Oh Nigel, you are so funny. For the templates, you can also rub dressmakers chalk on the window rim, then place the window on the template material to create an exact replica. This is a super awesome project you are doing. You should be super proud of yourself. See you in the next video. Keep having fun! :)

I've got to smile every time you talk about it being remote. From my perspective as a Scot, I avoid the WHW area because it's too busy and close to civilisation! I'm off to Knoydart next week, now that's remote! Glad you are enjoying the hike.

Great series. Love how you show all the challenges and issues you encountered. And loved the other vlogging details like the mac sitting in the workshop or your assistant patiently waiting in the reflection of the windows at 24 minutes while you explain the 3d printed spacers. Great update and love the thought you put into everything... and I dont want to be that guy that says I told you so but I did tell you so 😂 last vid I mentioned you need to cut the tip to make a wider nozzle..hiccups, blood sweat and tears along the way as always with such a mammoth project but this will be an awesome van for years to come.

Better late then never, I have a concern that over time moisture will condensate on the metal and rot the woos. A finish to mitigate that senario would be a good idea on the wood bits.

Good to see your honesty with the mistakes that can be made while trying new skills. I would loose that battery powered caulking gun for a decent quality manual gun. Those powered ones are for pumping large quantities of product. You'll gain more control by using a regular gun. You may also want to heat that butyl product a bit so it flows easier. Good luck and look forward to your next vid in this series.

You messed up the title Nigel. Is supposed to be "It can't get better than this" 😅🤪. From the times I used to live on my sailboat... I learned not to say anymore "What could go wrong ?" or "It can't get worst than this" 😅😅😅 especially during storms haha. Have a fantastic weekend. The van is coming out well. 👏

Surely those windows come with a paper template, no? Also, did you paint the cut edges of the metal to prevent rust? Good luck with the rest of the build.
To cover the hole just buy a cheap sheet of aluminium or plastic and silicon it on outside. Cut it free after and use a plastic scraper to remove cured silicon. If you are worried about damage just rivet the covering sheet with some holding brackets and use a window putty to seal the sheet from rain leaks. Dont make the issue overly complicated with CAD drawings and 3D printing etc.

Old school $10 manual caulk gun is much easier than the fancier battery gun. hahahaha
The job looks great! I laughed while you tried to remove the glue's cap and nozzle. If I tried the nozzle would fly off, glue all over the floor, my clothes, etc.

Save the headaches, get an OEM window. I build vans, it's way easier.
Get a wide roll of brown kraft paper. Then you can lay the paper over the object you need to trace and press the paper on to the object leaving an impression. Cut that out; transfer to cardboard (or hardboard - what ever suits the job at hand) and job done - without measuring!
On youtube; Yorkshire Car Restorers do that (mainly for small bits though) so if you catch one of their video's you'll get the idea.
Please use the guard on the bandsaw. I almost lost a finger due to improper use, looks like you could lose a hand there.
Maybe next time just use a thin wire to slide it back and forth behind the cut support panels to separate them from the glue behind. That way you avoid the pulling and twisting which might cause a warp or depression one way or the other in the side of the van.

@@NigelDanson That should be interesting, and I bet surprising. I once cataloged everything that went into my travel trailer just to camp, it was shocking, water, batteries, propane, food, clothes, and down to the rocks my son seemed to collect and stash away on every trip.

I'm not sure if you've mentioned it previously, silly questions, why did you not get 'factory' windows in the van?
I know it's for postion inside, but the space between the top and the bottom of the window and the natural indent in the van being different is driving my eye crazy, lol.
They are single glazed and you lose way more heat. I will be travelling to cold places so want it to be as winter proof as possible

You didn't paint the edge of the steel you cut. It will rust and over time could appear outside past your frame. I guess it depends on how long you're planning on owning the van.
Ps. why didn’t you buy a van with windows? At least that could have been predone.

As I said in the last video you should have cut the tip right back. You’ll use less and it’s easier to manage. Most professionals use the standard manual sealant gun rather than the electric tool. Less to go wrong.
No they don’t. They use an electric gun to create a uniform bead, which is essential for proper glass fitting.
You had my heart in my mouth throughout that video! The windows look good fitted though. It's a bit late to offer any advice now. But when you cut the metal ribs off the inside, it's best to just run a sharp knife down each side to unstick them from the outer panel. There's no danger of kinking the outer skin then. With regards to the curved bits of wood for the window frame, I just hold the piece of wood against the panel from the inside of the van and scribe a line down with a pen. You can put a washer around the pen and roll it down the edge of the panel. I just wedge a finger or two between the pen and the outer skin and scribe the line that way. Then cut the wood along the line you've drawn with a band saw. It only takes a couple of minutes.

Don't put too much weight on the roof, all the windows will pop out Lol. You should also keep the pieces of van you cut out for the windows incase you ever want to put the van back to a standard van! Loving this series, well done !

Can I suggest you throw away that electric caulk gun! they are rubbish. Just get a cheap hand one and then snip a bigger tip of silicon/glue/caulk
