This is super helpful, I'd love this same info but for the left chest (pocket) guideline. I'm working on shirts sizes small up to 3XL and know the size should be adjusted.

When you get up to those bigger sizes, its always best to customize the print superficially for that t-shirt with the artwork design in mind. I would say you'd want at least a 14" wide print on the front. We recommend getting a ruler and laying out the 5xl blank and measure/taping it off to visually see how big you want that print.
I always find out the width of the shirt then do 50% of it. I only buy Gildan's unisex in Large for myself. I make an 11x11 box in Canva for my designs, and work within it but the height increases once I upload everything to my DTF supplier's gang sheet.
I would recommend creating a larger artboard when on Canva so that you can export at the largest dpi setting. It is better to have a larger file to use for resizing.
Yes we always recommend downloading the biggest format and shrinking it down so you don't lose quality. Be careful when using alternate problems to remove backgrounds from jpg to png, a lot of times we have seen the programs downgrade the artwork. What program are you using to convert?

The rule of thumb is 3.5 to 4 inches wide. That’s just a rule of thumbs that works for most logos.
