Nice repair job, but for a drift car i would relocate that battery to a less high risk spot. one little to deep walltap will have that battery break and leak all over the track. Just something to think about
Use steel it under the patch plates, you can weld through it and it will provide so protection for further rusting. You should grind you welds flat, not only will it look better but any little pockets that could trap moisture are gone and you can see any spots that didn’t melt through. With all the work you do on older cars you should look at getting a small sandblaster box. All those grody slightly rusty parts can be quickly cleaned and the treated, primed and painted. Do it right once. Next time just drop the subframe. After a couple times it’s easy and you’ll see any bushings or rust that needs to be addressed. ✌️
No the rust do not come from the body damage, it comes from old batteri leaking acid and gas, specialy if the battery ventilation hose is not connected. My E46 320i was like factory new in there, after someone helped me reinsert the battery and missed connect the ventilation hose it locked like second world war in there after just 1 year with out the ventilation hose connected. And I had the same problem with 2 other E46 but not so bad. Cleaning, grinding and painting inside the box to save it is a pain!
next time if you can do your tacks like normal but once the gap is covered lay a bigger weave pass over your tacks so a full weld is covering it and it'll be on top of the tacks so you can run it slower for more heat

For the seam sealer I have seen people use painters tape, and outline where the sealer is going to go. After they peal it off and it looks like it came like that from factory
Great job, although i have a few criticisms of constructive nature. 1. You should have grinded down your welds. 2. You went too fast or too high of heat with the welds. At some points you can literally see the metal bowing in and warping from the heat. Not a big deal but its something to consider in the future. 3. You completely welded around every bit and made sure you had full penetration of the weld. As a result, you didn't need seam sealer. Its a good precaution to take, but I feel like it was entirely unneeded. 4. You didn't completely clean off all the undercoating and paint off the new battery tray, and then sprayed the spray on galvanizing coating over the undercoating. You should have checked for rust underneath the undercoating on the bottom of the new tray.

Joel I just picked up another E46, did a full swap and I’m getting to the tail end of the “project” lol I was thinking of going the route of flocking all three pillars to remedy the peeling fabric issue every E46 has. Do you have any experience with doing that type of work? Would make a good video 🤔

I realy hope you kept the evap / charcoal canister. I usaly never care too much about the enviorement, but come on. Having all the fuel fumes underneath your car because you where lazy to fix the bracket? Sometimes I realy wish the US gets a better grip on yearly inspections like MOT.

Great job. Right back position of battery is tricky on E46. If your spare wheel case is not used you could consider positioning it there.

Instead of hitting it with air every 2 tacks just move to a different spot opposite the side you’re welding
