  • I machined a set of aluminum pulleys to be fitted onto the 20mm shafts from the previous video. Lot's of basic manual lathe and mill work, including some push broaching for the 6mm internal keyway.

    Dead nuts:
    Used in many trades to mean 'spot on', or absolutely accurate. It originates from the times when machinists machines were set with a set of nuts, on a fine threaded screw inside the machine which controlled it's movements to and froe. The nut would be set at absolute zero, or the stop, or limit of the machine. When the nut was tightened, and the zero set, it would be considered a dead nut.

      i'm sure he'll start makin some big shafts again in the future like the good ol days; he has that american pacemaker after all. he also has that giant planer on the way. at least he finished the parts. there's worse examples with other youtubers where somehow a 4-operation part is turned into a 2-part video

      It really varies with the alloy - 6082 is aluminium, and 6061 is aluminum

    Is that flat belt going to be happy with no crown in the pulley? The old pulley has that ridge down the center which provides a rudimentary crown.

      If the belt is not too long, you can get away with one crowned pulley and one pulley without crown...

      I've worked in the printing industry since 1996...specifically bindery machinery. There is a LOT of flat belt stuff going on there when in comes to moving cut sheets around for folding, gathering, punching, and putting that staple in the girl's belly-button. Every run of belt is on crowned pullies... Just like back in the days of stream-powered line shafts in factories and traction engines in the fields.
      Thinking about it over the last few days, though, I'm sure that Adam contacted his customer about turning those pullies flat instead of duplicating the original, with it's raised center rib. He's far from a dumb guy, very careful about double-checking stuff, and he's been around flat belt equipment... There may be a video from one of his shop tours that goes into it.
      Besides that, he's got a CNC lathe that would've made short work of creating a perfectly crowned pulley.

      Agreed.
      It always amazed me that a belt would want to 'climb the hill' to ride atop the crown. It's so counterintuitive, but when you put Physics on its tail it makes perfect sense. It's as if the creator had it in the plan that people would go through a period where flat belts would run everything and that precise alignment would be as elusive as mermaids' kisses!

    I see comments about crown and chamfering but I think that was from old belts wearing on the old part over years of use. Thanks for the video. While I am no machinist but I have worked around some in the past and this gives me a greater understanding when i do my DYI projects.

    Great video 👍 and a dro is a must in 2022 in my world 😁 you should really consider mounting it on the carriage so its closer/in reach. I've used a Victor with it mounted as yours for 15 years, and when we mounted a new it were put on the carriage. Soooo much better. All our machines are now like this. And especially important on the ones with long beds 😊
    My 'new' Microweily ty2500 has also the dro mounted like this. And it's very similar to yours, size-vise. Also it's nice to not have to reach over the spindle/chuck constantly 😊

    Carboloy used to make a TPUX aluminum insert that gave a great finish ,also good for opening packages with it's razor sharp edge.

    Hey Adam, I'm certain it was just an "on the fly" dialog miss-speak but in case an onlooking newb was watching, 1/8" = 0.125" rather than 0.12" as stated. That PM lathe is looking like it passes the Abom standards with a resounding thumbs up!!!

    Adam, just looking close at the sample pulley. You said it was for a flat belt, isn't there a bit of a crown toward the center to help in belt tracking? If you look closely you will see a raised dimeter change in the center, l think this is to aid in belt tracking. (Just a thought) Thanks for sharing.

      I'm hoping Adam mic'd the edge and center and confirmed no crown was present. I would worry that a flat belt would walk over to one side and either tear itself up riding the flange, or hop the flange and run off.

      As others have said, crowning isnt necessary on flanged pulleys. Maybe the person who fabricated the originals wasnt aware of this. All purchasable flanged pulleys of this size range only come with parallel journals.

    You say those pulleys are for flat belts. Shouldn't they have a slight crown to keep the belt tracking near the middle? The old pulley looks like it has shinny strip from the wear, as if it is crowned in this way.

      Crowning isnt necessary on "flanged" type pulleys, particularly on such narrow belts.

    Set screw over the key means a shorter screw (less thread depth). It also concentrates more stresses, not that that should be an issue with industrial parts.

    Watching Adam using metric is a little bit strange but then i start to feel how much he's taking of for each cut on the lathe. I'm not used to imperial, specially with all the fractional sizes.

    it must be an optical illusion; on the original part it looks like the base of the pulley is crowned to better handle a flat belt.

      There is an undercut on either side of the belt sheave that Adam did not copy over. I couldn't tell if there was any crowning of the sheave.

    You know if you don't have a broach/press you can "broach" the keyways by using HSS bars the width of the keyway on the lathe to shave it like a shaper. I did this to machine a key way into a change gear for the victor lathe (mine used timing belts instead of gears).

    The original pulleys had a larger diameter section in the centre to act as a crown. Any reason for leaving that off the new ones?

      In flat belt drives only one pulley needs to be crowned for the belt to run true. The drive pulley is usually crowned and the other left flat.

    Adam this is a curiosity question. By you putting the screw over the key I noticed that actually you are making the "thickness" of the material where the screw is located substantially thinner and weaker considering this is aluminum, in other words, to me it seems there is a strong possibility the threads will strip quite easily. Would be different is this pulley was made of a harder material such as steel or even brass . What do you think?

    Just get a 20 ton press from harbor freight. They have an electric hydraulic jack you can get for it. Mine has done everything I’ve asked of it.

    What aluminum alloy and temper did you use, Adam? 6061-T6X might be the most common but 2024-T351, 7075-T6X and others are possible choices with more strength.

    What I have always wondered (note that I'm not in the US and our pricing/business setups etc are likely extremely different, ie. there's no machineshop in every town, etc): Are machinists prices so low that orders for items such as the ones in this video are given to shops like Adam's, or is it an availability thing (the rollers are custom/cannot be ordered online, etc)?

      More likely it's a mix of time and availability...might find something like this from Misumi, but sometimes speed is more important than the cost. If your buisness is down, the cost to have a machine shop make it is minor compared to what you will loose for not being able to operate. As far as how common machine shops are in the US, that's a tough question to answer. If there is a lot of manufacturing around, you're sure to find shops of all sizes to support industry or do production work. But, once you get out into lower population areas, it could be tough finding a capable shop within 100miles.

      Впрочем, судя по двухметровому вентилятору за спиной, ему и в футболке жарко.

    If cutting tools ain’t sharp they won’t cut!
    I’ve always try to never unnecessarily fiddle the tools or work with my fingers! Even light weight swarf can cut a finger tendon!OUCH one’s fingers are for use on delicate parts only! Used a swarf hook & brush or pump oil can for coolant and use barrier cream. Ps. I’ve still a full set of digits at 70!

    I keep a bottle of super glue (C/A) at work just for fixing cuts on my fingers. Keeps it from dripping on paperwork.

      You know CA glue was invented as a field medicine for small cuts? That's why it's so often better at gluing your fingers together than your project.
