I haven't had it built for probably a decade at this point, but I always remember the front armour pieces on the Exo-Force White Lightning being too loose. They were only held on by single hinges right on the end of a pole piece and; being a child that actively played with toys, they wouldn't stay on.

Speaking of exo force and redesigns, The version of Striking Venom that actually has a whole Mecha one with legs has different pieces for the two swiveling guns above the cockpit, and for the two fixed guns on the sides of the cockpit. It came with a set of different instructions as well. It was pretty remarkable, especially since I later got another Striking venom which had the original design and only half of a mecha one.

Here are 2Bionicle facts relating to this topic:
    1. The set Lesovikk was recalled apparently because pieces were missing, but it is unknown what pieces they were, and the only real accounts are unverified and only say they remember at least one of the propellers being missing.
    2. While Bionicle has had redesigns and rereleased, I have only found 1 that also includes an updated instruction booklet, and that is Oonorahk. I searched online for an alternate Toa Lhikan and Kikinalo instruction booklet, as it actually had 2 technic liftarms replaced for shorter ones, but not only could I not find them or any evidence they existed, but also when contacting Lego, they looked and could only find one version in their database.

I feel like most of these problems are caused by designing the sets with computers instead of hands on designing, when you’re creating something by hand you notice a lot more when things are unstable but but when you design virtually you might not realize something is unstable until you’re too late into the design process, and if you’re on a deadline they’re might not be enough time to rework it before the set needs to be released

I remember a lot of the Bionicle Visorak sets from 2005 included a yellow rubber band for the sets pincer function, however the rubber band tended to lose its integrity after a short time and the function didn’t work as well, later that year LEGO replaced the yellow rubber bands with a more durable white rubber band.

I don’t know if this counts as a redesign, but take the architecture Las Vegas skyline set, for example. It first started out depicting the Mandalay Bay on the south side of the strip. Wall-E one blows my mind. 2 weeks ago, I was making a moc and I had the exact same issue with that hinge piece. The Jawa Sandcrawler set really needed some love. A set designed to be driven around, by default, putting any sort of weight on the top, you know, like to push it around. would cause the track bogies to push into the set as they were not supported from the top, but from underneath. To make mine work, I had to place a ton of plates on the bottom to reinforce it. The tracks would also fall apart quite often. I'm not sure how it made it past the review process, if I remember correctly, the entrie bottom of the build was only one plate wide, with only a few bricks to hold the plates together. How all of that was supposed to support the weight of the remainder of the build is beyond me.

I bought a second 10281 Bonsai Tree set recently so I could display both variants together, only to find there was a slight redesign with the feet of the tray the tree sits in. This resulted in four less of the same piece in the set, but still included the spare for that piece. The instruction manual and box art were both altered to incorporate the change. Haven’t found an explanation as yet though.

One of the most consistent flaws I've noticed in LEGO was in Bionicle, specifically in the Toa Mahri era of Bionicles. All the light green female joint pieces were for whatever reason extremely frail, starting to come apart with barely any use. This wasn't an issue in any previous generation, nor with any other color joint connector. Something about the green ones just made them break.

Yes. I think the Lego speed champions Lamborghini Hurrican in set 76899 needs a tweak.
It is a black car with a bunch of gold stickers and gold bricks. It came with black wheels.
I took the gold wheels from the Lego City Moon River set 60348 and put them on it.
Unfortunately I don’t have gold spoke sets to match the rim, but the black spikes with the gold lip/backing looks a ton better than it did.

my personal story is the original lego VW van. the pop up airconditioner thing was so sticky alot of the time when you went to pull it up the entire contraption under the cloth bit would just detach itself from the roof resulting in having to take it apart to put it back together. I personally fixed it after the 5th time it broke by just putting some extra pieces to hold it to the roof and its been fine ever since... also similar thing with the opening front windows where if you tried to close them they would pop off the ceiling of the cabin. easy fix was just adding a 1x2 plate and a 1x4 plate on it to anchor them into the ceiling better.

The cargo bay door on the new blacktron cruiser GWP is pretty poorly designed too .
The cargo door is made up of 3 seperate sections that each open up, and the 2 side parts need to be clipped on 2 relatively flimsy connection points, and if you have it too off center one way the doors interferes with the traditional bar clip plate that holds the top part of the door when opening them up, causing the side parts to wedge against it and pop out.
If it's too off center the other way it leaves massive gaps under the top section of the door, and the side doors start to stick out off the side of the ship when it should be flush with the sides of the ship. Pretty wonky design as you're constantly making slight adjustments on the side door so they stay perfectly center as they're very easy to nudge off center

    FUN FACT ABOUT ANGUS MACLANE!!!
I actually faced off against him in the master build challenge at brickcon 2022 and BEAT HIM! Proud moment for me. He also signed my buzz lightyear polybag

The Back to the Future Delorean needs an update for the doors and licence plate. The doors are too heavy and don't stay open and if you want to switch between the two licence plates it involves dissembling the entire back portion.

I own the original Wall-E set and my recollection is that LEGO would only send you the pieces for the fix if you asked for them. I never asked for them, therefore my Wall-E still has the freely-spinning head. I just make sure his head is level when displaying it.

They need to do this to the most recent Republic Fighter Tank. The seating is poorly designed.

I am currently building the Technic Bugatti Chiron. It is a miracle of design but there are many, many places where the build order is very wrong. You find yourself really struggling to put in sub assemblies, especially around the lower back and sides, and in one instance, step 489 I think, having to flex a subassembly.

I Think that The Back to The future delorean from 2022 could maybe use a redesign as The original Black connecting pieces that hold The Doors in place are simply not strong enough so The Doors keep slowly closing by Them selves. Alot of people (including myself) have switched Them out with ones from older Lego technic sets that has The right amount of friction to keep Them from not falling down

Its unfortunate when it happens but i think its cool how Lego cares enough for them to try and change things if they dont work as intended.

#6982 the Explorien Starship was really flimsy in the middle and fell apart a lot unless supported there so it probably could've used another design pass.

Something on here that some people might agree with is the lego Mercedes F1 car, it uses extremely weak building techniques and rear wing techniques. Lego hasn’t withdrawn it yet but on that car I’ve been missing about 7 pieces, each of them either falling off or randomly popping off. When I go to the lego store to buy new pieces I’ll tell the workers that they might have to withdraw it.

I have found a few lego sets that could use a few tweeks, though I can only remember 1 off the top of my head that I personally modified to fix. and that was the orange x wing. and the tweek for me was just making the astromech port be compatible with an R2 unit rather than the BB unit that came with the set. entirely because I do not general like the design of BB8 from the Sequel Trilogy, regardless of my opinion of the SW:ST
