For our version, we will make the staff that can separate into two handles but it will always be tether by the cable. I searched for practical fittings that could quickly connect the two pieces while being strong enough for super hero action. I couldn't find anything that would be slim enough to fit into a nunchuck-style cylinder, so Josh designed some of his own in Fusion 360.
Josh's design was a barrel connector with thick threads that would screw together. The connector would be a two-piece model with a male and a female side that would lock together with a quarter-turn of your wrist. To ensure the cable can move inside the handles when opening & closing, we modeled a hole through the centers.
We estimated that the 3d printed connectors would be the weakest point of this whole build. And while the plastic prints did look similar to the metal sections of the show's club, I wanted those details to be real metal. I happened to have a section of steel pipe that was about an inch wide. I cut two pieces of this pipe, one longer than the other, so that the 3d printed joint and the metal joint would overlap, adding some rigidity.
To match the look from the show a little more, I added some ridges to each metal sleeve using my metal lathe. I imitated the pattern from the show which helped hide the joint when the two handles were connected together.
I wanted to make the billy club handles out of wood. I had a long piece of elm that my granddad had laying around, so Josh got to work squaring it up. Using the jointer, the planer, and the table saw, we ended up with a perfectly squared piece of wood about 2 feet long. The material was cut it in half lengthwise so that I could add a small groove down the center. When both of these halves were glued back together, there would be a nice channel right down the middle for the cable to slide.
Now that I had the cable channel running down the center of the squared stock, I cut the whole thing in half on the miter saw to make my two turning blanks. I chucked up each piece in the lathe and turned them down to match the outside diameter of the metal sleeves.
There are many ways to get these wooden handles red. We could simply paint them red or use an off-the-shelf stain, but I chose to dye the wood red. I diluted the entire bottle of Fit dye in a small basin of water and added the two handles. To keep them submerged in the dye, I added some dense pieces of hardwood flooring on top of the handles.
After about five hours, I removed the handles and they looked amazing! Of course, the wood did swell a bit, and the connectors no longer fit. Once fully dried, I turned down the pieces of swollen wood so that the connectors and the end cap rings would fit again. I used some 5-minute epoxy to attached the 3d printed connectors to the handles. I also epoxied the metal sleeves over the connectors and the rings onto the bottoms.
We could have stopped here; the staff separates into two clubs and can certainly do some damage. But I wanted these two clubs to be connected together to make nunchucks. The cable connecting the two handles varies in length between the comic book, the movie, and the TV show. In some cases the cable is ridiculously long and defies the laws of physics. But for ours, I chose to use a bass guitar string. The wound string is thin enough to give the look we were hoping, but thick enough so that it doesn't bind up when we slide the two clubs back together.
We used some ferrules crimped on the ends of the cable to secure it inside the handles. These fittings could slide inside the channel we cut earlier but be captured behind the smaller holes we designed in the printed connector when pulled apart. To keep the cable from sliding out of the handles when turned upright, I cut the heads off of some nails and glued them into the end cap holes. This worked amazingly well and the whole project was finished.

i wonder if piano wire would be any better or worst im not familiar with bass string but i know piano wire can be just as strong but maybe a bit easier to work with

I think rare earth magnets would work for the locking mechanism instead of the twist threading from the 3d printer for more fluid movement like in the show and comics.
To avoid grain raise, instead of water use denatured alcohol for the Rit dye.
As far as I know, undiluted Rit dye also works fine. They tried it over at Guns and Guitars and it turned out really nice.

Holy crap! NEVER USE GLOVES AROUND ROTATING TOOLS!! I am not a stickler for safety but once your gloves catches into the lathe you can say bye-bye to your whole hand! Gloves are essentially neckties for your hands.
Not using gloves is standard procedure in any machine shop around the world.

The lightsaber prop company Ultrasabers has a connector piece used to connect 2 lightsabers, it's kinda like a twist-to-connect thing. That could make the club easier to swing around without disconnecting the halves and also make it quick and easy to disconnect when needed.
I’ve always wanted to make something similar in a collapsible hiking stick. I found a threaded brass piece similar to what you 3D printed that is used for flag poles. Great video!
So from my understanding, he has two splits in the billy club.. he has the cord going about halfway and attaching so you can use that nunchuck functionality, but then just past the middle where the cord is attached, he has another split so if he splits it there it comes apart into two clubs.. not really a critique, but just something that could be implemented in a future rebuild if you ever do something like that.. awesome video! I think that would be an awesome idea, but i think for it to work best the cable would have to be more in just one club then you could have your second `button' on the opposite club head. They wont be equal lengths but I doubt you would be able to tell when using them. I personally would love to see this modification.

