I've been binging all of your videos over the last few days. I just picked up a dr650 and love the content. I'm doing this same thing with an apache 3800 case from harbor freight. Similar design for only $38 US.
Somebody stole a DR650!!?? OMG! Only in Canada! 🤣 I’ve got Moose racks on mine and I went with a Northern Tool Ironton Pelican case knockoff. Yeah, all fancy like! 😉 I used a combo of fender washers, rubber and plastic washers to spread stress and get above those ribs in the plastic case. Also the silicon sealer to keep it waterproof. Although, I must say, I like those nut-serts! Anyway, it’s held up really well, surviving multiple unscheduled dismounts. So, I’m really happy with it.

Great stuff Dino and Karl. I've installed 2 of those racks, one for my bike and one for a mate, I'll call him Aussie Karl...... I had no issues with the grab handles. I'm thinking they didn't supply you the appropriate bolts which may have caused the confusion. That tab at 10:11 was broken on both bikes and is a known weakness of the Dr650. The two little welds used to attach it to the frame are insufficient and will eventually break if the rack has to carry any weight and/or is ridden on corrugated roads etc Instead of a pelican case I used an insulated cooler bin / ice chest painted to look like aluminium. It's about 3 times taller than the pelican case. Super handy for drinks and food when camping and also serves as an almost indestructible, cheap good size top box the rest of the time.
Thank you for the great feedback especially about those tabs, I am still learning about the DR quirks and that type of information is invaluable to me and others, thanks for sharing. @@DinosTinkerShed will do! And by the way the tab strengthening is a lot easier done as prevention as opposed to repair. I've seen your welding skills and you'll have no problem adding a bit of extra weld. It might make another good video!
Good video with instructions. I have a similar case on my bike. On a hot day things inside the box (food) get a bit hot. I added 20mm spacers and a sheet of aluminium to the top lid. This gives an air gap plus another flat storage area. Four small metal (al) drawer handles attached at each corner so I can strap things (bike cover) on the al sheet.
If you want? SW motech sell an adaptor plate for one of their luggage lines which you could use to make the case on the back a quick release case. I have done this and it works very well. SW Motech part # Art. No.: SYS.00.002.10000L/B Adaptor kit for the luggage rack Art. No.: SYS.00.001.13000
