DIY: How to install a heater exchanger on a 3.0t Audi S4/S5 (A7/6)
This is a video on how to install the bigger heater exchanger on a 3.0T platform. Not sure how it would work on an A7/6 but I bet it is similar. Please watch the whole video as you may not have the tools needed to do this job on your own. Also, this is a medium-difficulty job. I think it is pretty easy but I have done the install before. I will have a list of tools and parts you will need down below. 6:59 You can also use a pick tool which would be easier, I just had the flathead near so I used it. Reference photos at the end. Parts needed are
HX
And the kit with the hose and hose clamps
Tools you will need
Torx Bit set
Metric socket set (8-18 will do)
Phillips screwdriver
Flathead screwdriver
Pick tool
Hose cutter
Hose clamp pliers
3x Hose clamps (THIS IS NEEDED TO NOT MAKE A MESS) (Although this is optional, it will save you time and clean up if you get this)
Coolant drain pan
2 gallons of 50/50 mix or 1 gallon of concentrate
Angle grinder or cutoff wheel
Paint markers
Drill
Drill bits
Rubber mallet
Inspection mirror (optional)
Pry bar
10mm ratcheting wrench (for 10mm bolts on the bumper) (optional)
Adjustable wrench or 14mm wrench for crash bar bolts

When you are replacing your control arms you might have some difficulty taking them out. In some cases, you end up taking off the metal sleeve that goes inside the knuckle. My OEM Crank pulley broke so I had to get a new one. I have installed this wonderful 034 Crank pulley and moving up to stage 2. This should put me over 430 HP and 430 TQ.     I found a smiliar pulley on ebay for 250£ half price but it's missing the bolts, do you think is should buy it to save money or should i go for a new kit?

    Question, how do you know it failed? Does the car pop up a code?

      It does, but with earlier revisions of the intercooler it might not. Intermittently rough idle and cylinder misfire codes (EPC light) are what I'm experiencing. I'll be doing this same service soon.

    Can anybody tell me how the damn drive belt goes on? I’ve been trying for a day it makes no sense I’ve never had a belt be this difficult. I took it off too do water pump. I never could remove it fully because it gets stuck between pulleys. But now I cannot route it back on no matter what I do

      Lowers intake air temperatures which this car is super sensitive about. Lower IAT’s = more power

    Thanks for the video. Just finished this service on my A6 C7, and flush oil, it was dark brown and smelly...also cleaned valves and found a small coolant leak ( thermostat pipe, someone replaced it before and didn’t installed it correctly).

    Instead of hitting it with a hammer u can over torque the bolts in a star pattern and it will fall into place

    When reinstalling, no need to use a mallet, Just push by hand and tap it in with your palm, shouldnt be an issue if you lube the side seals and o'ring. another video the guy has the audi manual and they recommend highly that no tools be used to force it in. I had no issue using my palm for reinstall. Dissassembly is a little different though. You will bend them if you use a mallet. I would recommend cutting a circular piece of something and drilling holes then screw it in at the end to remove them if you're gonna reuse them to prevent bending in the intercooler. once there bent, it is very difficult to reshape them flat again. I was reusing 1 of 2 and had a small bent and was able to use a bolt with a washer to try and force it back out flat. I don't know yet if it will leak or not.

    Please if you have a video diagnostic the ac system and replace all the ac system. Dealer had inspected it but they dont know what going on with it. Brought it in a few local mechanic shop but they replace the compressor, climate control, pressure switch, every shop they inspect it and they recharge the ac gas which is everytime cost 153-187 us dollar for just recharge a gas to check for the compressor kick on, not include check leaks. They keeping giving a bills of doing things. I just got them replace the compressor, cost $1386 include recharge but it still not working. They end up telling me to drop the car and pay for at least 4 hours more to dive into but they are not warranty and could cost more hour to do, they will lmk when 4 hours up. But they couldnt find any problem.

    I know you pressurized and bled the coolant from the super charger did you bleed it from the heater core section aswell? I know air can get stuck there or does pressurizing it not

    Doesn't look like a very efficient design compared to a front mount or top mount, where cooler air is forced onto the intercooler. Looks like a lot of heat soaking with this design unless I'm looking at it wrong.

    Been trying to track down an invisible coolant leak in my 3.0T for a little while now and I just threw a cyl 3 misfire code today. Going to pull the plug soon to see if its fouled with coolant and I have a feeling I will be doing this process very soon. Im stoked to have come across such a well documented and thorough video on the process. Thank you very much. This video has made me confident I will be able to do the job myself!

    why not while the bracket off put the bolts on first from the other side finger tight, then mount the heat exchange and tighten everything and trim of the excess from the front?

      I didn't think of that and I found this way to be pretty easy. Took us like 30 minutes to do all the adjustments.

    Every single audi hx vid on yt they run the bolts front to back through the bumper, then struggle to mount the hx to the bumper while the hx is in the way. Just mark the bumper, unbolt the damn thing from its brackets, mount the brackets, and mount the hx. I dont understand.

      You have to do the upgrade before the pulleys or risk overheating the engine. It was probably a 7/10 difficult

      It depends on the tune. Aggressive ones will. Many though just improves the OEM tune and being able to put more torque into it without causing slipping. SXTH element just released a 7 speed DCT tune for the elantra sport and I think the forte GT aswell with the 1.6T gamma 1 engine. They said you can now put more torque into it so yeah. At some point though, you're gonna eventually need aftermarket clutch packs and all that

    Like someone else mentioned. A transmission tune doesn't change redline limits thats an ecu tune. Not a tcu tune. Tcu tunes improve shift speed among some others.

      Clamping pressure if you got a good tune. Im going for nothing less than *TVS Engineering* for my GTI Clubsport MK7. Keeping it Stage 1 om both ends, as i want it to last. Pushing 360/460 hp/torque now, getting 60 less torque with TVS TCU, but idont care as ithink ull not notice it, and will increase relability. Clubsport seen on my channel go check! 👍

      I went to home depot with the stock bolt and threaded them into their what is this bolt size display. I think it was a M10 size

    Great video ! A couple tips, lay something flat against the front of the IC when removing and hit it with a 5lb dead blow. Then once it starts to move I turn it and use the handle to push it the remaining way out. Then when installing push it with your hand most of the way until the front starts to seat, then you can start putting your bolts in and then as you tighten those it will seat it the remainder of the way. Also another subject you might want to note is its VERY common for these intercoolers to arrive with the flange side slightly bent back , which leads to a very small boost leak between the flange and the gasket. I now just to be sure take a flat head or punch and tap around the edges once you seat it with your hand to bend it slightly toward the gasket, prior to starting to bolt them in. I have had zero issue since I started doing this on them. Mike @ Mad By Design

    Hey man, i got an A6 with the same motor and my crank pulley just failed me so I'm looking to do this upgrade as well. Single pulley only. With your stage 2 tune, do you still have your cats installed? I know these cats are fragile and are known to go out when dual pulley just didn't know how they did with this setup being single pulley

      As soon as you tune your car to any stage your cats start to suffer from the extra heat. Definitely get high flow cats or race pipes in the future. It’s a ticking time bomb
