A few tips for anyone about to attempt this - 1) use masking/painters tape around your cutting area so that the legs of your jigsaw don't scratch the paintwork of your van as you go round 2) Sounds obvious but get the correct jigsaw blade, one that cuts metal and can make the tight curves (fatter blades won't have room to turn in the curves) or your jigsaw (not bandsaw :p) will jump all over the place 3) As Greg said, put the trim around the window on before you install the window itself, if you have 2 metal skins, you can pull them together with clamps using a block of wood between the clamp and the metal to prevent leaving a clamp mark making it easier to fit the rubber trim 4) Don't be stingy on the bonding agent/sealant, you don't want leaks later on, take your time when applying and keep the beading consistent, if one area has a nice thick line and then there's a bit of a thinner drop, water will make it's way through, add a second line if you're concerned and finally 5) The inside of the door itself will have a template for you to cut to (should be able to make the shape out when you look at the internal side of the door) this will give you a very accurate template to cut to, from the inside drill several pilot holes around the corners and a couple along the straight edges, go to the outside of your van and with a marker pen and ruler, join up the pilot holes, joining the straight lines with the ruler then with your marker, follow the pilot holes around the curves to give you a guide line to cut with - Good Luck!
On tip 5: if you follow the inside of the door as a guide, won't you cut more than the see-through part of the windows? I would like the sheet metal to end just before where the see-through part starts and not see too much of the fritted/black part of the window.
I know this is much too late for your van but for others watching this, With that type of window you should really cut the hole to the inner structure so you have a double skin all around. The pros fit the rubber trim first then put a 1" tall twin peaked bead of mastic on the outside and push window on till it touches the trim. I found the trim they supply is not wide enough so ordered one that spanned both skins.
Fair point Greg, but hang on..... The 'PRO' who did your window didn't put the rubber trim on before the glass went on?... lol..... I recall you put the trim on yourself afterwards :-)

Good idea cutting to the visible area, I just followed the conventional panel area on mine. The Sevel vans don't rust, the bits I cut out have been outside at the back of my garage for 2 years and not rusted

When you put the glue on you have to do a continuous flow so there is no gaps for water to get through. It's difficult though as the sealant is tough to get out.
Yes definitely, on a friends van recently we had gone all the way around but there was a small gap. The result was that when it rained a small amount of water was trickling in. we had to re seal it with more of the sealant/adhesive
HughTube Did you add more sealant from the outside? I’ve just done mine and may have a few small gaps. Applied plenty of sealant but where the drainage channel is I seem to have a small gap. Any thoughts most welcome! 👍
They sent me some clear "Prep M" stuff to apply before the main adhesive without those pompadou sticks, says to use the supplied cloth - is that right?
Good job! All I'm wondering is why you put the sealant on the accelerator/van, and not on the window? Wouldn't the sealant start to cure on the underside before you get the window on, thus risking cracking and an uneven seal?

I've inherited a van which has a fake window above the Sink ie glass bonded onto the van so it looks like a window. The van is lined, carpeted and finished but I want to retro fit a window there for light and vent. Is it possible to cut and fit a window without gutting the van?
@@HughTube remove the class that's just stuck to the outside, cut a hole and fit a new sliding window... the inside is already lined , carpeted and with furniture fitted! Daunting task!
Hi Keith, its possible. Remove the current window, then you can use a multitool to cut a hole in the ply lining. With a hole there you can remove insulation behind and then drill and cut window hole ready for new window install. Measuring multiple before cuts to be sure

I'd thought to remove old bonded on glass and clean up then mark out the outside like you did, but instead of cutting out the metal, drill four corner holes right through liner and all to mark the corners. Mark up and Dremel out the liner and remove insulation revealing metal for cutting... So far so good. Then I fit the window outside as per your video. I just have no idea how to finish off the window to liner gap. Do you have a video of that? Your advice is very much appreciated.

Hi dude Love the channel . Learned allot off you. You mentioned you had a leak in your last window you did? I just did my same van a boxer and the water is pissing in real bad. How did u fix your s , Now I went around the other edge with tec 7 and that's sealed it up ok . Is this what you did. And is that ok to do
Hey Robert, bang on, we got some black sealant/adhesive and slowly and carefully fed it round the whole edge again making sure it filled the gap touching glass and van wall. after we cleaned off the excess and that fixed the issue. Only do this After the window has dried out though as you don't want to trap water anywhere
Hugh I have a quick question, is it possible to fit a small sliding window on another window? I have a volvo coach and its windows are massive, but we want to put ventilation side windows and thinking to fit small sliding windows on the big windows. Your opinion will be greater appreciated
Hi Jack, I personally have never looked into modding a pre fit window but I am sure you could find a glass company that could make an alteration like that for you. Or you could look at removing one of the current windows and re installing a window with opening section.

You can get it at Van Windows Direct. Just put in your make and model and a list of windows will come up. Here's a link to a guy doing a sprinter van, i've watched a few of his videos and hes seems really knowledgable, i'm not trying to infer you aren't but just small things that he does seems he's done this many times. Also the sealant sikaflex that he uses I can vouch for, we used to use it in the boating industry, i've seen timber sikaflexed to ply and it would split the ply sooner than allow the timber to pull away from the ply. I used a template so I cut out less metal than needed otherwise there is more glass on show that you can't look through that acts as a radiator in the summer

Hi Greg the window cutout only fit in the single skin area, if I made the hole bigger it will act more as a heat sink which I am trying to avoid

The sealant isn't particularly quick drying, but also the instructions say you can apply to either the van or the window before application.

From experience its better to fit the rubber seal around the cut edge before fitting the window...
I found the rubber seemed to push the glass away from the steel
