Final part! How to solve the problems and finally get it fixed.
Parts used:
55581546 - Coolant thermostat bypass pipe (Genuine Vauxhall part)
97252585 - O-ring seal (Genuine Vauxhall part)
97240798 - O-ring seal (Genuine Vauxhall part)
SAEJ20R3 Flexible Radiator Coolant Pipe (19mm x 28mm (3/4 Inch))
Is it worth the fix? I'm not sure! This took so many man hours to do, it was very difficult. In reality the engine should probably be removed, turbo removed, exhaust manifold removed, etc, due to where this pipe is located.
Re-watching your excellent guide again two years after we replaced this part the first time, because the part has failed again! Now it seems a replacement part is no longer available anywhere.
Great video and advice - especially the idea of cutting pipe and using radiator hose. I've just done that on the old pipe - cut a 200mm section of hose, sleeve it over the rusted part (soften it in hot water, flare the end slightly, Vaseline on the metal pipe), secured with 4 jubilee clips. Job done start to finish in 3 hours, don't even need to remove EGR etc. Seems to be a good repair, remainder of steel pipe hasn't corroded as it is protected by heat from engine. Hope this helps others to make a pig of a job much less traumatic.

Just a question, have you ever cleaned or done a video on cleaning the throttle body. I have the identical car at 99klms and wondered if its worth cleaning and how often its needed..

Yes it's a lot of work, I'd highly recommend looking at where the pipe has failed and possibly just using a repair of rubber hose to join it rather than try and replace the whole pipe like I did which is such a difficult job!

My car is on around 74,000 miles now, but it's a 2011 edition so low mileage for that year. I think it's more the age that corroded the pipes not the distance it's driven.

Hi Andy , I’m looking at buying a zafira 1.7 and it’s cheap, he has told me there is a water leak behind the turbo area. Is this the repair do you think for this?

Hiya Glenn, so if you're buying one I'd honestly stay clear. It was a lot of work and took a long time, I'd not recommend the job! The pipe that runs past the back of the turbo is coolant so it does sound likely but also the pipe splits into two, one feeds into the block at left (we you stand at front looking in engine bay) and is a push fit, front then into a pipe (I think check the video!). You might be lucky and pipe needs pushing or resealing

Hi, no I never did get a quotation. I should expect around a day labour from a mechanic who knows what they're doing (Not a youtube idiot like me!). I hope you get it sorted.
Make sure you check closely first. The leak at the right MIGHT be the thermostat housing, not this pipe. The thermostat is at the right of the engine above this pipe. It's a much easier repair/replace!

Hi Andy, I can't get the cooler out because of the inaccessible hose under the gas exhaust manifold. Do you have a tip for removing the clamp from this hose?

Hi Andy I have also problems with coolant but I am not sure if there is a leak because I don’t see anything leaking. How did you find the leak?
Tricky to spot, look for pink patches from dried coolant. On mine the hole was bad enough to feel the coolant leaking.
If you can't find any leaks and losing coolant it could be lost in the head gasket, check the oil for any creamy liquid as that's a sign water has entered the oil

Hi, the coolant pipe itself is part number 55581546
Which most Vauxhall parts specialists should be able to get. Make sure you get the o-rings too. All part numbers are in the UA-cam video description.

Based on the time taken, it's probably on books as an 8yr+ job so you're talking a lot of cash :-( It's such an awkward thing

Based on time I'd say it's 2 day work in the garage at their labour rate. Just a guess though.
What an absolute ache of a job! Replaced the leaking short rubber hose from the metal pipe to the thermostat housing today, no real access or wiggleroom whatsoever. But with a bit of cunning, brute force and ignorance it fitted. Worth noting, the metal pipe is heavily rusted same place as yours. This video will no doubt be of help in the future, so thanks. What an insanely poor design though. A real money spinner on a car less than 10 years old and with less than 70k on it. Why couldn't they have just used stainless tube, same as the egr circuit.
Hi Simon, thanks for commenting. That sounds bad news, I'd plan that sooner than later though. One option I'd say rather than going the full deal is just to cut out the damaged part under the thermostat and replace with rubber pipe alone as that should be more than sufficient, it'll save you going through the hell I did doing this job!
I just feel sorry for all owners of this engine, coming up to 10 years old. Duly noted the cutting out part instead of replacing. Wonder if the engine undertray missing is contributing to the rust with salt spray from the road wheels?
Good luck when it comes to it! I don't think missing undertray would make a difference, the pipe runs along the top of the gearbox so is quite shielded from the ground.
