Friction Welding Aluminium Tube on a Mill

  • We friction weld some 3/4 inch OD aluminium tube on a mill while at Supermileage club. It was a test done by a few students to see if they could use this method to make a part for their senior design project. The mill is a 1.5HP Enco knee mill.

      yeah right? saw the “testing” and just groaning and wtf was my response in 1 sec.... dead video but was looking to see if it had been done... looking for a cheap, repeatable, at pressure gas tight, non contaminated, failure proof way of welding many aluminum tubes into a header.... also vary pro strong women type.... sad to not hear there thoughts and ideas as this ended with the feeling it was a guy doing his thing without any of the others input......

    Should always add bevels on friction welded stuff, the bevel will heat up and fold over itself if done correctly thus forming a strong weld.

    Cool! Maybe if it would slip in the mill later the bond would be stronger. Calculating strength and such may be cool, but some destructive tests would be way more accurate. I think key is to grip it as good as you can in the mill and vise, but it will put quite some stress on your mill.

      I think you are right. it probably would be stronger if it would have spun for longer. yeah, it would be cool to test it.

    Pretty neato. I wonder if you could make a good strong weld between a rod and pipe using this method. The rod would have to be close, but just slightly larger in diameter than the inside diameter of the pipe so that you could build up enough friction. Maybe even better if there was a slight taper to the two parts being mated together.

    It slipped because it completed the strongest weld that the vise could take right? You could probably take the amount of force the vise was applying and do some physics to determine the strength of the weld.

      +tbtitans21 yep, mostly correct. It did skip a little in the vise. But mainly the cap screw holding it to the shaft in the mill sheared.

      The increased friction caused by the metal heating up along with the aluminum expanding is what caused it to slip, when the metal cooled down the two piece welded together. Probably not the most reliable of welds because of inconsistent heating but for a failure point it works. If they wanted to figure out the strength of the weld they would have to figure out how much of the area welded ie. the width and how far around the part the weld actually is then use all the math about material strength and structure.

      Yep! Not the best. I'm still surprised it worked at all. Probably a lot of things that could be done better. I wonder if they would be against cutting it in half. I kinda wanna try it again.

      It would be cool to come up with a way to keep the parts heated evenly to make a clean weld.

    I've read about it, you might want to try friction welding wooden dowels in a wood block, I could only find linear friction welding.

      rotational welding is the most used... its done on pipes, axles and many industrial parts needing a near perfect weld
