Good one Mr Brown . Real diagnostic mechanic work . Not just parts replacement. It gives a person a great sense of achievement does exorcising gremlins . Indian bikes of that era were a bit " hit and miss " . Machining and metallurgy were dubious quality . Much better these days I believe .
You’re a brave man showing the fix in progress before you’ve solved the problem! I can’t count the times I have diagnosed a problem only to discover there was something else wrong as well.
I had a 65 Trials. Lovely bike similar gearbox but fortunately, for me, the gearbox was fine. Apart from the number of times the clutch lever cable broke in the gearbox! Always carried a spare and sat at the side of the road, passing away the hour, at least once a year to change the cable! Loved the bike though! 🤣
One of the most interesting videos ive seen in a long time,its hard to believe that they were making gearboxes like this at this time when the japanese had this stuff sorted in the seventies or before,ive only ever had 1 problem and that was a broken return spring on my cg125,it seems that even the new 650,s have had some problems though my 650gt has a sweet gearbox
@rover100bunson You have to remember that Royal Enfield India had only ever built the cast iron Bullet's from 1954-2008. Designing a five speed gearbox, from scratch, was something very new to them! It was something from outside their timewarp!
I would think the quadrant is hardend in some way, if it's case hardend will trimming it back cause a problem? It's handy that it's reasnobly accessable..
@roum22 No, it's not hardened, just mild steel. When I took the grinder to it the sparks were orange. If it had been hardened, then the sparks would be red.
Your explanation of how the gearboxes were made as oppose to how they are made now, explains why my Classic 350’s gearbox has been flawless over the last two and a half years ! Looking forward to the second instalment and a video of the bike in action once you are satisfied you have it running sweetly 😊
Very interesting video, I take it that no such problems occur on the four speed boxes?,I hope you get it sorted,although it looks like its a bit of trial and error as you don't want to take too much metal off! good luck ,looking forward to the follow-up!
@patrickgreenman8248 The old 4 speed Albion gearboxes were designed and originally made in England and were of sound design. For the Indian factory it was very easy for them to copy something that was right. The early 5 speed gearboxes were their own creation.

l know all of this is a pain in the arse for you but it's fascinating watching you sort it 👍
@markpercy4277 Not really a pain, as I bought it knowing it had issues with the gearbox! Will get to grips with better filming techniques!

@Peter234100 RE have come a long way in just a few years due to massive investment, good management and competent designers.

@nicholasjarrold8649 All Royal Enfield's are very simple basic design's and very straight forward to work on.
