Thanks a bunch, Ron. Saved me the time and travel to a dealership for repair. Exactly the problem with my '04 Explorer XLT. I avoided the foam remedy and drilled out the old metal pin that had broken in the flapper arm, installed a zip tie through the hole and the hole in the vacuum diaphragm's arm. Happy, chilled wife.

I had the same problem until i saw your video thank you, unscrewed the screws except my 2003 explorer didnt have that flapper door with hinges you showed that opened, i pryed the front black flap open with a knife and got the loose flap laying covering the screen fan. and vaccumed alot of leaves and debri out of that screen enclosure. Wandering how all those leaves got in there ? The leaves and that heavy flapper was preventing almost no airflow. Thank You again, you just saved me from selling my explorer.
I can't thank you enough for sharing. We have an 2002 as well it's the 2nd time we've had this issue the 1st time we paid to replace blendoor it might have worked for 2 yrs.

Just did this for a 2004 explorer after removing the screws had to cut vertical on the sides to make a flap to get door out my question is can you just leave it without a door it blows great though thanks

Hey Ron. Here is another issue with these Fords and a lot of vehicles, my car has a total air flow loss every time I hit the gas, because of vacuum leaks in the old air tubes. After spending a day running down every vacuum tube under the hood and under the dash, I found two busted plastic fittings. I expected it to be split tubes, but was simply old hard plastic parts that become fragile with age.
Good video, learned a lot. I have a 2005 Explorer. Did everything mentioned (didn't have the handy dandy service flap) and had to cut my opening with my Dremel. Only to find my door isn't broke. Still very little air flow. It was a good system orientation. Any suggestions, seriously. The door closes on AC/recirc and I have a screen. One thing I didn't heck was if the screen is plugged. No matter where I put the MODE selector I get defrost. I have ordered a new Dorman switch/selector
I have a 02 ford explorer with 300,000 miles which I absolutely love, but my flap broke so I just screwed it to the open position which is a temporary fix, it works for now
Same exact scenario except I had the six cylinder motor 4.0 l 2003 Ford Explorer and did the exact same thing I screwed that door flapper that was stuck down on the fan to the whatever I could really just screwed it and shut the fresh air side now the fan blows great but I did have to get a new compressor after a little while but major thing is make sure you just get that orifice tube switched when you put in a new compressor I didn't do that and now I need to get that orifice tube replaced

So now they have no cabin air mode and will be pulling outside air instead of recirculating? Isn't most of the issue going to be a clogged evap core since there's no filter for it?
First off not all trucks had the air filter option. Second the proper repair would have been to remove the entire dash and replace evac box complete. That was not an option for the owner financially.
I made some cuts to get access to the fresh air door without too much damage,then I filled the door hinge with high temp RTV JB weld (on left side) , put the door into position and reached up and pulled the plastic hinge out (left side) then pushed back into the door and let it set for an hour,works great and very little damage to the plastic housing by cutting it with a utility knife,but even after a new blower motor my airflow still sucks,so now I guess I'm working on the blend door!
Is it the same setup for a 2004 Crown Vic LX ? I also own a '98 F-150 that has experienced Heater Core Issues ( I will tell you going 65 mph, with the air on and the heater core/blend door fail It is a scary if not down right poisonous thing! I rolled down the windows shut the air off and thankfully got over to the shoulder. People behind me stopped and approached with fire extinguishers because they thought I was on fire!! There actually is a recall on my year heater core and all have to be replaced with brass heater cores. Just a FYI thanks for your vids.
Ok I don't have the flapper thing on my 2004 ford explorer xlt v8 so how to I take that part off with out taring apart my dash so I can clean out the mouse nest that is in there? And check to see if my flap is broken....fml.

The fact they took out the flap just shows that they make them shitty on purpose

Any more info on 02 explorer? I had to put that screw in the blower also but I’m still not getting hot air at the defrost but am on the floor

I think that flap is for adding a cabin air filter...
Doesnt need it on most older fords this one especially since they break after 100k miles

Before you all go taking apart the dash or glove box make sure you go under the hood and check the vacuum lines!
