to buy. Can't wrap my head around buying a 10,000.00 new bike yet. I have a 08 yz450 but its for the open stuff. You really have to keep it opened up on trails so it won't flame out. I'm hoping I can upgrade the kdx to gain a little more power to keep me happy. Always need more.
Great video!! Ditto, on the what carb did you use? Or could you provide a link? My 96KDX carb leaks like crazy on the kickstand (most likely float adj I'm guessing). But it also dumps fuel out the other hoses, one that goes up above the carb. It's got like 4 hoses coming out of that carb, what is going on there?!?
Tim Holtzmann I would try and adjust your float level down a little and clean the float needle and seat a bit, that hopefully will help your problem. It sounds like you have the Keihin air striker carb if it’s got four float vents? My stock carb I think only had two?? Like I said I would just go with cleaning it and adjusting the float down a little and see what that gets you. Take care
my bike has a similar problem with the carb, to start it up sometimes if have to turn of the fuel to get it to run or it will start dumping fuel out the carb and when i put the bike in gear it’s kinda stalls out, and usually if i don’t give it more gas when i start releasing the clutch it stalls. Do you know what the issue is?
@@72oldscutlasssupreme Do you have a link to the carb you mentioned(Quadvent Keihin)? Any adapters or modifications required to install it? This carb is driving me bonkers and keeps dumping fuel even after taking it to a mechanic.
@@FlyboyC123 I think I bought it off RB design, its a Keihin PWK Airstriker. Alsosold on ebay from Sudco. If its not from RB or Sudco it may be a cheap Chinese knock-off. Mine was driving me nuts too, wouldn't idle, no lowend power, leaky. New carb made it run right, and it goes great now.
Your mistake ref the hairdryer was to ask permission! You know you're at risk though when the missus is using her hairdryer or the oven and she says "Can you smell hydraulic oil?"
I'm happy with the Vulcan Omnipro 220 so far, I have owned it for about 4 months and have had no problems so far with it. It's one of the best welding and functioning welders I have ever used! If your interested in them I made two videos about the welder, One of the videos I took it to my work and welded a rack that holds snowboard form blocks, I do a few test with the Omni and a Lincoln 140 and the Omni is a far better welder. The other video I made was were I ran it side by side with my friends Miller multimatic 200, they both weld great! Both of them have a lot of adjustments, the Vulcan does have more adjustments, Both are easy to set up and use, the Miller is a bit lighter. Both have good warranties. The verdicts still out on the durability and how long any of these computer controlled modern welders will last? My friend just got his Miller back from warranty work and he has only owned it for maybe 8 months. Time will tell but so far I have had no problems with it, and it's real nice to be able to weld aluminum with a spool gun too! Check out my videos on the Omni if you get time :)
Hi Alan :) thanks for checking out my kdx video, The vx800 is my friends bike, he stopped by my place late last summer and when he turned it off we saw smoke coming up from the back of the motor and it smelled like burning wiring, after looking closer we realized his voltage regulator burned out and was short circuiting. He brought a new one up and installed it, he only needs to put on the body work and tank and it's good to go, but I know he has other bikes to ride so he is not in a hurry to put it back together. I probably should just do it and ride it over to his place and surprise him.
how did you get the kick starter boss off? It has grooves so it must be pressed on, but mine is stuck on & can't get it off, & there's nowhere to get a gear puller on it. Any ideas???
paul rogers There are splines on the shaft and kick starter boss but it’s not pressed on, once you pull off the nut you should be able to grab the kick starter and wiggle it when your pulling and it should come off, I had no problem removing mine, maybe someone got a bit carried away with some lock tight on yours?
border411 I don’t have a link but if you look up OKO PKW 34mm carburetor on Amazon you should find it. It was about $40. Keep in mind it was not a perfect bolt on carb, I had to make a aluminum adapter ring for the air box side of the carb to fit the rubber air box boot. I also remember modifying the top of the carb to fit the throttle cable. I think I ended up jetting it 45 idle jet and 160 or 165 main jet. It was a world of difference between the old and new carb the way the bike ran. Just know it took a little dicking around to make this carb fit, it was not a bolt on and go carb. I hope this helps.
Great video! What year is your kdx? Those trails look like a lot of fun. Is that Washington? I have a KTM 200 and love it. I would like to find a kdx project bike to build, but used KDXs go for too much money here, if you can even find one.
Hey Matt, I ordered all the parts from EBay or Amazon, I would shop around and order from ether site, depending on availability and price. I tried to support my local moto shop but all these parts would have cost me about a third more and they take like two weeks to get them in. Plus ordering your own parts let’s you compare what’s included in different kits, like fork seal kits. I hope this helps. Take care.
Hey, I just found a 86 on FB near me, guy says it runs great, and doesn't need anything, what should I look for? Also, I see a few people ask about what carb you got on Amazon. Can you share the link? Oh and I'm looking at picking up the bike for $500 :)
I think the 86 is air cooled, I think that’s a cool bike, there’s something nice about the simplicity of air cooled. If it doesn’t need much I would suggest checking it out! I will look for that carb link, the problem with it is if you don’t have a metal lathe it won’t bolt up.
Don’t get me wrong, I absolutely love my kdx, but the only issue with them is that you could put $600-$800 into that bike (that was free) and have a $1000-$1200 bike. It’s very hard to justify investing in one.
The 95-06 KDX200 and KDX220 are my favorite woods bikes. Well worth investing money into if you are going to actually ride it or if you are going to keep it. Much more reliable than a KTM and you can do a full frame up rebuild and still have less than half the money into it that it would take to buy a KTM.

