Polaris sportsman transmission removal and disassembly without pulling the engine

  • This is a 2009 Sportsman 550 that I am working on. The removal process should be the same with the sportsman or scrambler 850 and 1000 cc models. Some of the internals are different on those models but I also have a video of the internals on a 1000 which I will link below.

    The homemade puller I used is a piece of All thread around a foot long that is 3/4 inch in diameter fine thread or 16 threads per inch.

    This video has been a great for the taking apart of everything. I just replaced the reverse chain and now the shaft that you spin at 32:55 doesn't spin all the way. It spins about 1/3 the way around and stops. Any idea what I did wrong?

    Do you have a video of putting it all back together and how the timing works on the area you didn’t take a part do you know how it works

    Is it the same way putting the rear drive shaft back on? I rebuilt my transmission on my sportsman 850 and I can’t get the drive shaft to slide on to bolt it up bc it keeps hitting the rear diff which is causing it not to slide onto the shaft on the transmission.

    I dont think the Dr reads the comments? Dont blame him, Id imagine some people are just "Richards"! But, any of you guys know if a 2005 500 H.O. is th same as this machine as far as disassembly? The splines in the "rear end" where the CV axle goes in is badly worn causing "slop" where the splined axle goes in the rear end. Im sure i have to remove it and split the case to replace seals and the splined part in the rear end. Thanks!

    If you remove the clutches and inner clutch cover it's a ton easier to remove.

    The new oil in tranny made a big diff, much quieter. Without open tranny, I may separate engine/tranny to check damper coupler and nut. My 550 has 1340kms/800miles.

    Just installed a reman engine on sportsman 1000 HL .... new battery new starter and the quad won't turn over ....any suggestions on what you think it is??....I was about to pull the transmission to see if the starter gear was in gaging with the "damper spring" gear thing

    Very good vid Sir. What is the mileage on it? My 2010 550 has a clear ticking in between engine and tranny. Damper nut may be backed off. Also metal filling from tranny oil plug. See your chain is so loose, l may change my chain too.

    How did you get the two very bottom Trans bolts out? I'm working on a 2012 850 and the skid plate is welded underneath. Other than that everything in this was 100% awesome and helpful

      I didn't remove the skid plate. Seems like I used a quarter inch drive socket and a long extension to get the bottom bolts out.

    Hey man have you ever installed a rod kit/ new rod on used crank before on a foreman 450 or any foreman

      No I haven't. You have to get both halves of the crankshaft perfectly lined up or it will vibrate and I don't have a way of doing it without trial and error. So I have never tried it. I have had some repaired before by a guy called mrcrankshaft. He did a great job on the few he did for me.

    If that coupling and that rubber between the engine and transmission are bad could that cause a noise

      Ok thanks. Mines making noise but its only doing it at idle and seems to be alot of movement in the clutch when starting up

      Would there be a way to check that without having to separate the transmission and engine?

      No there is no way to see it without taking the transmission out

      Yes the coupler at the engine is a little different but the procedure is the same.

      Yes the chain was actually slipping on the gears/ sprockets.

      That noise was ruff to take at first glad it quit also ! I guess those chains stretch easily or was it out of oil usually theirs a tensioner I didn’t see one ?
