I was guessing the cap is not well made/designed and ever so slightly over tightening the cap breaks it right there, as the rim of the tank is pushing through the cap the more you tighten it. Happened on my XR400 and fortunately the stock cap fit.
Interesting idea, I wonder if I put a small spacer at the bottom of the threads on the tank side that would keep it from punching through?? I will check with a tape measure first.
Hopefully someone at Clarke sees this and sends you a refund :) I like the colors on your bike BTW, I'm looking at getting a YZ250 to redo myself, and (as I'm about your age!) I've always loved the Yellow and Black bikes! The bike I'm looking at is a 2001 and it has a (blue) steel frame, so it might be awhile before I change the colors.. lol gonna be Black and Blue for the first revamp ;)
@@MonkeyButtRides yea, the (eventual) plan is to put in a WR transmission, so when the moor is out I'll do the frame etc ;) I see the Broncos hat, are you in Colorado, or just a fan?

I have found some folks with this problem also get an aftermarket aluminum cap that does thread onto the Clarke USA tank if this doesn't work.

Your YZ project sounds like fun! Powdercoat the frame black! That would be sick with the yellow plastics! Good luck Thx for watching!
