Thanks Darren.... same suggestion from 'Mick' below. Sadly the perfect suggestion, a few days too late.. i started the clay layup the next day after making this, (i shoot the videos a few days ahead).. so id already made do with propping the tail up on rags and a box to hold it.. Expanding foam is a perfect solution, although i imagine it would be pretty hard to get it all out later once its all set hard around the under-frame and wiring.. plus it would be pretty hard to stop it falling out the bottom with no undertray..... still the best solution ever thanks buddy.. just a day too late...Thanks for your suggestion.. Bloody brilliant Del, would never even of thought of that way of creating the tail section. Another great idea from the guys about putting expanding foam underneath to make it more rigid for when you apply the clay. It makes me want to get out into my shed and create something lol

Cool video, like the idea of the mesh to give you something to build off. Just a quick thought, at 16:36, the side part of the tail after it’s cleared the seat and electronics, you could trim that part to mirror the curve of the wheel. That would make the tail a bit more pointy/aggressive and would leave it even more open at the back to see underneath. Does that make sense?

Moonfleet41 no problems at all buddy. Just occurred to me that if the tail isn’t going to be load bearing, to try and make it as minimal as possible. Also keeps the back really open which you mentioned in the video was something you were trying to achieve.
Good work Del. Sculpting is fun ! Hint for the fibreglass. Lots of thin floppy weave is easier than the thick stuff (which won't follow the contours). Sure you'd figured that out but just sayin ! You can add the thick stuff at strategic points for stiffness later. Such is the beauty of resin.

I've done quite a bit of glass fibre bits - try and get the really fine weave stuff. It's perfect for the job. It looks like woven silk and is really easy to work with. You lay it on and when you paint the resin on it sticks to the mould. 3 or 4 layers and it's tough as boots. Talking of sticking to the mould, polythene does not stick to fibreglass - so wrap it tight with that, or selotape (same thing - won't stick) for an easy ride. Lastly, for trimming, you can't beat a dremel with a carbon cutting disc.
Ha ha.. i have it all in stock now, and everything you say has been what ive been watching on many videos..... as its clay, then the drill seems to be to wet it, then tin foul over that which hugs the shape.. then packing tape as a mold release...so yep.. all of the above.. including 2 square meters of fine weave fiberglass tissue, and liters of resin... all ready.. just got to make the final shape and im ready to go..! wish me luck... del.
Back in the 60s we would just fibre glass over the mesh..! let it dry bung on some foam and ride away. Nice job Del much better than the original seat.
Hi Martin.. its not gonna be far from that.. im not making a mold from this.. it'll get a layer of clay to make it smooth and symmetrical, then the tail panel will be cast straight from that directly... i can thicken it up on the inside, and also, like you old school method.. it'll only be getting a thin leather pad on it as a seat...half inch thick at best..lol!!

Amazing inspiration and implementation once again Del. Now its really taking shape what you had in mind. As some guys said earlier in the comments in this stage you could use expendable foam in order to stiffen up your wire-frame placing a cardboard underneath to hold its weight. Let it expand above the wire (be patient with the expansion of the foam) and when it 'll dry you can sculpture it to desired shape. One dumb question: Have you measured the ergonomics of the seat? Because from the video the distance from the cowl to tank it seems to me pretty tight! Awesome work once again mate! Can't to wait to see your videos!
Hi Viktor, the seat is pretty tight, but have sat on it, and there is a little bit of room to spare - just enough ! Good call on the expanding foam, it would have been a good idea, but by the time this video went up the next one's already shot and have made a start on the clay now... thanks for your support my friend, it's greatly appreciated!
If only this video came out earlier for me to see lol. I just started laying up fiber glass for my cafe racer seat. Ive found it very hard to create the shape i need. Haha but its getting there. If anything my 2nd attempt will be through your video's technique. Anyother fantastic and helpful video. Thank you!
"Modroc" plaster bandage rolls will be the best way of stiffening up the mesh before using the modelling clay, cheap enough but cover the bike underneath cos its a bit messy. Its also the best stuff to use for making the mould.

Moonfleet41 Yep no going back now, you should be ok. Dont wait to long before making the mould tho the clay will crack.For the mould theres some sealant you can paint over the clay and apply the plaster bandage over that. Its been a long time so sorry I dont remember the name of it. All the best.