Rem Farner thanks for checking out my video. About WD40 I use it to clean out old cables to flush out grit and grime, it work fine, look on a can next time, it’s a lubricant, it may be thin and there’s better lubricants out there but it always worked fine for cleaning out old cables for me. It also displaces water and prevents rush.
Mike festiva I will agree it's good for cleaning and a temporary lubricant. I'd still recommend another lube after. But if it works for you it works for you. 👍

There is a tool to check that and a sleeve for the kdx is like 110 bucks which isnt terrible but is an inconvenience for sure. Hope yours goes together faster than mine is lol good luck my man.

After looking at used prices on KTM 200’s , I’ve decided to restore my old 95 KDX. Good project bro! I admire your patience and putting all the segments together
I really liked my KDX 200! It was a really good bike, it fit me well, the power was really smooth and I found it to be really usable on trails and hill climbing.
That’s why I ended up buying my KTM 200, I did find myself missing my KDX a bit when I first got my KTM, the power is a little more abrupt on the KTM and it took me a little bit to try and smooth it out for better usability on tight trails. I mostly ride tight muddy technical trails with a lot of slippery logs in the Northwest. I would say if you can find a really good condition KDX for a good price buy it, the one I got was really messed up and require a lot of work, the engine finally locked up after a 100 mile race. The KTM 200 is a great bike, a friend I know owns a XCW 250 and he mentioned that the price on them are cheaper then the 300, because most people get there mind made up to buy a 300 and overlook the 250, my bike is a 2014 and by this time the KTM 200, 250, and the 300 all had the same frame size. Had a DT125 dual shock in high school (mid 1970s) and then a 1984 KDX200 back in the day. Picked up a 1987 KDX200 last winter and totally refurbished it this year. Air cooled, field repairable, and rips Michigan single track. Thanks for the awesome video!

How is the KDX holding up? I'm also in SA. I actually had a KDX but decided to "upgrade" to a KTM 250 XC-W but I have to say I ended up missing the KDX!
@@sgtunix I have only done one funduro - only to replace the water pump seal. The top end was done and a few things like chain, sprockets and the handle bar, just before the funduro, so everything should be fine now. Hopefully I can get to use the thing a bit!

