I just did the same thing to my 2010 3.8 Grand Caravan with 140K miles on her... pump was fine, gasket had dried out and compressed to less than original compressed gap and started flaking apart due to dry rot which had finally become more than a few drops and would eventually strand me somewhere so I nipped it in the bud and replaced both pump and gasket and bolts... letting the rtv setup overnight, trying tomorrow! Should be okay as far as I am concerned. The bottom part of the housing is very robust and I am sure compressed the gasket around the broken bolt (now an alignment dowel which was very helpful in installing the new pump right the first time and made re-assembly easier actually ;) ... Piece of cake otherwise! Worked both from top and bottom to get it done. Took me several hours to complete considering... I used the same Gray RTV compound you did... letting it set up over 24 hours before adding coolant and pressure testing the system. Cross your fingers! GodSpeed! Update 012623... SUCCESS!
Good video. I know that hind sight is 20/20, but you could have left the broken bolt stump in place to fit into the new pump hole to offer anchoring support; then drilled a smaller hole into the broken bolt to serve as an anchor (like a wall anchor) and put a smaller diameter screw into the drilled hole to hold that segment of the water pump housing in place. It is always a nightmare when a bolt breaks in such a confined space... it never happens in an easy to reach area.. good job!

I have a 2010 Chrysler Town & Country 3.8 L that all push rods and rocker arms on the intake side of the cylinders have come off. I’m thinking of doing the timing chain while the engine is installed. Have you done one?
Yes, some years ago. You can do a timing job fairly easy however, are there any possible bent valves? If so, it will run awful once the new chain is installed.

At 10:26 when you put the belt back on to get the bolts out of the pulley, another way I found was just grab a wrech stick it through the openings on the pulley and rest the other half of the wrench against the frame and it makes it super simple to break loose and tighten the bolts through the pulley onto the pump.
Did that job today, I did it from underneath but your method looks good too. As usual I’m looking at this video after doing the job. Good video , you’re a good man , liked and subscribed.
Wondering if you used both, the paper washer that comes with the new pump and as the permatex gasket maker on the new install or just the permatex gasket maker.
Hi Terence,It just happen with me yesterday same bolt,after 3 hours on working on that bolt and three times I weld it, came out .was very happy with the result.
I broke the exact same bolt and welded a nut to the bolt and it worked after 3 hours but yeah settings on the mig I used was 40 volts and a lower wire speed to get more heat into the threads and remove the bolt after that. Work it in and out in and out
You might, if there's enough height, weld a stud onto the flush broken bolt shaft and fasten it down with a nut for that one. The previous installer could have cross threaded that bolt, causing it to tend to break if prolonged use.
That would work but he should use a mig welder with argon gas or c02 so he doesn't get porosity that is what causes people's welds to be crap he should have built up the bolt with weld as well then welded the nut on there if he was gonna go the welding route and try extracting it.

All 3 bolts heads broke on the bottom of my van. And I've tried everything I can do in such a small space! About ready to use the same concept and gasket maker it all!
Water inlet bolt is 21 ft pounds not the water pump mount bolt. The water pump mounting bolts are 105 inch pounds which is about 9 ft lb. A 10 mm bolt never has a torque spec of 18 to 20 ft pounds, that's a 13 mm. Really interesting though seeing you try to weld something on top of that broken bolt to try to back it out. Footnote, to convert inch pounds to foot pounds divide by 12, 12 in per foot.

Terence, enjoy your videos very much but this concerns me. I live in the southwest and a breakdown of a poorly installed water pump mid desert may be critical with the family or seniors in it. I would have apprecuate the full service even if it meant drilling the bolt. 🙏
it would have been smarter to remove the timing cover (which is not that bad on these models) and drill and tap the new hole. you are not drilling into the block. the water pump mounts to the timing cover. the smart way to perform the tap would be to over-drill the hole to the next size, tap and use a heli-coil, then insert the correct size heli coil. (heli-coil to heli-coil). keep working at it, my brother. we learn by performing.

I think he did a great job in the video everybody makes mistakes sometimes you know how it is you'll finish something up and you'll be like why didn't I think about that... Probably one of them days but one thing I will say is yeah putting some silicone on it and seeing if it would work is an idea but next time don't put so much silicone you shouldn't even double a gasket in the first place but if you're going to just put a little bit that's all It needs to stick.. that way you don't get stuff in the propellers and you really just don't need it in the first place it squishes out anyways... Great job though
why are you removing the motor mount to get at a water pump. Van designed to access it from the front passenger wheel well. Seems like alot of needles work

Hey Terrence if you have an engine laying around where you roll, break a bolt off and practice removing broken bolts from engines. You'll be amazed at what you learn
I was going to attempt this exact same procedure on my wife's van, but my luck is horrible & since what happened to you at 11:22 likely would also happen to me I probably will pay a mechanic to do it. Shit for luck will negate skill/knowledge almost every time.
There's a 50/50 percent chance the bolt will break. It's happened to me mutliple times on these vehicles. My fix worked flawlessly and is still holding strong on every vehicle that I have done this to. You can save money if you knock the job out. I am confident that you can. if you're doing this as an independent mechanic do a hard pass on this job because its 100% not going to be worth your time , or go into it expecting at least HALF of those bolts to snap right off...and make sure the customer knows that as well going into it - did Chrysler source a batch of bad bolts or what happened there? ive never seen this on any other car

