I ended up getting a Sailrite Blade Foam Saw V2 and making round base for it so I can use it like a band saw (I live in an apartment, no room for a band saw). I made my base from a 2-foot premade wood circle from Home Depot ($8) and routed a spot for the base of the saw underneath using a $90 makita palm router. Cheaper and safer than a bandsaw and gives me 7" of cutting height.

Love it! Totally off topic, but what vacuuformer is that in the background? I'm having a hard time finding one in that nice middle size. It's all small dental ones or massive industrial ones.

For this process we are using block foam. For an alternative try using the pattered sheet foam method.

It depends on how large you want your final puppet to be.

Very informative - I'm looking into bandsaws. Do they come with adjustable heights? What are the specs of your bandsaw.
Some do and some don’t. Ours is fixed, but it’s large enough for the blocks of foam that we cut.

Check out a supplier like Atlas Foam.
What type of bandsaw blade?
When cutting foam you want to used a pretty fine toothed blade. A quick cut blade better suited for thicker wood will devour your foam.
