This short video shows a handful of stators that were fitted to various motorcycles of the late 1970s to mid 1980s that were all the same design and from the same manufacture. These were the Yamaha SR500, Honda CB250T/N, Honda CB400 Automatic and Harley Davidson MT350/500 fitted with a Rotax engine. Some used different external pickup coils.

A common problem with these bikes is that the starter sprag clutch bolts bolts come loose and damage the alternator stator, also the magnets within the flywheel rotor can fail causing the same issue. Here I fix and rewind a damaged stator that has had this problem.

Testing a recently rewound stator in my lathe using a flywheel from another bike, the maximum I can get up to is 1500 rpm which is just about engine tick over speed, as you can see the AC voltage is pretty constant approx. 22 volts AC across all 3 phases, because the flywheel being used is not the one for the R1 and it does not fully cover the stator poles, this is the reason the voltage is sli...

This video shows you how I fit a modern "One Piece Magnet Ring" to Flywheel rotors that are fitted to the Cagiva W16 and Canyon models that have the part number FP8310, FP8313, FP8315 stamped on them. The common problem is that the OE magnets fracture and come loose causing Ignition and charging problems which can also lead to damaging the stator.

The problem I am having at the moment is getting a sufficient advance position for the pickup because there is very limited room between the engine casing and the flywheel, my plan is now to use a "hall" sensor (which are very small) to trigger the timing signal, I will hopefully be work on it over Christmas?

I've been suffering a little bit and this really interests me quite a lot, even if I might never be able to buy it. I'd also like to note that the engine is idling perfectly beautifully in this video, congrats.
My yamaha dt125r 2001 cut out power at high speeds. keeps doing ot not all the time but stalls looses power and have to pul over. And bike starts ip again and do 30...40 mph home 😮 i am thinking its simit with the stator can i fone use tomorrow and test see if if need rewinded please as am sure it probably needs doing. Good video has had me baffled. I will fone use tomorrow. Good video again 🎉

I know the book and everyone says that 5 ohms is the test for good or not. Well I ha e a story on this..... I am one my 5th after market rotor. They all measure from 5 to 5.3 ohms at room temperature. And all 5 produce some charging voltage at 4k rpm but none at idle. I took a rotor out a bike with an original oem rotor and it measures 5 ohms. And guess what, installing that one in this bike I have tried 5 rotors in, now charges to 14.5 at 4k rpm and I get 12.8 to 13.1 at idle. I have replaced everything and tried every combination of stator, rotors, regulators, and even 3 types of batteries on this bike. I have repaired probably 40 Hondas with charging problems. So I have been here before. But neve have rotors that test good but charge so terribly.
All the aftermarket rotors I have taken apart have been wound with a thinner gauge wire than OE, therefore there is less turns of wire inside to achieve the 5 ohms, this results in a much less strength magnetic field in the rotor when the DC current is applied, consequently the output from the stator is much less.
@bbbikeshop8359 thanks for your replay. Your answer is exactly what I thought!! 5 ohms is 5 ohms but wire size and amount of turns changes the field strength.
i have a cm400 with a bad stator but the yellow wires seem to be fine. cold I just use the stator to keep a battery charged for the lights while that tci does the rest of the work? Im asking because you ran it without the stator in the vid.
The OE external pickup was modified to work with the Transmic TCI, it is not possible to use the OE external pickup if it has not been modified. I have yet to perfect it using the Transmic TCI, there are still some issues to overcome.

Hello, there are really only 2 options, find another good working stator, but as you say there are non available or have your stator repaired, which I can do.

Why is the stock rectifier not good enough?
It might be? I am not sure what the power rating is of the OE Reg/Rect. The modification on the stator puts out up to 90 watts. Not sure if the OE reg/rect can handle it?

Hi, what gauge wire was used on the rewinding, plus on All the other coils pease ?
If you have a stator and strip it down you will be able to find out.
If anyone wants to make a similar machine and has a 3d printer, you can convert it in to such a machine very fast. For the code just create a 3d object with the dimensions of your coil. The walls need to be so thin that the slicer creates just one path.Then you need to open the the gcode and insert it after it self, just drop the z-axis back down with every layer. So your printer can wind up and down. Saved me a lot of time, especally because i had to wind my coil twice : )

Just natural cooling, no resistor.
You mentioned being able to find these aftermarket. Where can I find one?
If it is for the CB750/900/1100 DOHCs or the SOHC CB650 (these are all the same rotor) then they are littered on ebay, if it is for the CBX1000 (smaller or larger type) then I do not know of any available that are aftermarket.

