I've used the drywall mud and foam for doing fiberglass, the pink stuff that turns white works well. Using foam board and putting supports in could stronger then paper and cardboard for the under structure, scoring the back will alow you to bend it. Great project!!!
It may be much easier to make a wire frame for the bumper out of thin steel rod thats bendable by hand, tack it all into place and make paper templates for the filler pieces to build the bumper, then make a mold out of that. You could even stretch cloth onto the wire frame and use fiberglass resin to harden it up just like they make custom subwoofer boxes.
What was the humidity level when you put the drywall compound on? That makes a big difference in how quickly the lightweight stuff dries. In future, if you use it again try closing the garage doors afterwards and using a dehumidifier/turning on the AC

heyy Kaleb, why not use saran wrap instead of aluminum foil? it stretches and it works as a moisture barrier! try it out :)
buy drywall joint compound in powder form and a paint mixer put it on a drill mix it yourself with some latex paint and alcohol or just alcohol no paint (zero water) much faster drying times
I like the effort but I gotta say: the light buckets are ugly, it looks like a very old frog! I like what you are trying to do with your builds but sometimes I think you can do better.

I may have a solution for your aluminium foil problem try using glad wrap. its a plastic film thats basically the same as aluminium foil except its a lot more stretchable and will be able to bend around curves without crinkling. Only problem is that if you stretch it too much it'll rip

if you mix wood glue into the spackle it might structurally become hard enough as it drys to sand and last long enough to get to the fiberglass phase.... worth testing anyway

I think the headlight buckets droop too much you should pull it up and back just a inch or so in both directions and it would really make it look sharp. Other than that wow 👏 love your work. Maybe it’s just the camera angle but the body line from the top edge of the bumper into the curve of the LH headlight bucket looks like it doesn’t match the right side at all, hopefully that’s not the case! The front end looks rad!
I appreciate his trial and error method as the value of learning, but also think his short cut methods and materials are hurting his effectiveness and efficiency.
You have to use heat when you use that plaster that way I can dry it faster I know my dad's been a taping floater for the past 35 years it will dry it up way faster

I think the headlight part in front needs work to make it look less droopy, maybe try to make it look more the factory shape

My Dad does drywall, the mud in the box is regular mud, but "hot mud" is in a paper bag, drys in maybe 10 minutes, depending on how thick you apply it

maybe try filling the backside of the front bumper with some expanding foam so the cardboard doesn't have much room to flex

Mixing the mud with water creates a chemical reaction making it “hot mud” which then basically makes it cure faster

They make a spray-on wax that you can spray on then gel coat over and then glass. The wax should make the molod release from the clay.

Try Plaster of Paris as its inexpensive and comes in a big bag from Home Depot. It hardens quickly and does not crack.

Put a ka24 in it. Pretty cheap and easy to build and swap and not to mention aftermarket support and extensive documentation.

Look up stuff called ram board. It’s cheap and durable for stuff like templates
Would not recommend using drywall though... it tends to be quite brittle

Could you spray a rubber layer like plasti dip or flex seal on the clay? It would just pull off the clay later.
