Nice video. Always good to see people doing it the right way. A small trick: A piece of duct tape will protect the surrounding area from the sparks, eliminating the need for polishing, in case of a surface tolerance. I had to polish a part for the food industry, after fixing a broken tap. It took forever, due to very fine surface tolerances.
When we break taps on the machine we usually drill them out with carbide GO drills or carbide spade drills. It works almost every time. Always good to have the EDM as a backup though.
was just about to say this, since we mostly use high speed steel taps, we can just drill them out with the same carbide drill that we used for the pilot hole, clean it up and just use the next tap, or, since most of our work is done on cnc mills, in some special cases we mill the thread
I was a Wire EDM guy at my last 2 jobs, had a hole popper too for starter holes, and of course this shit haha. You’re the hero of the day when you can fix a party with a tap broke off in it though. Never saw a portable edm though that’s cool.
Surface is damaged a little, and has caverns. If it's a sealing surface for a hydraulic flange - there can be a leaking. It can be remachined by cutting off around a mm from radial surface, but not every part allow to do that.
I’ve never seen an EDM at first I thought it was a magnetic drill that’s slicker than snot. (I usually take a blow nozzle to clear debris from a hole with a rag covering flying shrapnel.)
As a Diemaker I've tapped thousands of holes. Never broke any taps. Not! EDM is the only way to go. Carbide drills and shattering taps with a punch are wives tales. If a tap breaks off, it's in the hole to stay. Excessive torque broke it off, and intermittent cutting a broken one will almost always destroy a carbide drill bit. Punching it out destroys the threads in the hole.
Just bought one. I got sick and tired of drilling out work hardened exhaust manifold bolts…then the drill bit snaps off. There’s a kit for limited clearance you can attach as well that’s shorter than a 90° drill as well. If it saves my ass at least twice I’ll have gotten my monies worth out of it. Then there’s hex electrodes as well so you can use an Allen wrench instead of snapping off easy outs as well. I’ll give it a try. If it works, cool. If not…I’ve wasted more money on booze and women than that.
Not a machinist here, stupid question: Is it possible to weld or braze something to tip of the broken piece, then try to remove it by unscrewing? (Since this machine exists, I suppose no. But why.)
Now that I finished the video look at that heat effected zone. That material no longer has these structural strength it was originally rated to have. You have now created a crack point

I was trying to figure out what the part is. Looks like a large cylinder liner apart from those horizontal bore marks. Shame he didn't tell us. But if its high carbon steel and the tap is itself carbide then the mill won't work of course. Also there's the danger the tap will move and smash your end mill, possibly damaging the part. I reckon they went for the safest option here.
It's spent 30 plus minutes and probably charged the customer $1000 for something that can be fixed with a hammer and a hardened center punch in 15 seconds. The great thing about taps especially when they are that large they are very hard which makes them very brittle they explode when hit with a punch.
Sorry for the late reply. If it uses small electrode rods, it can be small. I haven't tried it, but I think it would be possible if I worked 1.5mm carefully.

Probably won't work vertical. If you have larger bolts. Weld and Allen wrench to them. To get them out. Most bolts are case hardened. You can also drill a hole through the middle.
I guess you wanted to show the machine, but seriously that tap looked easy to remove , the flange however must been expensive so why not use any normal tool beats me... ypu could have done that with pig without risk of altering the metal

Dull taps are the most expensive tool in most shops.
What a great DIY guide. Just have to get my portable EDM tool
I usually just take long punch with a hammer and shatter the tap. Fast simple and easy cleanup. Very effective on taps that size.
That's why you won't get hired to remove taps fom work like this.
Definitely the best way to remove a broken tap, saved me many times.

0,3-0,5mm would be enough but true that there may not be that tolerance for it
Basically the edm version of a magdrill. Pretty Cool
I do the same work but with a waterjet. Even blind holes. Mine is messier and louder but same results. Thanks for the video.
I’m still waiting for the BASS to kick in
I would TIG weld a bolt to it and twist it out of the hole. But your way is really cool. Excellent videos.

I learned that the key to not breaking a tap is to stop one half turn before it breaks.

I would have had it out by the time you finished setting up that machine.

I wonder what would happen with a carbide burr in a similar rugged setup
As long as it conducts electricity an EDM can eat through it
@@iaial0 I think he's saying, what if you were to use a carbide burr in a mag drill to grind the tap out.