Maybe you are the guy I should ask, the regular shop guys seemed too frightened to limb it :D I´m coming from Briggs & Stratton/Honda utility style 4 strokes, chainsaw/trimmer style 2-strokes, but I have never stuck my toes in bikes. I now have a late 1950´s clenodium 4 stroke 7-10 HP single cyl with a motorcycle/moped style 1-row multi magnet flywheel, ignition coil, power coil and breaker point ignition system on a separate lobe axle 1/2 gear ratioed between lobe and crank. (Its called a Westerbeke Universal engine nr 10... No documentations to be had from neither the engine manufacturer nor on the Bosch ignition numbers, it´s too old) My ignition part numbers gives me related matches in older Vespa´s and others. Engine is good, the breaker is shot. I cant seem to find a new one alike so I figure to go conversion to modern breaker free for less hazzle, just replacing the entire system, magnets and all, adapt to fit to my main mass flywheel. I dont know anything about bike standards and the MC shops just keep listing up fitting bikes on their parts and I have not found anything in my fresh dive about industry standardisations of geometrics. My original flywheel magnets inner diameter is 98mm+ slight tolerance for the original coils. What bike model parts of today could fit for this ? I have done several dozen of these and so far there has been no need to balance.
@bbbikeshop8359 , maybe you know what may be wrong? CBR600F4. Issues only at idle, none with higher RPMs. Measured resistance, 0,6-0,7 between terminals cold, 0,7-0,8 hot [does not exceed 0,1 for same terminals]. No continuity between terminals and ground hot or cold. Measured stator's output, all 3 wires. It is pretty steady - from 10V at 1k rpm going steadily upwards 10V at each 1k rpm, to 70V at 7k rpm. Same hot or cold. Seems ok? RR gives 14V when started cold [around 2,3k RPM]. On idle [1,4k rpm]: - goes to 13,5-14 [fluctuates] when hot. When lights ON, goes to 13,1, and then fluctuates between 12,9 to 13,5. - When ventilator kicks in [with lights off], drops to 12,9-13V; with lights on drops to 12,5 and sometimes lower, then starts dying and cuts out. This is extremely unpleasant at traffic lights when hot, cause it dies or dies when kicking in firs gear, and then it takes time to start and start moving [sometimes even does not start, i.e. starter runs but engine does not power on, like was flooded with gasoline...]. Several measurements show it takes 0,8-0,9 V for headlight [low beam], around 1V for ventilator. Is this ok? But it is slightly strange; if it generates 12V at 1200 rpm, it already undercharges the battery, not even compensating lights and ventilator. So naturally the battery charging shows around 12,5V at battery, as the electrical load uses battery's reserve. Is it supposed to be so low at low rpms? Run out of ideas, what may be wrong. If you have any ideas, will be very grateful :)
It could be that you may have a poor "Ground" somewhere? Also try connecting the regulator rectifier direct to the battery, if it not already is? Failing that the I would suggest you fit a good quality new Reg/Rect, then the only thing left would be the Stator. Sorry I cant be of more help.
@@bbbikeshop8359 thanks for suggestions. Any idea how to locate poor ground connection? As there are so many places that devices are connected to ground...
In what range of advance regulation can it work connected in this way? The length of the protrusion on the rotor is short.
The modified OE pickup is positioned and triggered at max advance, depending on the RPM of the engine the Transmic TCI delays the spark from the trigger, low RPM longer delay, high RPM shorter delay. At the moment using the Transmic TCI with the modified OE pickup the max advance is about 1 degree short of what it is using the OE CDI system, my intention is to make (supply) a new pickup (either "inductive" or "hall effect") and position it so that it is capable of giving more advance than OE CDI and be able to restrict/control the maximum advance in the TCI settings.

Where do I get replacement magnets for a flywheel rotor on a 1984/85 kawasaki ZN1100b? Should I install them myself of glue them on the rotor?

@@douglaseames4922 The one piece magnet that I use in this modification has a different wall thickness than the OE magnets have, hence why a steel insert has to be fitted. I'm guessing that the flywheel fitted to your ZN is made by Kokusan? I have tried for years to source these OE magnets without any luck. I do supply new replacement flywheels for the early 1980s Z/GPZ 1000S and 1100s but I don't know if the ZN models have the same rotor fitted?
I ordered a rotor with magnets on eBay for my bike, but there must be away to replace the old magnets in the flywheel rotor on a 1984/84 kawasaki zn1100b. Thank you for the reply.@@bbbikeshop8359

I have a few old rotors that failed now I'm up to trying this on my own. I have a question on the winding bobber tool you made. What's the outside diameter of the winding tool , that you wind the wire on. is it critical for the fit of the wire winding fitting to the rotor?

Good video, mine is 13 years old and brushes were worn right down. Starting and stopping a lot on the farm. A new starter on Amazon was $55 CAN but is not a Honda part, keeping the original starter with new brushes is way better.

I absolutely cannot find anyone in the entirety of ohio so here are my questions because im going to do this by myself what direction do you turn the wire from back to front. What kind of tape wrap is that and is that just basic epoxy?
Direction of wire turns does not matter, Tyrelene tape, Google "Ultimeg 2020" is the Epoxy I use.