Hey buddy, at this particular point, the whole thing is a bit scew-whiff and not symmetrical, so it's handy that it still moves a little and that way I can square it up as I add the first layer of clay and let it set... it's all new to me buddy, so just learning as I go !

Ayup Foggy, Yeah, its coming together now the clay layers have begun, (just got to edit the footage), im trying to bring the side slants of the tank and belly pan up at the same angle as the bottom edge of the tail panel, and the top ridge is just to give me somewhere to mount the light tunnel... its all just basic outline at the moment, line an oil painting that still in the pencil stage... ill made changes and fine tune the shape as i get to the sculpting stage... and i can even continue making changes to the panel itself in fiberglass once the basic shell is made.... it'll be a work in progress until im happy with it... On a side note mate.. are you free later, its bike night at the TLK, Be good to catch up and buy you a pint..!!?
Gonna try to buddy, I'd like to try and use the steel undertray, if I can, it depends if it will be too much to cut it up, or whether I just take out the frenched tube and use that in a fibre glass under tray... time will tell!

looks great :D perhaps you should look into aligning proportions a bit better. Those curves and that little hump looks quite small compared to the bulk of the seat...

Cool idea but why not just slap a thin coat of fibaglass ? Cleaner and light, but im sure what ever you come up with will be great watching keep up the good work.
(P) From someone who actually REALLY liked the old tail unit.... this looks Cool! I wondered if that "rib" was going to house the frenched tail light. How about rear indicators something like on the Ducati Diavel...they suit a shorter tail....

The belly pan stays, that was one of the biggest triumphs of the build so far and is not negotiable, same as the nose cone, so am trying to make this round and stumpy to match those, I still have a speedo to mount, so maybe a pod on the tank, who knows !! Looks good and can really see how the shape of it will come to life as you progress. I sure as hell aren't an expert so I thought that a skeletal frame to start would have been better as it would support all the weight to come?? Only you know your ideas to come so you might just be on the right path........ ignore me hahahaha :-)
Oh not by any means Andy, this is totally new to me, it may be that i need to weld some supports under there to hold it, but its about the shape for now, how i connect it to the bike strong and safe will come later... like buying those ready made fighter tails, they need fitting in the right way, and thats an other task for later.. This is a plug.. ill mold the actual tail panel directly from it, then thicken it up and fine tune it once i have the basic copy of this... its a lot cheaper than making a mold and then taking then casting the actual panel from that..molds need to be really perfect and exact.. that will take so much time and money to make.. this way i can do it for half the price in half the time...

The guy that donated the orange Harley was more than happy for us to put it towards an upgrade to a Harley we could both enjoy together (me & Penny!), so that went to help buy the Fatboy, which in turn, we were able to do again and upgrade to the current 2012 Dyna Switchback, which is even better as it's more of a touring bike, and me & Penny have some fabulous days out on it.. and I do many miles to distant bike meets, which the Sportster wouldn't have been so good at, could never have afforded a bike like the Switchback so the gift of the Sportster was the most amazing thing, as it brought us to where we are today... it's amazing to have a dream bike and to know there some wonderfully generous people in the world, which is why we try our hardest to give back! And as for the turbo bike, it's still in the garage and I ride it when I get a chance... good to hear from you again my friend, D&Px

Just an idea but expanding foam is a good base to model with and will also add stability to your mesh frame, hope this helps

I noticed on thats version of the film.(had to watch it), they cut the last 60 seconds off the end... kinds changes the whole thing..!

Amazing inspiration and implementation once again Del. Now its really taking shape what you had in mind. As some guys said earlier in the comments in this stage you could use expendable foam in order to stiffen up your wire-frame placing a cardboard underneath to hold its weight. Let it expand above the wire (be patient with the expansion of the foam) and when it 'll dry you can sculpture it to desired shape. One dumb question: Have you measured the ergonomics of the seat? Because from the video the distance from the cowl to tank it seems to me pretty tight!

Hi Viktor, the seat is pretty tight, but have sat on it, and there is a little bit of room to spare - just enough ! Good call on the expanding foam, it would have been a good idea, but by the time this video went up the next one's already shot and have made a start on the clay now... thanks for your support my friend, it's greatly appreciated!

