Palpatine also performed alchemical rituals that healed Vader's most serious wounds. In addition the armor itself is alchemically modified by Palpatine himself making it durable yet light.

Darth Sion was said to have “saddled all of his hatred into his very being”. But it was actually due to calling upon the dark side of the force, as his body decomposing and he was quite literally - a corpse.
So many people don't seem to consider Obi Wan's role in all of this. Obi-Wan failed enormously in two areas: 1, he failed Anakin. He allowed to happen what is ultimately every jedi master's nightmare. He failed to train him and to know him well enough to prevent him from turning. That was his responsibility. And he was utterly unaware that Anakin was being manipulated behind his back. As his Master, Kenobi should have at least known that Anakin was tempted by the dark side and dealt with that temptation. 2, he failed the galaxy by neglecting to kill Anakin after maiming him. So much suffering could have been prevented, including Anakin's own, had he just ended his life. Who is really to blame for this mess? I think the answer is obvious.
