I just watched another video by a pro welder in a machine shop. He insists that after you finish the weld, you need to heat the cast iron block separately with a torch and then dial the stud out while the block is still hot. I've so often broken off the new weld, I'm going to try that the next time it happens.

I've done it before , and I was gonna do it if it didn't break free . I can't say for sure if it's helped in the past, but it must have

they make thread chasing taps,,u may not want to use a regular tap ,,they are made to cut and remove metal, on older vintage vehicles this can be a problem,, a set of thread chasing taps are not expensive, and u only use them for one purpose..

I know this works. I have tried to do this on a subaru and tried everything to make the weld work. Didn’t penetrate the stud at all…. I think they use alloy studs of some kind. Had to drill it out 🤷‍♂️

Iv done the same thing. Its easier with aluminum becuase weld doesnt stick to it. Also I use bolts instead of nuts. You get more penetration that way.

best way to get a broken bolt out: the last one that worked

I wish you have shown how to get such a long tag built up on the bolt. I am trying this on my 2005 Dodge Ram 1500 where the rearmost bolt broke (causing the exhaust leak) just flush with the head. I tried many times with my flux core welder with really no success getting the bolt to move. I just couldn't get penetration into the bolt sufficient for the task. I am trying today with a stick welder as they are supposed to get better penetration. The one thing that might be behind my failures yesterday was being too impatient and using too much force rather than rocking the bolt back and forth until I got a little movement. Sadly, there are no videos on how to do this with a stick welder, so I am hoping I am doing it correctly.

A follow up. Using the stick welder got enough heat in the bolt to allow me to get it moving. It took two times with the stick welder to get to that point. Then after that second weld broke off, I decided dealing with the coating that stick welding produced was getting frustrating, so I used the flux-core welder for the rest of it. Three more welds that got it progressively further until that third one held, and I got the bolt turned all the way around. After a few threads were out, it was easy.

so what happened to the power steering pump? Did it level out?

What is that burring bit, tool? What speed? Where to get? How much? Trying to get one out of a 1995 f150 5.0 4x4 passenger side very front exhaust manifold bolt broke off deep. Shock tower on way. Can't get square with it for a punch to drill bit. Try to weld it but it just won't stay on it. Almost seems like I've welded bolt in to thread barely on outside edge with some bird poop weld splatter. Damnit.

Just curious, what was the actual time involved to do the extraction? I run into issues where say it takes me 3 extra hours to finally get it out, the customer goes ballistic being charged an extra 3 hours on top of the original estimate! Then you get “ the stud wasn’t busted when I brought it in!” Do we eat 2 hours and just charge for one to keep the customer happy and lose money? Now this is not always common as sometimes the broken bolt/screw comes out on 10 minutes but it does happen. Thanks for the great videos!

I try to have a conversation about it up front. This might take 15 minutes, it might take 3 hours, and I won't know until I'm into the job. So it could be X dollars, or 6X dollars, whatever. If the customer can't handle that, pass on the job.