I appreciate you saying that, I have another video where I take a old broken down Chinese quad and re power it with a side shaft motor and turn it into a dump truck UTV for my property, and I put a few little funny clips in that video and a few little atari video game references and some people complained that the video would have been better without them.
Back to the KDX, I'm real happy with this bike, It rides really well and for being 22 years old It has everything a good trail bike needs, I hope to keep it for years to come! Have fun riding this spring and stay safe on yours mestandard!

Cool project mike. Man I love working and bringing old bikes back to life. Super fun to me. I restored a '93 rm125, 2000 rm250 and a 2001 xr400. Recently moved on from dirtbikes to cruisers and working on turning stock Honda vlx600's into bobbers. I have bought new bikes in the past but to me having an older bike to be able to wrench on and bring back to life and customize is a lot more enjoyable. So I actually was kinda having the same issue you where having with your carb on one of my honda's. I for the life of me could not figure out what is was. Eventually I found that in that carb it has a holder/jet that the slide needle feeds in and out of and that was missing. Kinda seems like a "jet" or part that's not removable at least no mention of it in the service manual but somehow that one fell out. Replaced that and it ran great again.
You live in some beautiful country. Makes me miss riding in the mountains. Again thanks for the vids they are interesting to watch.

About the plastics, I ordered most of my parts on E bay, The headlight is called Ghibli, Both the headlight and radiator guards are from the company UFO, and the front fender is from Acerbis both these companies make good quality aftermarket plastics.

I always smile when I see such project builds. If I had have used such RAF ( Rough As F..k) methods when working for a well known race team. I would have been sacked on the spot. But still a very good watch.
I'm sure your friend will be thrilled to see his old bike brought back to life! Problem with these bikes is, even with the 1000s sold they are one of the hardest bikes to find, people just don't get rid of them.

I bought mine in June of 2017 and she looked amazing when i picked her up. I have almost no powervalve rattle and rebuilt the entire engine a month ago. Im gonna have her for a very long time i can tell. Virtually indestructible bikes

I picked up a kdx 200 for my son because I always they were a great bike it was totally disappointing it had no low end power no top end power the previous owner had just redone the top end.
It also ran filthy rich with the proper jetting knowing that these really are good bikes I tore down the top end to find the power valves were in the wrong sides so they were open at low rpm and closed at high rpm. I see how they made the mistake using the factory manual because the picture is backwards and confusing but in any case it makes a real dog out of a 2 stroke. Now the bike runs awesome again.

It's always interesting figuring out what previous owners ended up breaking or installing wrong on bikes when you bring them home.
I bought that DT125 not running, after looking over the carb and fixing a few things in it I still could not figure it out, It had gas and spark, but it just would not run, I realized after looking at the points the previous owner put the flywheel on wrong shearing off part of the key throwing the timing way off! I put it back together right and what do you know, I had a runner!!! :)
When I first got my KDX running I was a bit worried because it had a lot of top end sound like clatter at idle, it would go away as you increase the RPMs, after looking up other KDX bikes on youtube I realized that's just how the power valve sounds at idle and it's normal. I was not sure If I would ever get use to that clatter, but after many rides it does not bother me any more, even though it's still there it's not on my mind that this things going to blow apart. I can ride at ease.

Hey Mike great video and the KDX is a great bike install an FMF GNARLY pipe on it you will be amazed at what it does for the power especially for a simple bolt on mod.
I got a super nice 1996 kdx i had a horrible time with my carb i just ordered me a keihin 38mm copy runs awsome once again i usely can rebuild any carb been doing it for 35 years lol

So did you replace your carb as well? No mater what I did to the old stock carb I just could not get the thing to run right, It was only getting like 6 MPG with the old carb! Now it's running great!

Nice bike after you finished, great work! Bike looks and sounds great. I used to have a KX500 that I bought brand new, and could never get the carb working right. I can't even remember what brand carbs the Kawasaki two strokes used to have, but they were terrible. If I jetted the KX500 rich enough to run properly, then it would foul the plug in no time unless you were running it really hard all the time, which is nearly impossible to do on the 500, you just run out of room so quickly because of the acceleration. But, if you jetted it lean enough to stop fouling the plug, then it would overheat and boil over. There seemed to be no in-between, no matter how I set up the needle height and jetting. I finally gave up and sold that bike after about six months of owning it, and I lost money of course. Now I just stick with Honda XR four-strokes.

