  • Rebuilding the Rear Axle out of my 1996 Honda Foreman 400. My dad bought this brand new in 1995, gave it to my older brother and then eventually it was mine. After 26 years of beating on it something finally broke.
    I will have it back on the four-wheeler soon and we will see how it holds up.

    So this exact failure just happened to my Brothers 98 Foreman ES 450. Do you guys want to see the whole thing? Removal, rebuild and reinstall vs the just the axle assembly! Process is similar and I will have to do the work for him. Let me know

    Those two spaces are similar but not the same. the thinner one goes on crown gear side

    Not tryin to get in yo buisness but grey rtv goes better with aluminum. Red goes good with exhaust

    Hoping this would help with my wheel bearings on a 1999 foreman 450es but once the hub is back on there is no thread showing at all for the castle nut. Left rear wheel bearing.

    The gap on the left between the castle nut and the axle housing, mine has that too.. That’s normal??

    My left side axel snapped in half while turning a corner in the field had to 3 wheel it home on the 450s foreman I'm here cause I don't know what all to replaced to get back Riding

      I’m sure you have, but if you haven’t fixed it yet, a rear axle replacement is relatively easy. Take your wheels and hubs off, then your brake housing ( I don’t remember if you have to take the whole thing off) and then the axle should slide out with a little bit of hammering.

    Any videos how you got the diff out? I'm stuck. Axle out but diff and axle tubes aren't budging. Doesn't seem like there's enough room between rear swing arm brackets to pry either side.

      On my foreman the axel was held onto the swing arm by 4 bolts. I am not 100% sure if you need to remove it from the swing arm to get the tubes off but I believe you might. I ripped it off the bike because I needed to take it home with me. It is very easy to remove from the swing arm, 4 bolts on each side and yank it back.

    I own 2000 Honda Foreman 450es Is it generally the same wheeler? Same procedure? Thanks for your time and info brother

      I believe it is the same procedure. I have never done it on a 450 but both my brother and dad have 450’s and the components, at least from an assembled stand point look identical. There is likely differences in the parts and part numbers but would be willing to bet it’s more or less the same process. Hope it helps!

      Can confirm, same procedure. About a year after my rear axle gave up my brothers 99 450 ES did the same thing. Made a video of pulling the rear axle off.

    The piece that sticking out to catch the drivelive coming from the motor, is it possible to remove that and use the rear differential on a 1994 honda trx300 2x4

      Are you referring to the side of the pinion gear that connects to the drive shaft?

      @@blackopszombies200 from what I am aware the procedure to remove the pinion gear is a bit of a shit show. You need a special socket to remove the coupler from the drive shaft side and to get the pinion out you need to drill the case to help tap it out. That’s being said powermodz has a ton of great Honda content for this. Check it out! He is a weapon that works on old sleds and fourwheelers from Ottawa Ontario.

    What direction does the axle shaft go

      There is a right and left on it that correspond to the drum brake on the right? I think the longer shaft goes to the right.

      Thanks Man! I actually just did this exact same thing to a 96 450ES (posted another video about the diagnosis and disassembly procedure) Prices have gone up and the complete seal kit was not available when i did the 450ES. Rough estimate would be about $450 bucks to completely refresh the rear end. We have 3 Honda Foremans in my family, my 96 400 (this rebuild video), my brothers 99 450ES ( the newest rear end rebuild video) and my old mans 03 Foreman. I would expect in a few years the 03's rear end blows up in the same fashion.

    Did u also have 3 seals left over. A large a small Ana tiny one? I just did that same to my rear end an thats what I had left. Was hoping I didn't miss anything.

      Had 1 that will fit the break drum 1 that would fit were the axel tube bolts up to the diff an one the size of the wheel hub seal.

      @@anthonylewis8601 it’s been a long time since I did this but that sounds about right. The biggest was for the drum brake cover I think, the mediumest was for the front of the diff where it connects to the drive shaft tube, and the tiniest was for where the HUB slides onto the shaft. I changed them all out as I ripped the axle off and fully blew it apart so I replaced them all. If you left it semi-attached to the bike you may miss some. Hope that helps and good luck!