Not that it matter since he found out and pinned his comment but what I was gonna say was his tool was way too high. Lucky he didn't snap it. It's a novice mistake anybody can make wen they are starting out. He found out and has corrected it.
Wow, reminds me of one I made over 30 years ago! What I used back then was two aluminum pipes, one slightly smaller then the other so it can slide in the bigger one. And since it was hollow I joined them together with a light weight chain that was concealed when both parts were together. To hold the chain I used a nail across the ends through a hole I drilled on the side about a quarter inch from the ends. I covered the ends and nail with red tape going around and around til I could not feel the nail, ( which was flush on outer edges), and also covered the opening.
Man watching this makes me want to have a Billy Club and watch Daredevil all the way from season 1 to 3

Cool!!!! I’m a “Numbchuck”😂 fan from the 80s. One caveat: depending on what state you live in, ESPECIALLY some of the New England states, nunchucks are prohibited, along with “martial arts sticks” and ninja stars(shuriken). Stupid but you might want to look into it.

One thing I could interject would be using springs to retract the wire. One thing I remember from the film and show is it’s a very smooth transition from club to nunchucku and from nunchucku to club. Just an idea. Thank you so much for your videos! I’ve learned a ton!

just a guess but maybe your tool on the metal lathe was not on the center line of the spindle ( your tool was to high on your tool post?) so your tool was rubbing rather than cutting? it is hard to tell fromt he video. This was a really fun project to watch!

Your lathe tool was above center of the tube. That's why it wouldn't cut. If you hold a 6in metal ruler between the tool tip and the work piece while moving the tool in towards the (lathe is off)tube, the tip will hold the ruler. Don't send the tool in too much or you will break the tip.
What you want to see is the ruler standing straight up and down. If the top tilts towards the tube, the tool is above center. Away it is below.

As a comic fan growing up in the 70's, I read Daredevil before the Frank Miller days. I always thought the billy clubs were way cool. DD didn't so much use them as Nunchakus back then, they were used more as a thrown projectile. BUT, and here's the way cool part, they had a second feature of launching a retractable line he would use for swinging from rooftop to rooftop. This feature was only briefly seen toward the end of Netflix season 2. I hope to see more of that in season 3. REALLY nice work you've done.

What happens as the wood shrinks as it dries out from all that water it soaked up?
I don't think the wood shrinks. I may be wrong though.
I guess where it's epoxied the wood will will stay glued to the metal/plastic and the exposed handles may shrink back a bit.

Wet wood always shrinks as it dries. It swells when it gets wet. That is why soaking it caused it to expand. And it will shrink again as it dries.

No, wood expands as it absorbs water and shrinks as it dries. It does go back. It is not "like a spring that has been stretched too far". This is a well known fact among woodworkers.
@@XJWill1 what about how he put a seal on the wood after making it? you would think that any kind of a wax coating would not only keep moisture out but also keep it in.. so I get that wood normally would shrink again, but in this case I'm not sure since he sealed it

Looks great. I feel the string is a bit long in the middle. Perhaps you could have got the string stops closer with the steel ends before you added them to the handles. Just a thought. I’ve swang a few nunchucks in my day.

Yeah as nunchaku the string is way too long, I always use the rule that the nunchaku string should be the width of the user's palm, i.e each baton should drop down on each side of the hand without hanging below it when the string or chain is held. Otherwise, wrist rolls become very difficult. in Daredevil's instance, I would think the ideal recreation would be able to have multiple length settings for it's multiple purposes. if I had the time and money/resources I would love to try to create it.
Yes, it was. The mechanism for the wire should retractable (ala vacuum cleaner cord) and have the ability to control the different distance it's allowed to extend out. Have NO CLUE how to accomplish this but would be an awesome build.

The cable too long though for proper nunchuck use, would been better if you had calculated that in from the start how long the cable should be for more proper nunchuck use.

Great build! Personally I would spring load one side of nun chuck with a lock/release switch and upgrade the bass string with a steel cable with a wire rope terminal end piece. I would not use a twist together 3d printed piece for practicality. The whole system would be engineered for fighting with a spring retention system.

re purpose a quick connect to twist on and off, with spring tension like a radiator cap...use a 1000lb cable, and attach it to the inside with slack and springs.... so the springs stretch to pull out the wire....for nun chucking, and swinging, and when you are done..they pull the whole thing back together.
I would suggest casting the coupler in aluminum. Use the 3D print to make a sand cast mold. Keep in mind, you will have to increase the dimensions of the coupler by 10% to allow for shrinkage.
How the DEVIL did you come up with such a cool idea?! I will say that this project was quite DARING. (okay I’ll excuse myself now. Another great video!)

