  • We repair/replace the rockers that were rusted and we start applying body filler. We also bought a sheet metal brake and make the bed rails.

    Never seen filler applied with a putty knife... The plastic manufacturer must love you guys. Keep it going, love watching the progress!!

      Haha yeah we didn't have any applicators and didn't feel like going to get any at first. Pretty lazy way to do it but oh well.

    Harbor freight - yeah, really weird. They are full of *surprises*. Rockers look great. Did tons of body work with my brothers in teen years. You guys remind me it goes better with others. Don't forget to undercoat against the stupid rust before you seal it off.

      Thanks. Yeah the rockers are not the easiest to replace. We had to cut them out near the top and drill out the spot welds near the bottom. After the spot welds are drilled out you gotta go in there and chisel off the rest of the metal from the rockers. It takes some time. We definitely plan to do our best to prevent rust in the future.

      Yeah we hit quite a roadblock looking for another hatch to use for the tailgate. We finally found one and have resumed work on it within the last two weeks. We have about two weekends worth of work to finish before we have enough footage to make the next video. We will post that, then the last video will be paint and re-assembly. Thanks for staying with us and wanting to see the project through.

    Found this build yesterday, really enjoying this. At 13:30, there is a green fuel cap, is this a diesel volvo? Haven't heard ya'll talk about the engine yet...

      It's a regular B230 gas. A lot of 240/740/940 cars around here have green fuel caps even though they aren't diesels though.

    ive never welded a vehicle is there a reason you cant run a full pass or long bead? is the metal too thin does it blow out?

    how much would you sell the finished product for a year down the line?

      We want to keep it for a while and don't have plans to sell it. We want to do an engine swap in it sometime and we have a few other mods that we want to do over time. I'm sure if someone offered us $10k or an absurd amount of money like that we would sell it though.

      i’m about to have my driver side rocker replaced on my 245. I have that exact replacement rocker panel you have in the video. I thought it was a direct fitment. local welder told me $150 labor for mig welding it up

      As you can see in the video, the replacement panel is a little bit larger than what we needed. As an added complication, we are welding the rear doors shut, so some trimming was required.
      You are going to have to do some cutting on the car and some cutting on the replacement rocker no matter what, so I would recommend our approach. You'll want to drill the spot welds out at the bottom of the rocker and then chisel off the bottom section as we did. Then you'll want to cut far from the rust on the top in an area that won't be too terrible to weld.
      $150 isn't a terrible price for welding it in if you don't have a welder. The welding isn't the hard part, it's everythign else you gotta do before that step.
      We are not professionals but this method worked well for us.

      got the rocker on no problem. It was crazy how many leaves and debris there was stuck behind the rocker

      Nice. Yeah it's astonishing how much junk gets stuck in there. Gotta clean it out good before welding or you could end up with a small campfire in your car.
