Great job Keith, very interesting as my Mini needs exactly the same repair to the drivers floor, but mine will have to wait until at least next spring as everything I do is outside on the drive and I’m not as young and enthusiastic as I used to be. That said, its great feeling when you catch your MoJo and those repairs make you feel so good, so up and on to the other side as they say, hope you find it a bit easier. Looks good 👍.. can I ask as I've just fitted same panel are you welding up toe board on external side when jigs gone or seem seal it? I was contemplating welding outerside too for most as penetrative no wear near as good as yours. Cheers for sharing 👍

Just for vyour information the smoke coming off the zinc coating is poisonus, Us a fan blowingf the smoke awy from you whenevert welding we use smoke extractors when welding to make sure the smoke does not end up in your lungs. Please be very careful when elding zinc coated metal ALWAYS sand the zinc coating away from any metal you intend to weld good practice uis to weld and cool the welds with compressed air to prevent warpage.
Good advice Zinc Oxide is pretty bad for your lungs you need to removed it prior to welding same applies to galvinized coatings and adequate ventillation is a must. Additionally I'm concerned about the number of restorers on here that never use a mask of any kind when grinding or cutting metal especially at close quarters and in a confined area. Along with everything else over a short time inhaling minute airborn metal and rust particals poses a serious heath hazard. Ask any shotblaster if they'd ever thought of going maskless!
You probably really needed the break. When enthusiasm wanes, I would suggest that you think back to the special features of the car that attracted you so much. Then, re-read the magazine articles about the Racing Green and John Cooper Tuning parts. That should help to rekindle the spirits. When you get back into the workshop, don't try to do too much straight away. Best of all, remember that you can do all the tasks needed: you've achieved them all before. Just see what heaps of rubbish you have started with and look how the cars turned out.

No, I plan to just seam seal as per the factory . There is no harm if you did though, just some added strength.

Have you considered CuSi3 brazing with a suitable MIG-welder? The heat input is much less.

Thanks Shane, great advice. I do sand off the Zintec coating with a flap wheel before welding. Nasty stuff indeed!
