I don’t own a quad, but I dig Motorsports, engines, rebuilds and upgrades. You do an epic job of explaining what you are doing. Makes it seem more accessible.
Man, that cork mod is definitely a lost art for sure. I feel like that axle nut needs a spot on the wall. That was an intense battle you had with it.
My pegs on the 01 I just bought weren’t welded on but somebody ran a bigger bolts in then so I had to buy the heavy duty replacement bungs that get welded in the frame. Stripped nuts on the frame for the front exhaust hangers, different size bolts everywhere. Motor is surprisingly complete with the right nuts and bolts. Doing a full makeover like you so it’s pretty cool to see someone go through the same stuff. These videos help a lot.

Might I suggest "Big Mike" for the big wrench?
Those are stock intake manifolds. They say "Ars" on the bottom of the carb side. Ars makes most of the stock rubber parts, intake manifolds, seals, etc.
The water could've gotten in the pipes when you power washed it. Or past those LOVELY corks...😑
When I tear stuff down, I use the note method, and the junk box method. Put the effed up parts in a box, and write them down as you scrap them, or in customers' cases, put them in a different box to show them when their rig is done.
I KNEW you would find some jank hardware somewhere! Also, I LOVE that special bolt on the clutch cover!
I've seen kick start idler gears smoked like that. I've got an 87-92 LT250R bottom end in my collection that did the same thing.
It must be nice having aftermarket support for a machine. I mean, they haven't made a Banshee for the US since 2006,and one can still get lots of stuff for it. Same with the TRX250R. But not much for the rare birds. Tecates, QuadRacers, and Tri Zs are all forgotten.😭

If I remember right, those “Phillips heads screws” you said strip out a lot, are actually “JIS” (Japanese Industry Standard) headed screws.
If you use a standard Phillips head screw driver on a JIS screw, they will strip out almost every time!
If you don’t have them, order a set of nice JIS screw driver, they aren’t expensive, and will save you the headache of stripping out those screws;)
Mike does use and own a jis screw driver the screws where striped by the previous owner's
What size's are the most common jis ? Are they the same like ph/pz 1/2 or have they other numbers ?
Cheaper to replace then with hex heads than to buy a screw driver kit. But it would make it a hell of alot easier to replace them tho 😂

That head can be saved. You buff down all the high spots then fill them in with extreme high temp JB weld. Then buff them smooth again.
I know most won't believe me or just gunna bash this comment. My sled blew up years ago. It popped about one week from a trip I had planned. The head looked just like the banshee head. Wasn't able to get a new head for a few weeks. Was at my local sled/ATV/ bike shop. Was seeing if he had a used head.
He was the one that suggest this method. He swore by it. And I was in a pinch. So I had him do it. It worked. I planned on still buying a new head after the trip. But it didn't have one issue. So I ran that head for years, probably put close to 3,000 miles on it.
I never bash any methods man; respect for saving the head. Not sure I'd trust that as a permanent fix but I'd be lying if I said I never rigged stuff up out at the dunes to make things last the rest of the trip!

Just a little note, exhaust scavenging actually means that there is low pressure in the expansion chamber to suck the exhaust out of the cylinder. That's why the expansion chamber is designed the way that it is. The aggressive change in diameter causes the low pressure area and the small exit diameter creates velocity to further lower the pressure in the expansion chamber. Basically the whole idea behind exhaust scavenging is to get the most exhaust out of the cylinder as possible, even to the point that a lot of 2 strokes will send unburnt air/fuel mix out of the exhaust, creating the wetness you see on the silencers.

Tip for getting stuck bolts off, if it doesn’t come off with more leverage, hold hard pressure on the wrench with no cheater bar, and smack the end of the wrench with a mini sledge. The impact hits will help loosen it.

Tri-Flow Industrial penetrating oil. A bicycle mechanic turned me on to that stuff 3 or 4 years ago. Pricey, but works where others don't. Had to use it on my Warrior axle nuts.

Junkyard banshees you got to love them rebuilt a few of them in my days and that s*** sucks but when you rebuild stuff it will be 1000% better can't wait to see what direction you go with this one
Dunno if you changed it or not but I had my rear axle bearings go out and it was a yr old. I put a grease nipple in the housing and haven't had to change em in 18 yrs. Same with the swing arm bearings.

PRO TIP, there is actually specific Phillips head screwdrivers from Japan that are used on japanese bikes especially Yamaha and and Kawasaki. American Phillips are just a little different but enough that makes those screws easy to strip
The axle bolt was just like the one I had on my 400ex. I ended up taking the swing arm off and taking the whole assembly to work and cutting it off with the torch. And to think I thought mine was clapped out lol. I did end up tearing mine all the way down tho. New full top end and bottom end got all new bearing and seals. I also had to replace second gear witch is a common problem with the 400 ex. It was missing a few teeth. You wouldn't believe all the sand that was in the engine for the last owner riding in the dunes all the time and not taking care of it

I Like your videos you was talking about the new sanding table you have,for the people who can't afford one. a double pain window glass with tac spray for wet and dry paper works very well, your only looking at microns if it's out at all used same on hundreds of heads know problems at all pass it on to your subscribers 😀

In the 90's Laeger made a 250R frame setup for a Banshee engine. I have talked to several frame builders and they love the sound of the project. Now that CP makes massive 250R cylinders I just don't know if that is the way.....I like Torque
Have you tried an air hammer with a chisel on the seized axle nuts? If you got a good air hammer they work pretty good, you just got to modulate the throttle of the air hammer to get the right frequency.
Try sweet patina TKO wipes. They work the best. I've not had anything on my hands that they can't take off.

Looks like that clutch case mod is not standard. I think you have a good fighting chance of bringing the engine back to life but will need a host of new parts and careful rebuild.

You should try a product called free all, I use it in my diesel shop and it works insanely well, used to use pb blaster but now I don't have a single can of pb or wd40, we only use free all
15:44 they use JIS cross pattern not Phillips. They're not designed to strip with the JIS screwdriver or bit
Wow them axle nuts didn't wanna come off I've given up struggling on stuck bolts now and just cut a slit in them with a grinder takes all the pressure out of them 🙃
