    Shouldn't you be putting the commutator in a lathe or something? If it's not perfectly smooth it will be noisy?

    When young nearly 80 years ago I used to rewind electric motors and generators for the Royal Navy and the commutator had two conical holding arrangements and insulators on the shaft, engaging the two opposite Vees in each segmmemnts, and so the centrifugal force would not cause the segments to fly out. At 0: 13 the video shows that these segments of the commutator do not use cones but shallower lips under the segments to engage with the lip in the circular insulators on either end. Our cones were stronger than what is shown in this video and I am afraid that the insulator lip seems to have been burnt due to the heavy sparking on the commutator. I do not think that this is a good repair as the epoxy or resin must fill in an undercut under the risers or the bearing end of the commutator. Some of the commutators I saw on cheaper machines were nothing to write home about and I do not think one can beat the conical ends we used in the old days. Even the insulator that fitted in between the circular complementary cones was beautifully shaped Mica and it could withstand a lot of heat. In fact, I never knew any one segment flying out as shown in this video.
    Commutator periodic turning and undercutting should be performed to undercut the mica separating the copper segments so that the carbon brushes will wear evenly. Mica insulation between the segments is hard and does not wear down evenly with the copper segments. Over the lifetime of a DC motor, the commutator will be undercut as part of a preventive maintenance program to eliminate arcing and extend the brush life. Turning is used to make a commutator’s brush track surface more concentric in relation to the shaft of the armature. The brush track surface needs a prearranged finish and concentricity as the brush will float and spars unnecessarily due to the inductance of the armature windings.