Good thing you got it for free!! I'm guessing between your labor and parts, you are in to this thing about $3,500 or more. Lot of people ignore the labor because of the DIY factor, but your time is money.
Haha!! I think your $3500 or more estimate of time and money into this bike is so far off your not even in the ball park.
I have about $700 into parts and about 26 hours into the repair time, at your estimate my labor would be worth $100 + an hour.
The way I look at this bike project is everything that needed repaired or replaced has been with new parts and now my bike works great. I'm into it including my labor about $1300, this is about as cheap as your going to find a KDX around the Northwest, plus most of the time you go to buy a 22 year old trail bike there's always something that needs to be replaced or repaired.
To be honest I would rather be working on my bikes in the evening then sitting on the couch watching TV, it's not really work to me it's more of a enjoyable hobby.
I was not saying anything negative, obviously out of pocket expense is only the parts. I'm just saying, whether you value your time or not, true value wise, labor must be included. Your average shop rate is around $60/hour, so that's what I used. I put you around $1,000 in parts and $2,500 labor. You managed to get it running for around $2,260. Since you got it for free, It's an okay deal I guess for the lousy condition it was in. For somebody that likes to tinker, you hit the jackpot I guess. I got my 06 practically new for $3,500 back in 06, already had the standard mods done also. These KDX's are awesome, they are worth the effort to keep on the trails. It sat for a few years when I got in to other activities and I had to swap out the petcock unit and it was back up and running. They are solid bikes.
Dang, I just realized I'm spending $180 every time I watch a baseball game on TV once I include my labor. No wonder I was enjoying them so much.

Diony German So your kdx doesn’t have the headlight, does it have the headlight switch on the handlebars? How about the wiring that goes to the headlight? If all that’s there I should be fairly simple to install a new light.

Diony German Okay, so the tail light is only a running light, there’s no brake light switches on the bike, the headlight and tail light only come on when you turn on the switch, but yours is missing a switch. It seems like it should put out DC from the regulator on but I will check my manual tonight and see if the that’s right. I will get back to you on that. Anything else you want me to check on my bike? Is far as I know the wiring is all stock. PS the head light is only one beam, meaning there’s not a hi low beam on them stock setup.

The purple isn’t bad. I prefer the blue they did in previous years. I like multi-colored bikes like what most did back in the 90s. Gives it character. Can tell them apart from a mile away.
Nice work resurrecting the old girl. I've always liked the KDX's as well. I was hoping you'd go into more detail on the fork rebuild. I've got a '99 KTM 250EXC with leaky fork seals. There's just not much out there on how to rebuild conventional forks - all the videos I've found focus on USD forks.

I should have gone into more detail on the forks, I ended up rebuilding them over a few different evenings after work and did not set up the camera ever night so I did not have as much video of it as I would have liked. My fork seals were real bad and needed to be replaced, did you try to pop up the dust seals and clean out the fork seals below them with some compressed air and a thin piece of plastic? I have got many seals to stop leaking this way. I talked a little bit about this in the first part of rebuilding them. I just picked up a KTM xcw 200 about a month ago, it’s a real nice bike but there’s some things I miss about the kdx200, the kdx was a great trail bike but the biggest problem now is there all getting old and they all have mass hours on the motors. Let me know if you have and luck cleaning out the seals before you try to change them.
My bike came with a Risk Racing seal doctor - which is a piece of plastic with a hook on one side to clean out the fork seals. I tried to use it to stop my forks from leaking, but it didn't seem to help. But - then I read your comment. Pop the dust seals? What dust seals? Turns out I never actually cleaned the fork seals because I never slid the dust seals out of the way! I popped the dust seals up last night and found a lot of gunk between them and the fork seals. Hopefully that'll save me from a rebuild. Thanks for the tip!
gravityisnotmyfriend Great I hope this helps with your Forks! Like I said before, try the seal cleaner with a air compressor, blow some air down into to space between the gap that the seal cleaner makes as you rotate the Risk Racing seal cleaner. This helps push and small pieces of dirt past the seal. I had a old XR 250 given to me Year’s ago that would squirt out fork oil ever time you really compressed the Forks, I even bought new seals thinking they were for sure shot, I decided to just see if cleaning them would slow it down a bit so I could ride it a little before rebuilding them, well I was amazing, cleaning them completely helped! No more oil ever came past the seals after that, so I’m sure your going to get them fixed up without putting new seals in 🙂
Yup - did just what you described cleaned out the seals, and the area above the seals. The compressed air certainly seemed to help. She's all back together and the seals seem to be holding. Just gotta see how it does when I can get out for a ride. Thanks again!