If only this video came out earlier for me to see lol. I just started laying up fiber glass for my cafe racer seat. Ive found it very hard to create the shape i need. Haha but its getting there. If anything my 2nd attempt will be through your video's technique.

"Modroc" plaster bandage rolls will be the best way of stiffening up the mesh before using the modelling clay, cheap enough but cover the bike underneath cos its a bit messy. Its also the best stuff to use for making the mould.
Hi AH... one of the Patrons said that about plaster bandage too.. didn't think of that so its a bit late now as ive started on the clay already... its great to have these suggestions as they all make sense, like the expanding foam route too.. but once ive done that bit, its hard to go backwards.. Moonfleet41 Yep no going back now, you should be ok. Dont wait to long before making the mould tho the clay will crack.For the mould theres some sealant you can paint over the clay and apply the plaster bandage over that. Its been a long time so sorry I dont remember the name of it. All the best.

Would it be a good idea to add a layer of fibreglass on the mesh to give you a stable base for the clay?
Hey buddy, at this particular point, the whole thing is a bit scew-whiff and not symmetrical, so it's handy that it still moves a little and that way I can square it up as I add the first layer of clay and let it set... it's all new to me buddy, so just learning as I go !

Ayup Foggy, Yeah, its coming together now the clay layers have begun, (just got to edit the footage), im trying to bring the side slants of the tank and belly pan up at the same angle as the bottom edge of the tail panel, and the top ridge is just to give me somewhere to mount the light tunnel... its all just basic outline at the moment, line an oil painting that still in the pencil stage... ill made changes and fine tune the shape as i get to the sculpting stage... and i can even continue making changes to the panel itself in fiberglass once the basic shell is made.... it'll be a work in progress until im happy with it...
On a side note mate.. are you free later, its bike night at the TLK, Be good to catch up and buy you a pint..!!?

How about rear indicators something like on the Ducati Diavel...they suit a shorter tail....
Hi Christopher, thanks for your kind words, I love the old tail too, and I still like it, which is why I didn't wanna cut it up, so am making this instead from scratch... I will try and use that central tail light, frenched in under the ridge, so wish me luck, learning as I go !

The belly pan stays, that was one of the biggest triumphs of the build so far and is not negotiable, same as the nose cone, so am trying to make this round and stumpy to match those, I still have a speedo to mount, so maybe a pod on the tank, who knows !! Hope you and the family are well - got some sunshine here at long last !!

Looks good and can really see how the shape of it will come to life as you progress. I sure as hell aren't an expert so I thought that a skeletal frame to start would have been better as it would support all the weight to come?? Only you know your ideas to come so you might just be on the right path........ ignore me hahahaha :-)
Oh not by any means Andy, this is totally new to me, it may be that i need to weld some supports under there to hold it, but its about the shape for now, how i connect it to the bike strong and safe will come later... like buying those ready made fighter tails, they need fitting in the right way, and thats an other task for later.. Just having fun exploring new things buddy, which was what this build is all about.. take care.Del.

Hi Matthew.. This is a plug.. ill mold the actual tail panel directly from it, then thicken it up and fine tune it once i have the basic copy of this... its a lot cheaper than making a mold and then taking then casting the actual panel from that..molds need to be really perfect and exact.. that will take so much time and money to make.. this way i can do it for half the price in half the time...

Hi Piers, great to hear from you again, hope you're well and life is good! The guy that donated the orange Harley was more than happy for us to put it towards an upgrade to a Harley we could both enjoy together (me & Penny!), so that went to help buy the Fatboy, which in turn, we were able to do again and upgrade to the current 2012 Dyna Switchback, which is even better as it's more of a touring bike, and me & Penny have some fabulous days out on it.. and I do many miles to distant bike meets, which the Sportster wouldn't have been so good at, could never have afforded a bike like the Switchback so the gift of the Sportster was the most amazing thing, as it brought us to where we are today... it's amazing to have a dream bike and to know there some wonderfully generous people in the world, which is why we try our hardest to give back! And as for the turbo bike, it's still in the garage and I ride it when I get a chance... good to hear from you again my friend, D&Px
