XJ Cherokee gets Custom Stainless Exhaust: How I use Mandrel Bends

  • The XJ Cherokee LS Swap project is coming along nicely, and it's time to finish up the exhaust! Last time we took care of the front section, merging the 2.5" outlets from both Novak headers into a single 3" Flowmaster Y-pipe and then a high flow catalytic converter. This time, we're gonna install a Magnaflow Muffler on this XJ Cherokee, and a full 3" 304 stainless tailpipe. I'll cover the fundamentals of how I work with mandrel bent tubes, from making the cuts, cleaning the edges, how to mark and clock the bends to the exhaust tube goes where you want it to, and weld em back together in the appropriate configuration. It's definitely a time consuming process, but a TIG welded mandrel bent exhaust if by far the coolest way to do any exhaust on an engine swap. The details on the XJ Cherokee are as follows: 1998 2-door Cherokee Sport, Rusty's long arm kit, 17" beadlocks and 37" tires, Dana 60 axles front and rear with electric lockers and 4.56's, an LQ4 swap with a GM 4l60e transmission thats been adapted to a Jeep NP231 transfer case.

    Very nice work as always. Cool to see someone doing clean work with a cheap chop saw too. Most vids have all state of the art equipment that’s unaffordable to most backyard builders.

    10:20 Thank you for telling us there's no trick. I was just going to ask that. For the past 40 years, if it were up to my "eyeball" I always cut 1/2 inch too short.... whether it be carpet, wood, steel, brick, tile, etc. It just makes me feel like an idiot. I try to measure as best I can, but If I eyeball it, it's nearly always wrong- to the point I gotta start over. LT, I hope you make tens of millions of $ doing this because you "have that eye"... you got the talent that's rare.

    LT Being a union pipefitter / welder I’ve used both tools you spoke of and that’s the way I would have done it too I’d have to say you did an amazing job I think the only thing I would have done was move it outboard another inch just in case he ever wanted to put a gas tank skid pan since factory heat Shield is missing and bumper bolts are located on that frame rail although You could probably still fish it on still loving the series I build xjs so this has always been a dream

    If you ask a food grade welder there is a cut off blade reddish in color and leaves a cleaner cut.

    LT, i must say, am really impressed by your thoughts and ways of doing your bends and cuts! Those hangers are beautifully crafted, unique design! I love how they look!     In the past I have used an old ratchet strap to hold up an exhaust. It makes it easier with nothing on the floor.

    Some xjs came from the factory stock with a gas tank skid that doubled as a heat shield for the exhaust, the ones that didn't came with a small one that bolted to the under side of frame rail or unibody to protect the side of tank from exhaust heat.....looks like that one is missing it..(unless you removed it)... just an fyi if u didn't know.... Awesome work! Clean👌 Already Subscribed after first episode 😉

      I assumed it came with some kind of heat shield/skid plate for the tank so I left a lot of room for it whenever the owner installs it... it came to me just like you saw it

    Also: the spring shackle will swing forward when the axle droops out. The end of the bolt may hit the tip, reversing the bolt helps.

    Looks great. You do phenomenal work.. I can't wait to hear that 6.0. I'm wondering how much that big muffler will quiet things down. I didn't realize magnaflow made a muffler that big. It will probably sound deep, but mellow.
    I just put a 14x9 3" straight through magnaflow on my Tahoe and you can barely tell a difference from stock. The stock muffler's body was 28" long. It was also breathing through 3 cats and a resonator at the tip.

      its amazing how much sound a factory catalytic converter will kill, but then the aftermarket high flow cats tend to not do much at all for noise... I think this one will have a just right sound

    You ever thought of using some of the high temp tape to hold your pieces in place while welding? Taylor Ray seems to like it and said it works better than painters tape.

    Hey, I’m in the middle of this swap as well but with an AX15 transmission. Novak doesn’t let you know where their mounts actually set the engine compared to stock. Do you have a measurement from the back of the engine to the trans crossmember? It would help me know if getting the shifter lined up is even worth it.
    Love the attention to detail in your build.

    Maybe it’s the camera angle but I’m going to assume this guy is going to use this XJ and that shackle bolt looks like it’s going to make contact with the tail pipe on full drop of RR wheel? Not a big deal just an observation.

    Hey LT, I was wondering if there is any difference in chevy electric fans size between a 1500 and a 2500 truck would one out of a 1500 work in a 2500?

      I've seen a few guys put the electric fans from the 2005+ 1500 into 2500's, but that required a radiator swap and a radiator spacer from a 2500 suburban (I think). look up Farmerjohnsonoffroad, I know he did it

      no need to make another connection, the back half of the exhaust easily removes as one assembly, and I hate excess clamps

    Do you heat wrap or put extra heat shields on your personal 4x4s? There’s a real problem in Northern Nevada and California with off-road vehicle’s exhausts sparking wildfires. Is there a product solution for this?