Keep in mind that the cylinder has to be bored and a sleeve pressed in to go to an oversized piston. Stock cylinder is plated. Just saying take care of that top end. ProX pistons do make 4 sizes in a std. piston that only have a .01 of a mm in size. Great bike, I am riding a 2012 Yamaha WR 250f and I like my old KDX 200 better.

My brother has a WR250F the last year they had a steel frame, I have rode it a few times but I like my KDX more, The KDX just feels a little lighter and more nimble!

3r1kplays tv I bought the radiator side shrouds on EBay I think they are from a plastics company called UFO they have been making good aftermarket plastics for years now. I think a new set will cost between $40 and $50. Not the cheapest but they really freshen up the looks of a older bike. I hope this helps 🙂

Mike festiva. I rebuilt just about everything on mine. I have a list of things I've saved a grand to buy. Can't wrap my head around buying a 10,000.00 new bike yet. I have a 08 yz450 but its for the open stuff. You really have to keep it opened up on trails so it won't flame out.
I'm hoping I can upgrade the kdx to gain a little more power to keep me happy. Always need more.

Yes but you will need to send the lower KX triple and lower KDX triple to RB Designs for a stem swap and his spacer.

Great video!! Ditto, on the what carb did you use? Or could you provide a link? My 96KDX carb leaks like crazy on the kickstand (most likely float adj I'm guessing). But it also dumps fuel out the other hoses, one that goes up above the carb. It's got like 4 hoses coming out of that carb, what is going on there?!?
Tim Holtzmann I would try and adjust your float level down a little and clean the float needle and seat a bit, that hopefully will help your problem. It sounds like you have the Keihin air striker carb if it’s got four float vents? My stock carb I think only had two?? Like I said I would just go with cleaning it and adjusting the float down a little and see what that gets you. Take care
What brand/where did you get the plastics from?
my bike has a similar problem with the carb, to start it up sometimes if have to turn of the fuel to get it to run or it will start dumping fuel out the carb and when i put the bike in gear it’s kinda stalls out, and usually if i don’t give it more gas when i start releasing the clutch it stalls. Do you know what the issue is?
I had the same problem, couldn't get it to stop after replacing many parts, a new Quadvent Keihin went on it, bike runs so much better now
@@72oldscutlasssupreme Do you have a link to the carb you mentioned(Quadvent Keihin)? Any adapters or modifications required to install it? This carb is driving me bonkers and keeps dumping fuel even after taking it to a mechanic.
@@FlyboyC123 I think I bought it off RB design, its a Keihin PWK Airstriker. Alsosold on ebay from Sudco. If its not from RB or Sudco it may be a cheap Chinese knock-off. Mine was driving me nuts too, wouldn't idle, no lowend power, leaky. New carb made it run right, and it goes great now.

