You can buy the Thermawrap in a double width roll (I got mine in B&Q here in the UK), this may save you having to join pieces together. I'm making these for my large estate car, and even though the screen is quite wide it does fit across the width of the roll.

There's one in a few weeks where there's a lot of time in her. I rip out her bed layout and update a lot of stuff. Still need to paint her...

Hey, great idea to trace from the outside, which up to now haven‘t seen anybody else do (and I have watch A LOT of window cover how to‘s hahaha) Seems so much easier than from the inside. Can you tell me how they‘ve been holding up with the spay glued fabric to the reflectix up till now? Any bubbles or issues?

No issues at all and I've been using them a lot. Everything is still attached even though I chuck them on the floor when they aren't in use 🤣 you Def need a good layer of glue sprayed down and wait til it's tacky. My first try I was impatient and it separated after an hour!

I've heard that covering the silver reduces the amount of heat reflected back into the van.

The foil part is most effective in the summer month when heat from the sun's rays needs to be reflected out. In the winter the bit that will help the most is the bubble wrap mid layer which holds in the heat. Regardless of whether the internal foil is covered or not the bubble wrap is still doing its job. The fact that they are made larger than the window means they cover the edges of the window which is where the most heat is lost. Keeping the foil out internally would only be beneficial if you also had a large heat source going for a long time, such as a diesel heater, and a much bigger area to keep warm.
