I like your approach of boiling out the junk with AC cleaning before attempting to build up the base. IMO AC TIG higher frequency cleaning action is a great tool for any non-virgin aluminum as a first pass treatment.
I wish you could do the repair on the right side engine case on my electra glide. I know I could trust your craftsmanship. Your a good man with special skills
What kind of prep should I do for a dirt bike engine case. It has an 1/8" hole that needs to be filled with weld. It's on the inside of the case where all the oil and the transmission is. Besides cleaning it out what other steps to prep this cast aluminum case would you recommend?

Work looks great. Would be really interesting to be able to see or know what your TIG settings are - how much peddle - what filler rod and tungsten. Sounds like you might be up about 100 hertz - but not sure. How much cleaning action. Super difficult to tell when to start adding the filler wire as well. Skills are sick - would be awesome if you can show us a little more detail.

Like i said in my last comment i've just been practicing T joints and lap joints for the last year now every single day since i started teaching myself. So i have 0 confidence in doing any type of repair work for anyone let alone even moving past basic stuff. So these videos are awesome to watch. Thank you very much for everything you're showing us

Why couldn't you clean up broken area and weld a solid pice of aluminum and then drill it? You always do a great job on content and final repair looks great.
Welding on a block would only allow minimal surface area for the weld. It would only be welded around the perimeter of the block. With the way I did it, the metal was added in layers with 100% contact to the area below it. Much stronger in the long run.
Beautiful job. Love the inspiration from watching people with real knowledge/skill! I have a similar “case”. Cast aluminum primary case on my ‘83 Shovelhead. Broken threaded lug that sticks out where one of the starter mounting bolts goes into. Someone Repaired it once before. Looks like Lock Tite or...? I have a basic wire feed welder. Can I do this job with this type, Following your tips? Was that acetone you were cleaning with. That’s what I use. PS....When you started milling, at 13:19 it looked like the mill was stationary and your shop was going back and forth! Look at the stud wall. 🤣 PS ll.....just watched you aluminum practice vid! 👍
probably would of just been cheaper for the owner of the bike to just by a new part then paying a welder $200 an hour, nice work though! ive never seen that before.

How hard would it be to repair a case where the opposite side of where the kick starter gear sits the back of the little nub broke off