Nope. It was going to break no matter what I did. I did the same job on another van with the same engine and the bolt broke again! The same one! Those lower bolts deteriorate over time. I believe the coolant has a lot to do with it. I used the same fix as this one and the water pump is leak-free.
Edit out the 14 min of broken bolt removal and let the audience know about the pulley needing the belt on to loosen the bolts when you first cover the process
I am AMAZINGLY good at fixing on cars (since 10 years old). With that being said, I have tons of experience and have worked on a thousand cars. I can post and updated fix of this van today and it's running flawlessly with the same fix. I used the permatex as a gasket maker. Despite the broken bolt, it was still torqued down. I am actually repairing a hack job just like this only it is on the far left bottom bolt. If you break a bolt off, you need to remove it. You tried the welding trick which is what I'm doing tomorrow and hopefully it works and if it doesn't then I will be dropping the engine and drilling it out. There is no room for doing BS on an engine. If whatever you are thinking about doing is an improvement to a design flaw then so be it. If you are creating a hack job out of laziness for the next mechanic to worry about then you probably shouldn't be working on cars. It was a good video right up until you got lazy. 🤦
Drilled out the bolt (I have zero idea of what the hardness level of that bolt was but I burned three drill bits getting it out. I went in through the back because I did not drop the engine had to use a corded drill because my cordless wouldn't fit with the battery. Complete p i t a. Then I had to fill the damage from the diagonal hack job with steel epoxy. Then I redrilled through the steel epoxy. Machine the front and back by hand filing. There will be a M6 35mm bolt with a flat washer on each side and a lock washer and nut because there's no way I could tap threads with the engine in the car at the angle I had to work.

A little tip. I would spray a good liquid penetrant, not WD-40, and add some heat with a propane torch for those tough bolts.
I like to use Kano's Aerokroil.

Same bolt broke on me.. Since your mounts out.. Drip the engine down.. Less then half an inch.. Then drill it like I did.. Easier then going up

Idk why you didn't weld a piece of new bolt to it with a half in thread and slide the pump threw and bolt it down. You wasted alot of time buddy.

FYI, you might add "VW Routan" to your title. Chrysler made them for VW in their Windsor, Ont. plant along with the T&C and Caravan

I put a washer on the broken stud then weld it then a nut works for me

I was going to attempt this exact same procedure on my wife's van, but my luck is horrible & since what happened to you at 11:22 likely would also happen to me I probably will pay a mechanic to do it. Shit for luck will negate skill/knowledge almost every time.
There's a 50/50 percent chance the bolt will break. It's happened to me mutliple times on these vehicles. My fix worked flawlessly and is still holding strong on every vehicle that I have done this to. You can save money if you knock the job out. I am confident that you can. if you're doing this as an independent mechanic do a hard pass on this job because its 100% not going to be worth your time , or go into it expecting at least HALF of those bolts to snap right off...and make sure the customer knows that as well going into it - did Chrysler source a batch of bad bolts or what happened there? ive never seen this on any other car

Hi Justin, it would have been difficult to work without that mount removed. It's fairly easy to remove.

Nope. It was going to break no matter what I did. I did the same job on another van with the same engine and the bolt broke again! The same one! Those lower bolts deteriorate over time. I believe the coolant has a lot to do with it. I used the same fix as this one and the water pump is leak-free.

I am AMAZINGLY good at fixing on cars (since 10 years old). With that being said, I have tons of experience and have worked on a thousand cars. I can post and updated fix of this van today and it's running flawlessly with the same fix. I used the permatex as a gasket maker. Despite the broken bolt, it was still torqued down. I am actually repairing a hack job just like this only it is on the far left bottom bolt. If you break a bolt off, you need to remove it. You tried the welding trick which is what I'm doing tomorrow and hopefully it works and if it doesn't then I will be dropping the engine and drilling it out. There is no room for doing BS on an engine. If whatever you are thinking about doing is an improvement to a design flaw then so be it. If you are creating a hack job out of laziness for the next mechanic to worry about then you probably shouldn't be working on cars.

Didn't work I will be drilling it out tomorrow. Got it welded on and the bolt just snapped
Drilled out the bolt (I have zero idea of what the hardness level of that bolt was but I burned three drill bits getting it out. I went in through the back because I did not drop the engine had to use a corded drill because my cordless wouldn't fit with the battery. Complete p i t a. Then I had to fill the damage from the diagonal hack job with steel epoxy. Then I redrilled through the steel epoxy. Machine the front and back by hand filing. There will be a M6 35mm bolt with a flat washer on each side and a lock washer and nut because there's no way I could tap threads with the engine in the car at the angle I had to work.

That coolant dirty as fuck. To get the lower radiator hose I just use a flathead screw driver and go all the way around it once I wiggle in 😊
