Cutting Open A $3,500 BMW LED Headlight & Resealing It With Silicone

  • I wasn't originally planning on documenting the cutting & resealing of this 2019 BMW M5 Adaptive LED headlight. It was sent in for a full black out. We have opened these lights before through a traditional baking process in the past but ended up in a bad position with a cracked lens. From that point on we cut these open each time. After posting up a reel on Instagram of the Honda USW335-Ti ultrasonic cutter in action, many people had questions on how I planned to reseal this assembly. Please watch the full video to get an understanding of the how's and why's of cutting open a headlight. Please excuse me as I may have repeated myself during the process. I hope this video is helpful to anyone thinking about cutting a light open. Finally, if you don't have anything nice to say, please refrain from posting! I understand this process is very controversial, but as a business we must weigh the pro's and con's of each job. If there is a way to minimize the risks, we always follow that path. Thanks for watching!

This was almost endearing to watch, knowing what happened the last time, so I was not surprised to see an ultrasonic cutter 'photobomb' the video. Certainly, I appreciate to understand the technique and approach to doing it, and why it may be a worthwhile consideration to go this route on such an expensive headlamp. Kudos to all of you! Re-enforces everything I have learned and the utmost respect and esteem to which I uphold your craft. Risk of destroying the headlamp from 1 microsecond of negligence or error > cost of an ultrasonic cutter. Great tool to have around, and it saves you + bonus points for a successful outcome!

Professionally done! Did it the same way on my wife’s x3 M40i when I blacked them out - except I used a soldering iron with an xacto blade on it to cut open the lenses. I also “plastic welded” all the way around the lenses then added the black silicon. I also sanded down the area I put the silicon on with 400 grit so the silicon had something to “grab” onto.

There's definitely nothing wrong with cutting IMO, especially if it's done as nicely as this. I'm sorry to hear that people hate on this technique, but as you clearly said, you learn that this one has its place from experience. Thanks for sharing as always!

I spent around $3600 on an F32 set of these headlights, took a similar method to chop the bulk of the lens off and then plyers to remove the last pieces (I had a new lens). You'd be surprised at how easy it all comes apart once the lens is off. I unclipped the DRL plastics and turned them into addressable DRL's, just wish SK leds were a little brighter 😞

I used a dremel for my housing since you can’t open the lens without risking it being seen from the outside.

Sometimes it's the only way. You also can't justify spending an entire day opening one side just to fail.