Your mistake ref the hairdryer was to ask permission! You know you're at risk though when the missus is using her hairdryer or the oven and she says "Can you smell hydraulic oil?"
What's your opinion of the Vulcan Omnipro 220 you had in the background?
I'm happy with the Vulcan Omnipro 220 so far, I have owned it for about 4 months and have had no problems so far with it.
It's one of the best welding and functioning welders I have ever used! If your interested in them I made two videos about the welder, One of the videos I took it to my work and welded a rack that holds snowboard form blocks, I do a few test with the Omni and a Lincoln 140 and the Omni is a far better welder. The other video I made was were I ran it side by side with my friends Miller multimatic 200, they both weld great! Both of them have a lot of adjustments, the Vulcan does have more adjustments, Both are easy to set up and use, the Miller is a bit lighter. Both have good warranties.
The verdicts still out on the durability and how long any of these computer controlled modern welders will last? My friend just got his Miller back from warranty work and he has only owned it for maybe 8 months.
Time will tell but so far I have had no problems with it, and it's real nice to be able to weld aluminum with a spool gun too!

Hi Alan :) thanks for checking out my kdx video, The vx800 is my friends bike, he stopped by my place late last summer and when he turned it off we saw smoke coming up from the back of the motor and it smelled like burning wiring, after looking closer we realized his voltage regulator burned out and was short circuiting. He brought a new one up and installed it, he only needs to put on the body work and tank and it's good to go, but I know he has other bikes to ride so he is not in a hurry to put it back together.
I probably should just do it and ride it over to his place and surprise him.

how did you get the kick starter boss off? It has grooves so it must be pressed on, but mine is stuck on & can't get it off, & there's nowhere to get a gear puller on it. Any ideas???
paul rogers There are splines on the shaft and kick starter boss but it’s not pressed on, once you pull off the nut you should be able to grab the kick starter and wiggle it when your pulling and it should come off, I had no problem removing mine, maybe someone got a bit carried away with some lock tight on yours?

border411 I don’t have a link but if you look up OKO PKW 34mm carburetor on Amazon you should find it. It was about $40. Keep in mind it was not a perfect bolt on carb, I had to make a aluminum adapter ring for the air box side of the carb to fit the rubber air box boot.
I also remember modifying the top of the carb to fit the throttle cable.
I think I ended up jetting it 45 idle jet and 160 or 165 main jet. It was a world of difference between the old and new carb the way the bike ran. Just know it took a little dicking around to make this carb fit, it was not a bolt on and go carb. I hope this helps.

Hey Matt, I ordered all the parts from EBay or Amazon, I would shop around and order from ether site, depending on availability and price. I tried to support my local moto shop but all these parts would have cost me about a third more and they take like two weeks to get them in. Hey, I just found a 86 on FB near me, guy says it runs great, and doesn't need anything, what should I look for? Also, I see a few people ask about what carb you got on Amazon. Can you share the link? Oh and I'm looking at picking up the bike for $500 :)
I think the 86 is air cooled, I think that’s a cool bike, there’s something nice about the simplicity of air cooled. If it doesn’t need much I would suggest checking it out! I will look for that carb link, the problem with it is if you don’t have a metal lathe it won’t bolt up.

Don’t get me wrong, I absolutely love my kdx, but the only issue with them is that you could put $600-$800 into that bike (that was free) and have a $1000-$1200 bike. It’s very hard to justify investing in one.

The 95-06 KDX200 and KDX220 are my favorite woods bikes. Well worth investing money into if you are going to actually ride it or if you are going to keep it. Much more reliable than a KTM and you can do a full frame up rebuild and still have less than half the money into it that it would take to buy a KTM.

Rem Farner thanks for checking out my video. About WD40 I use it to clean out old cables to flush out grit and grime, it work fine, look on a can next time, it’s a lubricant, it may be thin and there’s better lubricants out there but it always worked fine for cleaning out old cables for me. It also displaces water and prevents rush.
Mike festiva I will agree it's good for cleaning and a temporary lubricant. I'd still recommend another lube after. But if it works for you it works for you. 👍
Rem Farner we definitely are on the same page on that, there’s much better lubes out there that last a lot longer.
