You know I'm sitting here envying this man, not only has he created one of his own helmets that looks like an EXACT replica, he also doesn't have the struggle of helmet hair! for me once I put a hat/helmet or anything that goes on my head, it wont come off...…ok I will refuse to remove it.
I suggest a rubber well nut to hold the harness. Also cheek pads would help stabilize the helmet even more. Regardless this is super cool though and you sharing your workflow is awesome!!

instead of using the sharp edges on the helmet to crease the paper for the template, i think you could also tape the paper onto the helmet and use a wide pencil or oil colour like a crayon and lightly color ontop of the edge, it should color in all areas exept the line where the edge touches the paper under neath. it works for transfering leaf paterns onto paper so i dont see why it wouldn also work for ths

Thanks for the video! I actually need help with cutting my visor for my Mandalorian helmet because it has it so the visor is squeezed between 2 small edges to fit inside, how do you measure that out? I can't use posterboard to test it because it bends, I would have to keep buying these shields until I get it right. Any advice on how to find the right size that fits without wasting too much material on those shields? Thanks!

How about the bolt sticking out? if someone kicks you in the head being a jerk and the bolt that is velcro inside the helmet can impale your skull? What can you do to eliminate that possibility?
Do you not have a welding gun for your studs at your work? Sorry I don't know what it's called in English. We use those same studs and we have an Arc welding gun that holds them and when you touch it to the aluminium it arc welds them to the aluminium. Though I'm sure your studs are steal and not aluminium like ours are so that might not be a viable option. Just thought it would be better then drilling holes in your armor and press fitting them in and being able to see them in your armor.

Great helmet. For the entire kit, how much did it cost for all of the aluminum? Could you make one with a DOT( department of transportation) approved helmet as a base so you could use it on a motorcycle?
Has anyone tried installing these pads in a black series helmet? I have the death watch helmet and was really wanting to do this method but was curious if anyone has ran into any problems
If you flip the t-visor template upside down on the grinding shield so the top of the T is a the bottom you can avoid the stenciling all together

Using velcro to mount the headstrap. Great idea
such solid construction, you could add a pin camera and ear piece with mic on this easily hidden.

you could also use some thick foam so it fits like a motorcycle helmet

Are you putting Velcro on the Vizor itself or how are you getting it to stick to the Vizor to the Velcro?

Just for clarity, using the DOT approved helmet as a base but still keeping it to scale and not looking like the helmet is oversized or a bobblehead.
