HOW TO FIX: "Printhead Replacement Incomplete. Restart It." HP Designjet Txxx and Zxxx Series

  • If you own a T or Z series Designjet printer, you've almost certainly seen this message: Printhead replacement incomplete. Restart it. And you can't print anything, because the printer isn't happy. This kit will save you hundreds of dollars on replacement printheads and ink cartridges. Here is the fix:

    This is the main reason you see the "printhead replacement incomplete" message. Here's what happens: The printhead is starved for ink, fails to put ink through the drop detector --results in failure to complete print system setup, and the printer returns the "printhead replacement incomplete" message. You've probably endured the long, annoying process of getting the printer to accept printheads. Printheads which may be perfectly good, but due to worn seals on the ink tube system, the printer cannot accept the printheads. The seals in this kit solve that problem, permanently.

    A few considerations:
    -If a printhead has been starved of ink for a long time, it may have burned itself out by printing with air instead of ink. If this is the case, that printhead will not recover with the installation of new seals.
    -Even if a printhead has been starved for only a short period, if the internal ink diaphragm has deflated too much, it will sometimes not allow ink to re-inflate it, and the printhead will remain permanently starved.
    -Sometimes the electrical connection between the printhead and the carriage is poor. Make sure to clean off the printhead contacts as well as the contacts on the carriage. If either of those surfaces feels tacky, you've still got cleaning to do.
    -If the drop detector sensor is obscured by ink overspray, it will not properly detect the ink droplets, and the printer will not complete print system setup even if the printheads are working with perfect quality. The sensor may require cleaning.

      If you are doing multiple printheads, do you need to clean the ink off the syringe in between colors? How does one clean the drop detector?

      Hi,
      I used your syringe and seals kit. I was able to draw 5 ml through each nozzle. I am still receiving the error of printhead replacement incomplete. I cleaned the electrical contacts on the printhead and the contacts. How do I clean the sensor? Have you posted a video for this? Thank you.

    Thanks so much for the video! I just tried this procedure when diagnosing the plotter, and it was unsuccessful. After multiple attempts of troubleshooting and before trying this procedure in the video - all ink cartridges have been changed and are under warranty, and after a while, a new error appeared stating that the maintenance cartridge could only replace 5 new cartridges and remove 2, despite the fact that we have eight. After doing some research, I attempted to trick the system by removing the printheads, disconnecting the plotter, and then plugging it back in to replace the printheads. That did not work, and now it states that maintenance cartridges can only replace 3 new cartridges and to remove 4. Additionally, even though the maintenance cartridge is brand new and replaced, it says that it is full at 82%.
    The plotter was also down for about a year.
    Before replacing the printheads and maintenance cartridge we were able to print two maps. Now we cannot print anymore due to those errors.
    We also have an 86:11 error regarding the axis belt or carriage belt, and there is nothing stuck inside, and I cleaned the belt, too.
    I also did the cleaning solution. This is an HP DesignJet Z6200 42-inch plotter. Thank you for any help you can give...

    Hi,
    I have purchased this kit and completed this process on ink tubes and print heads. I have an error coming up stating to replace Y cartridge. The current ink cartridge is at 45%. I have replaced this with a new cartridge. The error continues and I cannot do anything. Do you have any ideas on my next step.

    Hi Bob, I used this system, and it worked great for clearing the first port printhead, but the second port would not let me suck up any ink. I could just feel suction as I tried to pull up the plunger. Do I have a clogged ink line? Is the check valve not releasing as I press down?

    I don't see my DJet 500 42or 510 42 listed here, but on your website it appears to be the same kit for my old machines. Is the kit the same for all of them? My current problem is with my 500, where the yellow printhead became empty, even though there is a new OEM yellow cartridge in the machine. I replaced both the printhead and the ink with new OEM parts, but I'm afraid the issue will recur, do to a clog or due to air ingress. Will this purge kit help to remedy this condition? The machine has no leakage anywhere that I can find, and shows no errors. It just kept running with an empty printhead. By the way, I bought your belt replacement kit, and the quality is phenomenal compared to the OEM belt.

    Hi I have just replaced two of my hp72 printhead as they were saying need changing, I know one had only fired 17mls not sure about other guessing the same but my other has fired over 500mls. Could this heads be ok still and maybe getting a false reading as the printer is old and it had aftermarket heads in it I’m abit sceptical that if the heads were reading right or it was because they were aftermarket heads. That said the one I’m not sure on I think was a genuine HP head but would need to check that. Happy to take any advice, also do heads need to be primed before putting in machine or only when cleaning.

    Do these printers break after a few months of no use or what? Ours is contantly whining for random ink carriage replacements, print head replacements etc. Feels like every time we uncover it and boot it up its broken.

    I had a faulty black printhead and tried 3 brand new replacement ones. None of them worked and after I reseated and tried them again after 3 times it comes up as a paper jam which there isn't. Any help would be appreciated because I can't just keep buying new printheads that won't work.

      Did you already purge the ink tube system and install the auxiliary seals? When the printer says "paper jam," is it showing error 86:01?

      @@DavidMcPike Does the carriage move during startup? If so, does it stop in the same place every time the error appears?

      @@LPSshowsyouhow when I start up everything is fine. Carriage goes back to right side and says printed needs replaced. Just the black. Others are fine. When I replace it the black printhead 3 times that's when I get the paper jam error.
