I had trouble with slipping the clutch when learning to ride. It didn't feel right when learning. So, I went with a scooter for a few months and trying again. I did have a full car licence at that time.
I did't get any further unfortunately. We decided to fit an engine from a bike that had covered a lot less km. This engine is still in the shed & I do plan to strip & inspect but do suspect the play is due to excessive wear on the gears - the bike has done a very high mileage - over 100,000km if I remember correctly. Surely that basket and plates have been replaced in those 100k? Looks too good for that mileage. Do you think a tooth is missing on the gearbox side? Was hoping you could find the problem.
+oo0Spyder0oo well, like I said in the Video, Ben has ridden the bike for the last 72,000km and we haven't ever taken that cover off never mind replace the clutch plates. Just goes to show....some stuff just lasts and lasts if ridden right :-)
Sorry missed that part. I think it's because I'm used to dirt bike clutch houses wearing so badly in shorter intervals. They get a lot more abuse. Never seen one last as long as that.

Great video Andy!!!! I was having a similar issue on my 2002 TT250R. I haven't pulled the whole clutch basket off but everything else looks pretty good, i'm fearing it's in the gearbox. Did you ever get the spare parts and pull it apart again and find the problem??? Without your guidance i have no idea haha.

oo0Spyder0oo will definatly be revisiting this gearbox issue for sure & doing a full autopsy on it sometime soon :-)

When you measured the clutch plates dry, won't they swell a bit when you soak them?
