Try running the countersink slower, should help the chatter. Also when your adjusting the pin sizes, make sure you check the diameter of your endmill and that it is the correct measured diameter in the offsets page. I have found that leaving the diameter alone in fusion and adjusting the diameter down slightly will bring my OD cuts into size. Tends to be faster too as it is done at the machine and does not require a new post.
Bearded Works - Thanks for the comment. Some great pro tips about adjusting cutter size on the machine. I did play with the feed rate on the panel for the CB but will try adjusting the spindle speed next time to see if I can find the sweet spot. I ran a couple more of these the other day after cleaning up all the mistakes in the program and left in the finish cut pass on the pins at regular size. Everything came out great, so other than the chatter on the CB the program runs well now, all three steps.
Tim Wolf - I did consider it. Since the party is prone to stripping it just seemed that would make it weaker. Demand is not high so not an issue at the moment for the low number. If I needed to make more I would most likely machine a piece of HSS in the hex and push that through with a small arbor press to clean the corners? At least that sounds good? Appreciate the question.

Would you consider dog-boning the corners of the hex to remove the extra step of hand filing?
