The problem with a Susan return has never been the return part, that's so rich & emotional I think it would be harder to mess up than to do it well. The problem is Susan can't be in the show forever and how do you get Susan to leave without it feeling like a The Doctor is abandoning her a second time?
If Carole Ann Ford ‘Susan’ came back, it would be interesting if she met David Bradley ‘First Doctor’ and possibly Claudia Grant ‘Susan’. This would make an interesting twist on Igor Dmitriyevich Novikov’s time travel paradox.
I have a very controversial opinion on this. I’m don’t think finding Susan would be that interesting. You would have the reunion with the doctor, but then what? What would the story be? And when the story finishes, where would Susan go?
There were so many hints and nods towards this happening that I said on Gallifrey Base at the time that I feel she will be in the Xmas special. I still stand by that.
I think if she does return, it'll play out, that she's forgotten she's a time lord, after 60 years she probably thinks she's a human and the 1963 and before was just a memory like a dream.

if Susan returns ,maybe is during gatwa s finales(one or two episodes or specials),or with Russell and a new doctor after ncuti,but Russell and his second era are still there,but Will be better during ncuti s finale,and a reveal that she is not only fine or alive but with other gallifreyan survivors of the Master s genocide before disguising as "o" in spyfall (i curse You chibnall)
I'm sure RTD could do a great job of a consequential re-apearance for Susan. Doctor Who could definitively end, and then continue on forever, potentially. Wibbly wobbly, Timey wimey.
The season 1 tease of Susan returning felt more like a promise that she will return at some point. I hope they deliver.

By making her leave on her own terms, a mention of David and children, maybe her having her own TARDIS etc etc
Regenerate her at the end of the return arc. The "new" Susan can then be a recurring character and/or a spin-off main star.