I think you are correct the tool was too high and was rubbing rather then cutting. The other issue is the tool itself. It looks like a cheap negative rake cutter, You want something with a positive rake and sharp edge prep when cutting tubing. Tubing tends to deform away from the cutter so you need every advantage to help the tool bite in. A tailstock can help. It usually chews up the tail stock though. On really thin tubing you can turn up a plug with a light press fit if you are doing something short enough. Tubing should "sing" when you cut it. If its "humming" you have an issue that needs correcting. Machinists learn to hear cut problems. You'll always hear it before you see it.
Agreed. There are quite a few 3d models you can use to print a tool that will help you dial in the tool height
I haven't read all the responses, so I'm sorry if I'm repeating someone else's suggestion. There's a quick, simple, cheap, and accurate way to check tool height. With the lathe turned OFF, put a ruler against the part and run the tool in just hard enough to trap the ruler against the part. If the tool is just the right height, the ruler will be straight up and down. If the top of the ruler is leaning away from you, the tool is too high. If the top is leaning toward you, it's too low. Dead on is best, but too low is better than too high.

Nunchucks are my favorite weapons of all time! I has so many! I am really good with them too!
When you thought that your lathe tooling was dull, yes that may be true but the steel also had whats called mill scale which is harder than steel. It will dull your tools very quick. if you just use some aggressive sandpaper to remove the scale you will have a much easier time turning steel.

This is pretty cool in design. In the film he was able to separate the two and that's how he stored in them his side sheath. I think there's two cables, 1 in each club and when it connects, the cable works but he can also disconnect them. Essentially each club has its own line and when he connects the two pieces, it connects the lines. It's pretty cool how it works. You could've done something like that instead of just leaving it as a nunchuck or one club.

I think that it is a bad habit, flakes of metal from file would not hurt you, but you may get catch by sharp edge of your object or jaws
I would agree. Personally I would never wear gloves when using any spinning tool. This is something I practice in my own shop out of my own preference.. I learned the hard way years ago so ...spinny spinny...no gloves.
Depends on the gloves, IMO. I usually wear very thin nitrile gloves that'll rip long before they pull my hand into anything. I like not getting crud all over my hands.
Shouldn't wear gloves period, a feeling of safety is the most dangerous thing to have in your shop
if you want to protect your skin you can use skin-protection cream ^^
you need to cut that wire shorter, it's far too long to be an actual usable pair of nunchaku.

Hey Bob, just for info, when working with stainless steal you need to go very slow, like drilling it, always go slow and let the tool eat thru it slowly :)
You should try putting dark red hockey tape around the two sticks, would make it grippier and look more like the show

I read a lot of the comments to see if anyone asked if you have had a trained martial arts person (skilled in the use of that weapon) if it works as a proper one does? Sadly I didn't find any comments or discussions on that question.

awesome build, the only things i'd change is to make the string a little shorter. I've thought about making something like this before using handles from a razor scooter. The way they attach is with a spring loaded pin that fits into a hole so you can push the pin to release. when they detach they also have elastic on the inside so replacing that with the wire would be a good place to start.
Awesome build! To use the club as nunchuks I would have made the cable a little shorter. Also the guitar string cable will, over time, wear away the material around the small internal hole in the 3d printed plastic part. This can be prevented by gluing a small piece of metal tubing or metal grommets into the hole in 3d printed parts and running the cable through it.

LOve the idea, I designed one in the 80's that used a small ball and swivel with chain in place of the bass string, but I like the bass string as a "garrotte" one thing that has disappointed me over all is that early on in the books the "Billy club" DD used was a modification of his white "blind mans cane" Netflix didn't show that and the books haven't for some time, but while I was in college in the 80s I needed to walk with a cane which is what led me to my experiments. The challenge is the average walking cane is between 30" and 40" long so you either have HUGE 'chucks or you have a 3rd piece that you have as an actually billy club....
If you want to make this more practical...
Original nunchaku strings were at most 4 fingers wide between the two pieces of wood. More power and control. Also make the holes wider and use 3 bass strings so the tension is spread across them equally protecting you from snaps. Also taper the holes outward so there is less of an angle grinding against the string.
omg!! i love how it turned out. nut i think that it would have been cool to have some sort of spring mechanism so when you twist the metal cylinders loose it would kinda spring or pop open into nunchuk form with a bit of spring assist.
